ポリエステル樹脂組成物及びその製造方法 技術分野
本発明は、 ポリエステル樹脂組成物及びその製造方法に関する。 背景技術
ポリエチレンテレフタレート等の熱可塑性ポリエステル樹脂は耐熱性、 耐薬品 性、 耐候性、 機械的特性、 電気的特性等に優れる為、 射出成形材料、 繊維、 フィ ルムとして多くの工業的用途に使用されているが、 更に高い機械的特性や耐熱性 が求められている。 そのような要求に対しては一般的に様々な無機粒子の配合に よる改良が試みられてきたが、 それによつて製品の表面外観が損なわれたり、 射 出成形時に繊維状無機物が配向することによつて異方性が生じたりする問題があ つた。
こうした無機粒子の欠点は、 一般に無機粒子の分散不良や分散粒子サイズが大 きすぎることに起因するものと考えられており、 無機粒子を微分散化する技術が 望まれていた。
無機粒子の中でも層状化合物、 とりわけ層状ケィ酸塩に関しては、 層状ケィ酸 塩の層を劈開し易くして微分散化し易くする技術として、 ポリビニルピロリ ドン 等の高分子化合物 (インター力ラントポリマー) を層状ケィ酸塩の層間にインタ 一力レートして層間化合物とする技術 (特開平 9— 1 1 8 5 1 8号) が開示され ている。 しかしながら、 上記の発明では、 層間化合物は開示されているが、 該層 間化合物を劈開して熱可塑性ポリエステル樹脂へ微分散化する技術は開示されて おらず、 熱可塑性ポリエステル樹脂中に層状ケィ酸塩を微分散させる事は困難で あった。
一方、 本研究者らは、 熱可塑性ポリエステル樹脂中で層状ケィ酸塩の層を劈開 して微分散化するためには、 層状ケィ酸塩をポリエーテル化合物で処理して粘土 層間化合物にする事が特に有効であることを見出し、 熱可塑性ポリエステル樹脂 と粘土層間化合物を含有するポリエステル樹脂組成物に関する技術を開示した ( 特開平 10— 25 901 6号公報、 特開平 10— 3 10420号公報) 。 該技術 によって、 表面外観の低下や反りを生じることなく弾性率等の機械的特性や耐熱 性を高めることができた。 しかしながら、 溶融状態では熱可塑性ポリエステル樹 月旨とポリエーテル化合物が反応して樹脂が分解するために、 溶融状態での熱安定 性は必ずしも充分であるとはいえず、 溶融状態で滞留すると成形品の強度が低下 する傾向があった。 また、 溶融状態を経る度に樹脂の粘度が低下して成形品への 加工性が劣化する場合もあった。
—方、 分子内に 2個以上のエポキシ基やカルポジイミド基を有する多官能性化 合物を用いることによって、 分解で低分子量化したポリエステル樹脂を高分子量 化する技術が開示されている (例えば、 特開昭 46 - 5389号公報、 特公昭 4 7— 1 3860号公報など) 。 上記技術によって、 熱可塑性ポリエステル樹脂の 衝撃強度、 とりわけ高温高湿条件に曝された後の強度保持に有効である事が一般 に知られている。 し力 しながら、 溶融状態を経ると流動性が低下するなど、 成形 品への加工性が劣化する問題があつた。
また、 本発明者らは、 ジオール化合物で処理した無機粒子と熱可塑性ポリエス テル樹脂を溶融混練した後に重合する製造方法 (特開平 10— 306205号公 報) や、 ビスヒドロキシアルキルテレフタレート及び無機粒子の混合物と熱可塑 性ポリエステル樹脂を溶融混練し重合する製造方法 (特開平 1 1— 140286 号公報) に関する発明を開示したが、 両方法とも、 製造時間が長くなる場合があ つた。 ところで、 自動車部品、 電子 ·電気部品、 OA部品等に熱可塑性ポリエステル 樹脂が.幅広く利用されているが、 これらの用途において.、 機械的特性や耐熱性お よび成形性のみならず、 高度な難燃性を有する材料が要求されるようになってい る。 ポリエステル樹脂の難燃化にはリン系化合物を用いる方法が数多く提示され ている (例えば、 特公昭 5 1— 1 9858号、 特公昭 51— 3 9271号、 特開 昭 52— 1 0225 5号等) 。 しかしながら、 リン系化合物の使用によって機械 的特性等が低下するほか、 リン系化合物だけで難燃化しようとしても燃焼時に溶 融した樹脂が火種と共に滴下 (ドリツビング) するという問題があった。 燃焼時の樹脂の滴下を抑制する目的から、 一般にフッ素系樹脂を併用する技術 が知られている。 しかしながら当該従来は、 燃焼時の滴下抑制にはある程度の効 力を発揮するものの、 例えばフッ素系樹脂は、 ポリエステル樹脂 1 0 0重量部当 たりの添加量を 1重量部未満程度にするとフッ素系樹脂の分散不良の為に難燃性 が安定して発現しなくなり、 逆に添加量を増やすとコス トアップ、 フッ素系樹脂 の分散不良による樹脂成形体の表面外観の低下、 成形流動性 ·加工性が低下する 等の問題があった。
別の技術としては、 平均粒径が 0 . 5 ~ 3 0 0 μ mの層状ケィ酸塩をリン系難 燃剤と併用する技術も開示されている (特開平 1 0— 6 0 1 6 0号) 。 しかしな がら当該技術では、 平均粒径が 0 . 5〜 3 0 0 mの層状ケィ酸塩を併用しても、 粒径が大きすぎるので滴下抑制効果は決して +分ではなかった。 また 「平均粒径 」,とは粒子形状が不定形であるかあるいは概ね球状であると解されるが、 充分な 滴下抑制効果を効率的に得るためには粒子形状はアスペク ト比が高い薄板状であ ることが望ましい。 発明の要約
本発明は、 上記現状に鑑み、 低反り、 表面外観、 弾性率や強度等の機械的特性、 耐熱性等の、 成形品とした場合の物性のバランスに優れるとともに、 溶融状態で の熱安定性を向上させることにより溶融滞留を行った後に成形品とした場合の強 度低下が抑制され、 かつ、 溶融滞留を行った際の溶融粘度を安定化させることに より、 成形品への加工性に優れたポリエステル樹脂組成物を提供することを目的 とするものである。
さらに、 本発明は、 上記目的に加えて、 燃焼時にポリエステル樹脂が滴下しな いという高度の難燃性を有するポリ土ステル樹脂組成物を提供することを目的と するものである。 ·
さらにまた、 本発明は、 以上のようなポリエステル樹脂組成物を効率的に製造 する方法を提供することを目的とするものである。
すなわち本発明は、 熱可塑性ポリエステル樹脂、 および、 各層が互いに劈開し ている状態にある層状化合物であってポリエーテル化合物で処理された層状化合 物、 を含有するポリエステル樹脂組成物であって、 以下に示す条件 (i ) 〜 (V ) のうち少なくとも 1つを満たすポリエステル樹脂組成物である。
( i ) 前記ポリエーテル化合物の水酸基価が、 3 O m g K O H/ g以下である。 ( i i ) 前記ポリエーテル化合物は、 環状炭化水素基を有する。
( i i i ) 前記ポリエステル樹脂組成物が、 さらに、 リン含有化合物を含有す る。
( i v ) 前記ポリエステル樹脂組成物が、 さらに、 エポキシ基含有化合物を含 有する。
( V ) 前記ポリエステル樹脂組成物が、 熱可塑性ポリエステル樹脂と、 各層が 互いに劈開している状態にある層状化合物であってポリエーテル化合物で処理さ れた層状化合物を溶融混練した後、 ポリエステル樹脂の高分子量化を行うことに より得られたものである。
また、 本発明は、 熱可塑性ポリエステル樹脂、 および、 各層が互いに劈開して いる状態にある層状化合物であってポリエーテル化合物で処理された層状化合物、 を含有するポリエステル樹脂組成物を製造する方法であって、
熱可塑性ポリエステノレ樹脂と、 各層が互いに劈開している状態にある層状化合物 であってポリエーテル化合物で処理された層状化合物を溶融混練した後、 ポリエ ステル樹脂の高分子量化を行う、 製造方法でもある。
以下に本発明を詳述する。 発明の詳細な開示
本発明で用いられる熱可塑性ポリエステル樹脂とは、 ジカルボン酸化合物およ ひゾまたはジカルポン酸のエステル形成性誘導体を主成分とする酸成分と、 ジォ 一ルイヒ合物および/またはジオール化合物のエステノレ形成性誘導体を主成分とす るジオール成分との反応により得られる従来公知の任意の熱可塑性ポリエステル 樹脂である。
前記主成分とするとは、 酸成分又はジオール成分中に占めるそれぞれの割合が 8 0 %以上、 さらには 9 0 %以上であることを意図し、 上限は 1 0 0 %である。 上記の芳香族ジカルボン酸としては、 例えば、 テレフタル酸、 イソフタル酸、 オルトフタル酸、 2 , 6—ナフタレンジカルボン酸、 4, 4 ' ービフエニノレジ力 ルボン酸、 4 , 4 ' —ジフエニルエーテルジカルボン酸、 4 , 4 ' —ジフエ二ノレ メタンジカルボン酸、 4 , 4, ージフエニルスルフォンジカルボン酸、 4, 4 ' —ジフエニルイソプロピリデンジカルボン酸等が挙げられ、 これらの置換体 (例 えば、 メチルイソフタル酸等のアルキル基置換体など) や誘導体 (テレフタル酸 ジメチル、 2 , 6一ナフタレンジカルボン酸ジメチル等のようなアルキルエステ ル化合物など) も使用し得る。 また、 p—ォキシ安息香酸及び: —ヒドロキシェ トキシ安息香酸のようなォキシ酸及びこれらのエステル形成性誘導体も使用し得 る。 これらのモノマーの内の 2種以上を混合して用いても良い。 得られるポリエ ステル樹脂組成物の特性を損なわない程度の少量であれば、 これらの芳香族ジカ ルボン酸と共にアジピン酸、 ァゼライン酸、 ドデカン二酸、 セバシン酸等のよう な脂肪族ジカルボン酸を 1種以上混合して使用し得る。
上記酸成分の中では、 得られるポリエステル樹脂の結晶性や強度、 弾性率の点 から、 テレフタル酸、 2, 6—ナフタレンジカルボン酸、 4 , 4, 一ビフエニル ジカルボン酸、 およびそれらのエステル形成性誘導体が好ましい。
また、 上記のグリコール化合物としては、 エチレングリコール、 プロピレンク" リコーノレ、 ブチレングリコーノレ、 へキシレングリコーノレ、 ネオペンチルグリコー ル等のような脂肪族グリコール、 1, 4—シク口へキサンジメタノール等のよう な脂環式ダリコール等が挙げられ、 これらの置換体や誘導体もまた使用し得る。 また、 ε—力プロラク トンのような環状エステルも使用し得る。 これらの内の 2 種以上を混合して用いても良い。 更に、 ,ポリエステル樹脂の弾性率を著しく低下 させない程度の少量であるならば、 長鎖型のジォーノレ化合物 (例えば、 ポリェチ レングリコーノレ、 ポリテトラメチレングリコーノレ) 、 及びビスフエノール類のァ ルキレンオキサイ ド付加重合体等 (例えば、 ビスフエノール Αのエチレンォキサ ィド付加重合体等) などを組み合わせて使用しても良い。
前記ジォーノレ成分の中では、 取り扱い性および得られるポリエステル樹脂の強 度、 弾性率等の点から、 エチレングリコール、 ブチレングリコール、 1 , 4ーシ ク口へキサンジメタノール、 2, 2—ビス (4ーヒ ドロキシフエニル) プロパン が好ましい。 熱可塑性ポリエステル樹脂の具体例としては、 ポリエチレンテレフタレート、 ポリプロピレンテレフタレート、 ポリブチレンテレフタレート、 ポリへキサメチ レンテレフタレート、 ポリシクロへキサン一 1, 4 _ジメチノレテレフタレート、 ネオペンチノレテレフタレート、 ポリエチレンィソフタレート、 ポリエチレンナフ タレート、 ポリブチレンナフタレート、 ポリへキサメチレンナフタレート等、 ま たはこれらの共重合ポリエステルを挙げることができる。 それらは単独、 または 2種以上組み合わせて使用しても良い。 '
上記の熱可塑性ポリエステル樹脂の分子量は、 成形工程における成形流動性お よび最終製品の諸物性を考慮して達択され、 低すぎても高すぎても好ましくなく 適した分子量を設定する必要がある。 すなわち、 熱可塑性ポリエステル樹脂の分 子量は、 フエノール/テトラクロロェタン (5 5重量比) 混合溶媒を用いて、 25 °Cで測定した対数粘度が 0. 3〜2. 0 (d 1 /g) であり、 好ましくは 0 35〜: L. 9 (d 1 /g) であり、 更に好ましくは 0. 4〜1. 8 (d 1 /g) である。 対数粘度が 0. 3 (d 1 /g) 未満である場合、 得られるポリ ステル —樹脂組成物の成形品の機械的特性が低く、 また 2. 0 (d 1/g) より大きい場 合は成形時の流動性等の加工性に問題が生じる傾向がある。
本発明で用いられる層状化合物とは、 ケィ酸塩、. リン酸ジノレコニゥム等のリン 酸塩、 チタン酸カリウム等のチタン酸塩、 タングステン酸ナトリウム等のタンダ ステン酸塩、 ウラン酸ナトリウム等のウラン酸塩、 バナジン酸カリウム等のバナ ジン酸塩、 モリブデン酸マグネシウム等のモリブデン酸塩、 ニオブ酸力リゥム等 のニオブ酸塩、 黒鉛から成る群より選択される 1種以上である。 入手の容易性、 取扱い性等の点から層状ケィ酸塩が好ましく用いられる。
上記の層状ケィ酸塩とは、 主として酸化ケィ素の四面体シートと、 主として金 属水酸化物の八面体シートから形成され、 例えば、 スメクタイト族粘土および膨 潤性雲母などが挙げられる。
前記のスメクタイト族粘土は下記一般式 (3)

(ただし、 XIは K、 Na、 1/2 C a, 及び 1 / 2 M gから成る群より選ばれ る 1種以上であり、 Y 1は Mg、 F e、 Mn、 N i、 Zn、 L i、 Al、 及び C rから成る群より選ばれる 1種以上であり、 Z 1は S i、 及び A 1から成る群よ り選ばれる 1種以上である。 なお、 H20は層間イオンと結合している水分子を表 すが、 nは層間イオンおよび相対湿度に応じて変動する) で表される、 天然また は合成されたものである。 該スメクタイト族粘土の具体例としては、 例えば、 モ ンモリ口ナイト、 パイデライト、 ノントロナイト、 サボナイト、 鉄サボナイト、 へクトライト、 ソーコナイト、 スチプンサイト及びベントナイト等、 またはこれ らの置換体、 誘導体、 あるいはこれらの混合物が挙げられる。 前記スメクタイト 族粘土の初期の凝集状態における底面間隔は約 10〜 1 7 Aであり、 凝集状態で のスメクタイト族粘土の平均粒径はおおよそ 1, 000 A〜l, 000, 000 Aである。
また、 前記の膨潤性雲母は下記一般式 (4)

上記の膨潤性雲母の中にはバーミキユライト類と似通つた構造を有するものも あり、 この様なバーミキユライト類相当品等も使用し得る。 該バーミキユライト 類相当品には 3八面体型と 2八面体型があり、 下記一般式 (5)

(ただし、 Mは N a及び Mg等のアル力リまたはアル力リ土類金属の交換性陽ィ オン、 x = 0 . 6〜0 . 9、 n = 3 . 5〜5である) で表されるものが挙げられ る。 前記バーミキユラィト相当品の初期の凝集状態における底面間隔はおおよそ 1 0〜1 7 Aであり、 凝集状態での平均粒径は約 1, 0 0 0〜5, 0 0 0 , 0 0 O Aである。
層状ケィ酸塩の結晶構造は、 c軸方向に規則正しく積み重なった純粋度が高い ものが望ましいが、 結晶周期が乱れ、 複数種の結晶構造が混じり合った、 いわゆ る混合層鉱物も使用され得る。
層状ケィ酸塩は単独で用いても良く、 2種以上組み合わせて使用しても良い。 これらの内では、 モンモリロナイト、 ベントナイト、 へクトライトおよび層間に ナトリゥムイオンを有する膨潤性雲母が、 得られるポリエステノレ樹脂組成物中で の分散性およびポリエステル樹脂組成物の物性改善効果の点から好ましい。 上記のポリエーテル化合物とは、 主鎖がポリォキシエチレンゃポリォキシェチ レン一ポリオキシプロピレン共重合体などのようなポリオキシアルキレンである 化合物を意図し、 繰り返し単位数が 2から 1 0 0程度のものを意図する。 上記の ポリエーテル化合物は側鎖および/または主鎖中に、 アルコキシシリル基ゃシラ ノール基など、 S i - o - s i結合を形成し得る含 S i.原子官能基を除いた置換 基を有していてもよく、 熱可塑性ポリエステル樹脂や層状化合物に悪影響を与え ない限りにおいて任意の置換基を有していても良い。 該置換基の例としては、 炭 化水素基、 エステル結合で結合している基、 エポキシ基、 アミノ基、 カルボキシ ル基、 末端にカルボ二ル基を有する基、 アミド基、 メルカプト基、 スルホニル結 合で結合している基、 スルフィエル結合で結合している基、 ニトロ基、 ニトロソ 基、 二トリル基、 ハロゲン原子および水酸基などが挙げられる。 これらの内の 1 種で置換されていても良く、 2種以上で置換されていても良い。 . 上記の炭化水素基とは、 直鎖または分岐鎖 (すなわち側鎖を有する) の飽和ま たは不飽和の一価または多価の脂肪族炭化水素基および芳香族炭化水素基、 脂環 式炭化水素基を意味し、 例えば、 アルキル基、 アルケニル基、 アルキニル基、 フ ェニル基、 ナフチル基、 シクロアルキル基等が挙げられる。 本明細書において、 「アルキル基」 という場合は、 特に指示がない限り 「アルキレン基」 等の多価の 炭化水素基を包含することを意図する。 同様にアルケニル基、 アルキニル基、 フ ェニル基、 ナフチル基、 及びシクロアルキル基は、 それぞれアルケニレン基、 ァ ルキニレン基、 フエ二レン基、 ナフチレン基、 及びシクロアルキレン基等を包含 する。
ポリエーテノレ化合物中の置換基の組成比は特に制限されるものではないが、 ポ リエーテルィヒ合物が水または水を含有する極性溶媒に可溶である事が望ましい。 具体的には、 例えば、 室温 (2 3 °C) の水 1 0 0 gに対する溶解度が 1 g以上で あり、 好ましくは 2 g以上であり、 より好ましくは 5 g以上であり、 更に好'まし くは 1 0 g以上であり、 特に好ましくは 2 0 g以上である。
上記の極性溶媒とは、 例えば、 メタノール、 エタノール、 イソプロパノール等 のアルコール類、 エチレングリコール、 プロピレングリコール、 1, 4一ブタン ジオール等のグリコール類、 アセトン、 メチルェチルケトン等のケトン類、 ジェ チルェ一テル、 テトラヒ ドロフラン等のエーテル類、 N , N—ジメチルホルムァ ミ ド、 N, N—ジメチルァセトアミ ド等のアミ ド化合物、 その他の溶媒としてピ リジン、 ジメチルスルホキシドゃ N—メチルピロリ ドン等が挙げられる。 また、 炭酸ジメチルゃ炭酸ジェチルのような炭酸ジエステルも使用できる。 これらの極 性溶媒は単独で用いても良く、 2種類以上組み合わせて用いても良い。

本発明で用いられる環状炭化水素基を有するポリエーテル化合物とは、 ポリオ キシエチレンやポリオキシエチレン一ポリォキシプロピレン共重合体などのよう なポリオキシアルキレン化合物の側鎖および/または主鎖中に環状炭化水素基を 有する物を意図する。 環状炭化水素基とは、 芳香族炭化水素基および Zまたは脂 環式炭化水素基を意味し、 例えば、 フエ二ノレ基、 ナフチル基、 シクロアルキル基 等が挙げられる。 本明細書において、 「フエニル基」 という場合は、 特に指示が 無い限り 「フエ二レン基」 '等の多価の環状炭化水素基を包含することを意図する。 同様にナフチル基およびシクロアルキル基は、 それぞれナフチレン基およびシク 口アルキレン基等を包含する。
上記の環状炭化水素基の中では芳香族炭化水素基が、 熱安定性、 層状化合物の 分散性の点から好ましい。
本発明で用いられるポリエーテル化合物の中で、 主鎖中に下記一般式 (1 ) :
式中、 一 A—は、 一 O—、 一S—、 一 S〇一、 一 S〇2—、 一 C O—、 炭素数 1〜 2 0のアルキレン基、 または炭素数 6〜 2 0のアリ^ "レン基であり、 R 1 R 2、 R 3、 R 4、 R 5、 R 6、 R 7、 および R 8は、 いずれも水素原子、 ハロゲン原子、 ま たは炭素数 1〜 5の 1価の炭化水素基であり、 それらはそれぞれ同一であっても 異なっていても良い。 )
で表される単位を有するものが熱安定性、 層状化合物の分散性の点から好ましく 用いられ得る。
中でも下記一般式 (2 ) R 1し O
(式中、 一A—は、 一 O—、 一 S―、 一SO—、 一 S〇2—、 一 CO—、 炭素数 1 〜 20のア^^キレン基、 または炭素数 6〜 20のァリーレン基であり、 R R2、 R3、 R4、 R R R7、 および R 8は、 いずれも水素原子、 ハロゲン原子、 ま たは炭素数 1〜5の 1価の炭化水素基であり、 R9、 R1Gはいずれも炭素数 1〜 5の 2価の炭化水素基であり、 R 12はいずれも水素原子、 炭素数 1〜20 の 1価の炭化水素基であり、 それらはそれぞれ同一であっても異なっていても良 レ、。 mおよび nはォキシアルキレン単位の繰り返し単位数を示し、 2≤m+n≤ 50である。 )
で表されるものが層状化合物の分散性および熱安定性の点から好ましい。
また本発明で用いられるポリエーテル化合物の水酸基価が 3 Omg KOH/g 以下であると、 本発明の目的を達成することができる。 好ましくは 28mgK〇 HZ g以下であり、 より好ましくは 25mgKOHZg以下であり、 更に好まし くは 23mgKOH/g以下であり、 特に好ましくは 2 OmgKOHZg以下で ある。 水酸基価が 3 OmgKOHZg以下であると、 樹脂組成物の熱安定性の点 で好ましい。 水酸基価が 3 Omg KOH/gより大きいと熱可塑性ポリエステル 樹脂の分子量が低下する傾向があり、 結果としてポリエステル樹脂組成物の強度 ゃ靭性が低下する。
上記の水酸基価の測定方法は特に限定されず任意の方法を行い得る。 そのよう な例として、 例えば、 本発明で用いられるポリエーテル化合物 1 gを、 塩化ァセ チル、 無水酢酸、 氷酢酸などでァセチル化する。 次いで、 水酸化ナトリウム等の アルカリ化合物で加水分解、 すなわちケン化し、 それによつて生じる酢酸を中和 するのに要する水酸ィヒカリウムの mg数を水酸基価という。
ポリエーテル化合物の使用量は、 層状化合物と熱可塑性ポリエステル樹月旨との 親和†生、 ポリエステル樹脂組成物中での層状化合物の分散性が十分に高まるよう に調製し得る。 必要であるならば、 異種の官能基を有する複数種のポリエーテル 化合物を併用し得る。 従って、 ポリエーテル化合物の使用量は一概に数値で限定 されるものではないが、 層状化合物 1 0 0重量部に対するポリエーテル化合物の 配合量の下限 は、 0.. 1重量部であり、 好ましくは 0 . 2重量部であり、 より 好ましくは 0 . 3重量部であり、 更に好ましくは 0 . 4重量部であり、 特に好ま しくは 0 . 5重量部である。 層状化合物 1 0 0重量部に対するポリエーテル化合 物の配合量の上限値は、 2 0 0重量部であり、 好ましくは 1 8 0重量部であり、 より好ましくは 1 6 0重量部であり、 更に好ましくは 1 4 0重量部であり、 特に 好ましくは 1 2 0重量部である。 ポリエーテル化合物量の下限値が 0 . 1重量部 未満であると層状化合物の微分散化効果が充分でなくなる傾向がある。 また、 ポ リエーテル化合物量の 2 0 0重量部以上では効果が変わらないので、 2 0 0重量 部より多く使用する必要はない。
層状化合物とポリエーテル化合物を混合する方法は特に限定されず、 層状化合 物とポリエーテル化合物を直接混合する方法や、 水あるいは水を含有する極性溶 媒中で層状化合物とポリエーテル化合物を混合する方法が挙げられる。 混合の効 率の点から、 後者が望ましい。 本発明において、 ポリエーテル化合物で層状化合 物を処理する方法は特に限定されず例えば、 以下に示した方法で行い得る。 まず、 層状化合物と分散媒を撹拌混合する。 前記分散媒とは水または水を含有 する極性溶媒を意図する。 具体的には既に上述しているのでここでは省略する。 層状ィヒ合物と分散媒との攪拌の方法は特に限定されず、 例えば、 従来公知の湿 式撹拌機を用いて行われる。 該湿式撹拌機としては、 撹拌翼が高速回転して撹拌 する高速撹拌機、 高剪断速度がかかつているロータ一とステーター間の間隙で試 料を湿式粉砕する湿式ミル類、 硬質媒体を利用した機械的湿式粉碎機類、 ジェッ トノズノレなどで試料を高速度で衝突させる湿式衝突粉砕機類、 超音波を用いる湿 式超音波粉砕機などを挙げることができる。 より効率的に混合したい場合は、 撹 拌の回転数を 1 0 0 0 r p m以上、 好ましくは 1 5 0 0 r p m以上、 より好まし くは 2 0 0 0 r p m以上にする力、 あるいは 5 0 0 ( 1 / s ) 以上、 好ましくは 1 0 0 0 ( 1 / s ) 以上、 より好ましくは 1 5 0 0 ( 1 / s ) 以上の剪断速度を 加える。 回転数の上限値は約 2 5 0 0 0 r p mであり、 剪断速度の上限値は約 5 0 0 0 0 0 ( l /. s ) である。 上限値よりも大きい値で撹拌を行ったり、 剪断を 加えてもそれ以上変わらない傾向があるため、 上限値よりも大きい値で撹拌を行 う必要はない。 また、 混合に要する時間は 1〜1 0分以上である。 次いで、 ポリ エーテルィヒ合物を加えてから同様の条件で更に撹拌を続け、 十分に混合する。 混 合時の温度は室温で充分だが、 必要に応じて加温しても良い。 加温時の最高温度 は用いるポリエーテル化合物の分解温度未満であり、 かつ分散媒の沸点未満で有 れば任意に設定されうる。 その後、 乾燥して必要に応じて粉体化する。
本発明のポリエステル樹脂組成物において、 熱可塑性ポリエステル樹脂 1 0 0 重量部に対するポリエーテル化合物で処理された層状化合物の配合量の下限値は、 代表的には 0 . 1重量部であり、 好ましくは 0 . 3重量部であり、 より好ましく は 0 . 5重量部であり、 さらに好ましくは 1 . 0重量部であり、 特に好ましくは 1 . 5重量部である。 酉 fl合量の上限値は、 代表的には 1 5 0重量部であり、 好ま しくは 1 0 0重量部であり、 より好ましくは 7 0重量部であり、 更に好ましくは 5 0重量部であり、 特に好ましくは 3 0重量部となるように調製される。 層状化 合物の配合量の下限値が 0 . 1重量部未満であると機械的特性の向上、 反りの低 -減などの改善効果が不充分となる場合があり、 上限値が 1 5 0重量部を超えると 成形体の表面外観が損なわれる傾向がある。
また、 層状化合物に由来するポリエステル樹脂組成物の灰分率の下限値は、 代 表的には 0 . 1重量 °/0であり、 好ましくは 0 . 3重量%であり、 より好ましくは 0 . 5重量%であり、 さらに好ましくは 1 . 0重量%であり、 特に好ましくは 1 . 5重量%と成るように調製され、 灰分率の上限値は、 6 0重量%でぁり、 好まし くは 5 0重量%であり、 より好ましくは 4 0重量0 /0であり、 更に好ましくは 3 0 重量。 /0と成るように調製される。 灰分率の下限値が 0 . 1重量%未満であると機 械的特性の向上、 反りの低減などの改善効果が不充分となる場合があり、 上限値 が 6 0重量%を超えると成形体の表面外観が損なわれる傾向がある。
本発明のポリエステル樹脂組成物中で分散している層状ィ匕合物の構造は、 使用 前の層状化合物が有していたような、 層が多数積層した μ ιηサイズの凝集構造と は全く異なる。 すなわち、 ポリエーテルィヒ合物で処理される事によって、 層同士 が劈開し、 互いに独立して細分化する。 その結果、 層状化合物はポリエステノレ樹 脂組成物中で非常に細かく互いに独立した薄板状で分散し、 その数は、 使用前の 層状化合物に比べて著しく増大する。 この様な薄板状の層状化合物の分散状態は 以下に述べる等価面積円直径 [D] 、 ァスぺクト比 (層長さ/層厚の比率) 、 分 散粒子数、 最大層厚及び平均層厚で表現され得る。
まず、 等価面積円直径 [D] を、 顕微鏡などで得られる像内で様々な形状で分 散している個々の層状化合物の該顕微鏡像上での面積と等しい面積を有する円の 直径であると定義する。 その場合、 ポリエステノレ樹脂糸且成物中に分散した層状化 合物のうち、 等価面積円直径 [D] が 3 0 0 O A以下である層状化合物の数の比 率は 2 0 %以上であり、 好ましくは 3 5 %以上であり、 さらに好ましくは 5 0 % 以上であり、 特に好ましくは 6 5 %以上である。 等価面積円直径 [D] が 3 0 0 0 A以下である比率が 2 0 °/0未満であるとポリエステル樹脂組成物の機械的特性 の向上、 反りの低減などの効果が充分でなくなる場合がある。 また、 本発明のポ リエステル樹脂組成物中の層状化合物の等価面積円直径 [D] の平均値は 5 0 0 O A以下であり、 好ましくは 4 5 0 O A以下であり、 さらに好ましくは 4 0 0 0 A以下であり、 特に好ましくは 3 5 0 O A以下である。 等価面積円直径 [D] の 平均値が 5 0 0 0 Aより大きいとポリエステル樹脂組成物の機械的特性の改良効 果が十分でなくなり、 また表面外観が損なわれる場合がある。 下限値は特にない 力 おおよそ 1 0 O A未満では効果はほとんど変わらなくなるので、 1 0 O A未 満にする必要はない。
等価面積円直径 [D] の測定は、 顕微鏡などを用いて撮影した像上で、 1 0 0 個以上の層状化合物の層を含む任意の領域を選択し、 画像処理装置などを用いて 画像化して計算機処理することによって定量化できる。
平均ァスぺクト比を、 樹脂中に分散した層状化合物の層長さ Z層厚の比の数平 均値であると定義すると、 本発明のポリエステノレ樹脂組成物中の層状化合物の平 均ァスぺクト比は, 1 0〜 3 0 0であり、 好ましくは 1 5〜 3 0 0であり、 更に好 ましくは 2 0〜3 0 0である。 層状化合物の平均ァスぺクト比が 1 0未満である と、 本発明のポリエステノレ樹月旨組成物の機械的特性などの改善効果が十分に得ら れない場合がある。 また、 3 0 0より大きくても効果はそれ以上変わらないため、 平均ァスぺク ト比を 3 0 0より大きくする必要はない。 また、 [N] 値を、 ポリエステル樹脂組成物の面積 1 Ο Ο μπι2における、 層状 化合物の単位重量比率当たりの分散粒子数であると定義すると、 本発明のポリェ ステノレ樹脂組成物における層状化合物の [Ν] 値は、 3 0以上であり、 好ましく は 4 5以上であり、 より好ましくは 6 0以上である。 上限値は特にないが、 [Ν ] 値が 1 0 0 0程度を越えると、 それ以上効果は変わらなくなるので、 1 0 0 0 より大きくする必要はない。 [Ν] 値が 3 0未満であるとポリエステル樹脂組成 物の機械的特性や反りの改良効果が充分でなくなる場合がある。 [Ν] 値は、 例 えば、 次のようにして求められ得る。 すなわち、 ポリエステル樹脂組成物を約 5 0 / m〜 1 0 0 μ m厚の超薄切片に切り出し、 該切片を T EM等で撮影した像上 で、 面積が 1 0 0 μ m2の任意の領域に存在する層状化合物の粒子数を、 用いた層 状化合物の重量比率で除すことによって求められ得る。 あるいは、 TEM像上で、 1 0 0個以上の粒子が存在する任意の領域 (面積は測定しておく) を選んで該領 域に存在する粒子数を、 用いた層状化合物の重量比率で除し、 面積 1 00 /z m2に 換算した値を [N] 値としてもよい。 従って、 [N] 値はポリエステル樹脂組成 物の TEM写真等を用いることにより定量化できる。
また、 平均層厚を、 薄板状で分散した層状化合物の層厚みの数平均値であると 定義すると、 本発明のポリエステル樹脂糸且成物中の層状化合物の平均層厚の上限 値は 5 0 OA以下であり、 好ましくは 4 5 OA以下であり、 より好ましくは 40
• O A以下である。 平均層厚が 5 0 O Aより大きいと、 本発明のポリエステル樹脂 組成物の機械的特性などの改良効果が十分に得られない場合がある。 平均層厚の 下限値は特に限定されないが、 好ましくは 5 O Aより大きく、 より好ましくは 6
OA以上であり、 更に好ましくは 7 OA以上である。
また、 最大層厚を、 本発明のポリエステル樹脂組成物中に薄板状に分散した層 状化合物の層厚みの最大値であると定義すると、 層状化合物の最大層厚の上限値 は、 2 0 0 0 A以下であり、 好ましくは 1 8 0 0 A以下であり、 より好ましくは 1 5 0 O A以下である。 最大層厚が 2 0 0 O Aより大きいと、 本発明のポリエス テル樹脂組成物の機械的特性、 表面外観のバランスが損なわれる場合がある。 層 状化合物の最大層厚の下限値は特に限定されないが、 好ましくは 1 o oAより大 きく、 より好ましくは 1 5 OA以上であり、 更に好ましくは 2 0 OA以上である: 層厚および層長さは、 本発明のポリエステル樹脂組成物を加熱溶融した後に、 熱プレス成形あるいは延伸成形して得られるフィルム、 および溶融樹脂を射出成 形して得られる薄肉の成形品等を、 顕微鏡等を用いて撮影される像から求めるこ とができる。
すなわち、 いま仮に、 X— Y面上に上記の方法で調製したフィルム、 あるいは 肉厚が約 0 . 5〜 2 mm程度の薄い平板状の射出成形した試験片を置いたと仮定 する。 上記のフィルムあるいは試験片を X— Z面あるいは Y—Z面と平行な面で 約 5 0 μ πι〜1 0 0 /ζ m厚の超薄切片を切り出し、 該切片を透過型電子顕 ί敷鏡な どを用い、 約 :〜 1 0万倍以上の高倍率で観察して求められ得る。 測定は、 上記 の方法で得られた透過型電子顕微鏡の像上に置いて、 1 0 0個以上の層状化合物 を含む任意の領域を選択し、 画像処理装置などで画像化し、 計算機処理する事等 により定量化できる。 あるいは、 定規などを用いて計測しても求めることもでき る。
本発明の組成物に、 さらにリン含有化合物及び/又はエポキシ化合物を配合す ると、 本発明の目的を達成することができる。

本発明のポリエステル樹脂組成物において、 熱可塑性ポリエステル樹脂 1 0 0 重量部に対して、 上記リン系安定剤の使用量の下限値は、 0 . 0 0 1重量部であ り、 好ましくは 0 . 0 1重量部であり、 より好ましくは 0 . 0 5重量部であり、 更に好ましくは 0 . 1重量部である。 上限値は 1 0重量部であり、 好ましくは 5 重量部であり、 より好ましくは 2重量部であり更に好ましくは 1重量部である。 添加量の下限値が 0 . 0 0 1重量部より少ないと熱安定性の効果が得られ難くな り、 上限値が 1 0重量部より多いと、 機械的特性が損なわれる場合がある。
本発明で用いられるリン系難燃剤は特に限定されることはなく、 通常一般に 用いられるリン系難燃剤であり、 代表的には、 ホスフェート系化合物、 ホスホネ ート系化合物、 ホスフィネート系化合物、 ホスフィンォキサイ ド系化合物、 ホス ホナイ ト系化合物、 ホスフィナイ ト系化合物、 ホスフィン系化合物等の有機リン 系化合物や、 赤リン系化合物が挙げられる。

上記の縮合リン酸エステルの具体例としては、 式 (7) で表されるレゾルシノ 一ルポリフエニルホスフェート、 式 (8) で表されるレゾルシノ一ルポリ (ジ― 2, 6—キシリル) ホスフェート、 式 (9) で表されるビスフエノール Aポリク レジルホスフェート、 式 ( 10) で表されるハイ ドロキノンポリ (2, 6—キシ リル) ホスフエ一トならびにこれらの縮合物が挙げられる。 '

また、 本発明で用いられる赤リン系化合物としては、 未処理の赤リンのみでな く、 熱硬化性樹脂被膜、 金属水酸化物被膜、 金属メツキ被膜から成る群より選ば れる 1種以上の化合物被膜により処理された赤リン系化合物も好適に使用される。 熱硬化性樹脂被膜の熱硬化性樹脂としては、 赤リンを被膜できる樹脂であれば 特に制限はなく、 例えば、 フエノールーホルマリン系樹脂、 尿素一ホルマリン系 樹脂、 メラミン一ホ^/マリン系樹脂、 アルキッド系樹脂などが挙げられる。 金属 水酸化物被膜の金属水酸化物としては、 赤リンを被膜できる樹脂であれば特に制 限はなく、 例えば、 水酸化アルミニウム、 水酸化マグネシウム、 水酸化亜鉛、 水 酸化チタン等が挙げられる。 金属メツキ被膜の金属としては、 赤リンを被膜でき る樹脂であれば特に制限はなく、 例えば、 F e 、 N i 、 C o、 C u、 Z n、 M n、 T i 、 Z r 、 A Γまたはこれらの合金等が挙げられる。 更に、 これらの被膜は 2 種以上組み合わせて > あるいは 2種以上に積層されていてもよい。
以上のリン系難燃剤は単独で、 あるいは 2種以上組み合わせて使用され得る。 上記のリン系難燃剤の中で好ましい例としては、 ホスフエ一ト系化合物、 ホス ホネート系化合物、 ホスフィネート系化合物等のリン酸エステル系化合物および 赤リン系化合物が挙げられる。
本発明の難燃性ポリエステル樹脂組成物において、 熱可塑性ポリエステル樹脂 1 0 0重量部に対して、 リン系難燃剤の使用量の下限値はリン量換算値として、 0 . 0 1重量部であり、 好ましくは 0 . 0 5重量部であり、 より好ましくは 0 . 1重量部であり、 更に好ましくは 0 . 2重量部であり、 特に好ましくは 0 . 5重 量部である。 上限値はリン量換算値として 1 5重量部であり、 好ましくは 1 0重 量部であり、 より好ましくは 8重量部であり更に好ましくは 5重量部である。 添 加量が 0 . 0 1重量部より少ないと難燃効果が得られ難くなり、 1 5重量部よ 'り 多いと機械的特性が損なわれる場合がある。
本発明で用いられるェポキシ化合物は特に限定されることはなく、 ビスフエノ ール Aとェピクロルヒ ドリン等の反応により合成されるビスフエノール A型ェポ キシ樹脂、 同様の反応により合成されるビスフエノール F型エポキシ樹脂、 ノボ ラック樹脂とェピクロルヒドリン等の反応により合成されるノボラック型ェポキ シ樹脂、 多価の脂肪族、 脂環式、 芳香族アルコールとェピクロルヒ ドリンとの反 応により合成されるグリシジルエーテノレ化合物、 不飽和基を複数個有する脂肪族 . もしくは脂環式ィヒ合物を酢酸と過酢酸とでエポキシ化して得られるエポキシ化合 物、 多価の脂肪族、 脂環式、 芳香族ァミンとェピクロルヒ ドリンとの反応により 合成されるグリシジルァミン化合物、 含窒素へテロ環を複数個有する化合物とェ ピクロルヒドリンとの反応により合成して得られるエポキシ化合物などが挙げら れる。
耐熱性の効果の点から、 本発明で用いられるエポキシ化合物の分子中に含まれ るエポキシ基は 2個以上が好ましく、 また、 分子中にエステル結合を有しないほ うが好ましい。
上記エポキシ化合物の具体例としては、 例えばェピコ一ト 8 2 8、 ェピコ一ト 1 0 0 1、 ェピコ一ト 1 5 2 (共に登録商標、 油化シェルエポキシ株式会社) 等 のエポキシ樹脂、 デナコール EM— 1 2 5、 デナコーノレ E X— 1 1 0 1、 デナコ ール E X— 1 1 0 2、 デナコール E X— 1 1 0 3 (共に登録商標、 長瀬化成工業 株式会社) 等のエポキシエマノレジョン、 エチレングリコールジグリシジノレエーテ ル、 プロピレンダリコールジグリシジルエーテル、 テトラメチレンダリコールジ グリシジノレエーテノレ、 ネオペンチルグリコ一ノレジグリシジノレエ一テル、 1 , 6— へキサンジオールジグリシジルエーテル、 等のァ /レキレングリコールジグリシジ ルエーテル化合物、 ポリエチレングリコールジグリシジルエーテル、 ポリプロピ レングリ コーノレジグリシジノレエーテル、 ポリブタンジオールジグリシジノレエーテ ル、 ポ Vネオペンチノレグリコ一ルジグリシジノレエーテノレ、 ポリテトラメチレング リ コーノレジグリシジノレエーテノレ、 等のポリァノレキレングリ コーノレジグリシジノレエ 一テル化合物、 レゾルシンジグリシジルエーテル、 エリスリッ トポリグリシジル エーテル、 トリメチロールプロパンポリグリシジルエーテル、 ペンタエリスリ ト ーノレポリグリシジノレエーテノレ、 ヒ ドロキノンジグリシジノレエーテノレ、 ジグリセ口 —ルポリグリシジノレエーテル、 ポリグリセ口一ルポリグリシジルエーテル、 ソル ビタンポリグリシジルエーテル、 ソルビト一ルポリグリシジルエーテル、 ビスフ ェノール Sジグリシジルエーテル、 ジグリシジルァミン、 テトラダリシジル 4 , 4 ' ージアミノジフエニルメタン、 ジグリシジルァ二リン、 トリダリシジルトリ ス (2—ヒドロキシェチル) イソシァヌレート、 等が挙げられる。 これらは単独 あるいは 2種以上組み合わせて用いられ得る。
上記エポキシ化合物のエポキシ当量は、 好ましくは 7 0 Q以下、 より好ましく は 5 0 0以下、 更に好ましくは 3 0 0以下である。 エポキシ当量が 7 0 0を超え ると、 耐湿熱性が劣る場合がある。
本発明のポリエステル樹脂組成物において、 熱可塑性ポリエステル樹脂 1 0 0 重量部に対して、 上記エポキシ化合物の使用量の下限値は、 0 . 0 .1重量部であ り、 好ましくは 0 . 0 5重量部であり、 より好ましくは 0 . 1重量部であり、 更 に好ましくは 0 . 3重量部である。 上限値は 3 0重量部であり、 好ましくは 2 0 重量部であり、 より好ましくは 1 0重量部であり、 更に好ましくは 5重量部であ る。 添加量の下限値が 0 . 0 1重量部より少ないと熱安定性の効果が得られ難く なり、 上限値が 3 0重量部より多いと、 機械的特性や成形品の表面が損なわれる 場合がある。
本宪明のポリエステル樹脂組成物の製造方法は特に制限されるものではなく、 例えば、 熱可塑性ポリエステル樹脂、 ポリエーテル化合物で処理した層状化合物、 並びに、 必要によりリン含有化合物及び Z又はエポキシ化合物を、 種々の一般的 な混練機を用レ、て溶融混練する方法をあげることができる。 混練機の例としては、 一軸押出機、 二軸押出機、 ロール、 バンバリ一ミキサー、 ニーダーなどが挙げら れ、 特に、 剪断効率の高い混練機が好ましい。 特にニーデイングディスク部を有 する嚙み合い型 2軸押出機が、 層状化合物の分散性の点から好ましい。 混練する 順番は特に限定されず、 熱可塑性ポリエステル樹脂、 ポリエーテル化合物で処理 した層状化合物、 並びに、 必要によりリン含有化合物及び/又はエポキシ化合物 を上記の混練機に一括投入して溶融混練してもよく、 あるいは熱可塑性ポリエス テル樹脂と層状化合物を混練した後にリン含有化合物及び/又はエポキシ化合物 を添加混練してもよく、 また、 予め溶融状態にした熱可塑性ポリエステル樹脂に 層状化合物、 並びに、 必要によりリン含有化合物及びズ又はエポキシ化合物を添 加混練しても良い。
ポリエステル樹脂組成物を製造する際に、 溶融混練後にポリエステル樹脂を高 分子量化する工程を行うと本発明の目的を達成することができる。
上記溶融混練で得られるものの中には主として、 熱可塑性ポリエステル樹脂、 微分散化した層状化合物およびポリエーテル化合物を含む。 微分散化した層状化 合物を含むことによって表面外観に悪影響を及ぼすことなく樹脂の機械的特性や 反りを改善させることができる一方、 ポリエーテル化合物を含んだままであると 溶融加工時の熱安定性は必ずしも充分であるとはいえず、 特に溶融状態で滞留し た場合には樹脂の低分子量化によって機械的特性が低下する場合があり好ましく ない。 それを抑制する目的から、 溶融混練後に高分子量化を行うことが好ましい。 高分子量化の方法は特に限定されず、 通常一般に行われる熱可塑性ポリエステ ル樹脂の重合方法によってなし得る。 その様な方法としては、 例えば、 溶融混練 で得られた物を重合反応機内に投入した後、 溶融状態のまま撹拌しながら系を減 圧する事によって溶融重縮合反応を行う方法、 あるいは、 溶融混練した物を冷却 ペレツト化し、 予備結晶化および乾燥した後、 1 5 0 °C〜融点以下に加熱して固 相重合する方法等が挙げられる。 好ましくは、 減圧下で加熱することにより溶融 重縮合反応を行う方法が好ましい。 この場合の系の気圧としては、 0 . 0 1 M P a 〜 l . 2 M P aが好ましく、 0 . 0 1 M P a 〜 0 . 7 M P aがより好ましい。 また、 温度としては、 融点〜 3 5 0 °Cが好ましく、 融点〜 3 2 0 °Cがより好まし い。 用いる重合機の構造や攪拌装置の種類にもよるが、 このような条件を、 例え ば、 0 . 2〜 5時間程度維持することにより高分子量化を達成できる。
樹脂の高分子量化に必要な重合触媒は、 原料である熱可塑性ポリエステル樹脂 に既に含有されているが、 必要に応じて、 金属酸化物、 炭酸塩、 酢酸塩、 及ぴァ ルコラート等の 1種または 2奪以上を新たに添加して使用することもできる。 ま た、 その他の方法としては、 上記溶融混練工程で用いられる混練機のスクリュー 構成、 シリンダーの長さ、 脱気設備などの混練機の構造、 および混練温度や滞留 時間などの混練条件などが熱可塑性ポリエステル樹脂の高分子量化に適したもの
'である場合、 混練機中で高分子量化を行うことができる。 この方法であれば、 ポ リエステル樹脂組成物の製造をより効率的に行うことができるばかりでなく、 顔 料や染料、 熱安定剤、 酸化防止剤、 紫外線吸収剤、 光安定剤、 滑剤、 可塑剤、 難 燃剤および帯電防止剤等の各種副原料を加えることができるので、 製造工程の簡 略化にも繋がり好ましい。
本発明のポリエステル樹脂組成物には、 必要に応じて、 ポリブタジエン、 ブタ ジェン―スチレン共重合体、 アタリノレゴム、 アイオノマー、 エチレン一プロピレ ン共重合体、 エチレン一プロピレン一ジェン共重合体、 天然ゴム、 塩素化プチノレ ゴム、 ひーォレフインの単独重合体、 2種以上の α—ォレフィンの共重合体 (ラ ンダム、 ブロック、 グラフトなど、 いずれの共重合体も含み、 これらの混合物で あっても良い) 、 またはォレフィン系エラストマ一などの耐衝撃性改良剤を添カロ することができる。 これらは無水マレイン酸等の酸化合物で変性されていても良 い。 また、 機械的特性、 熱安定性などの特性を損なわない範囲で、 他の任意の樹 脂、 例えば、 不飽和ポリエステル樹脂、 ポリエステルカーボネート樹脂、 液晶ポ リエステル樹脂、 ポリオレフイン樹脂、 ポリアミド樹脂、 ゴム質重合体強化スチ レン系樹脂、 ポリフエ二レンスルフイ ド樹脂、 ポリフエ二レンエーテル樹脂、 ポ リアセターノレ榭脂、 ポリサルフォン樹脂、 及びポリアリレート樹脂等を単独また は 2種以上組み合わせて使用し得る。
更に、 本発明のポリエステル樹脂組成物には、 目的に応じて、 顔料や染料、 紫 • 外線吸収剤、 光安定剤、 滑剤、 可塑剤、 難燃剤および帯電防止剤等の添加剤を添 加することができる。
本発明のポリエステル樹脂組成物は、 射出成形や熱プレス成形で成形しても良 く、 ブロー成形にも使用できる。
本発明のポリエステル樹脂組成物は各種の成形法により種々の形態、 例えば各 種成形品、 シート、 パイプ、 ボトル等に成形することができる。 また、 本発明の ポリエステル樹脂組成物は、 高度な難燃性、 成形流動性、 外観、 機械的特性およ び耐熱性に優れる為、 例えば、 自動車部品、 家庭用電気製品部品、 精密機械部品、 家庭日用品、 包装 '容器資材、 磁気記録テープ基材、 その他一般工業用資材に好 適に用いられる。 発明を実施するための最良の形態
以下実施例により本発明を更に詳細に説明するが、 本発明はこれらの例によつ てなんら限定されるものではない。
実施例、 及び比較例で使用する主要原料を以下にまとめて示す。 尚、 特に断ら ない場合は、 原料の精製は行っていない。
(原料)
■熱可塑性ポリエステル樹脂:ポリエチレンテレフタレート樹脂 (鐘紡 (株) の ベルぺット E F G 8 5 A、 対数粘度 (77 i n h ) = 0 . 8 5 ( d l / g ) 、 以降 P ETと称す) 、 ポリブチレンテレフタレート樹脂 (KOLON社製の KP 210、 以降 PBTと称す) を用いた。
■層状化合物:モンモリロナイ ト (クニミネ工業 (株) のクニピア F、 以降クニ ピア Fと称す) およぴ膨潤性雲母 (コープケミカル (株) のソマシフ ME 100、 以降 ME 100と称す) を用いた。
■ ポリエーテノレ化合物:ブレンマー ADE400、 プレンマー PDT 800、 ュ 二オックス MM 500 (以上、 日本油脂 (株) ) 、 PEG400、 PEG400 0 S、 NC- 3 (以上、 三洋化成 (株) ) を用いた。 本発明で用いたポリエーテ ル化合物の構造、 ·水酸基価および水に対する溶解度を表 1に示す。
(*1):イオン交換水 100gと混合した時に、相分離する量を目視で評価した c さらに、 主鎖にビスフエノール A単位を含有するポリエチレングリコール (東 邦化学 (株) のビスオール 18 E Nおよびビスオール 10 E N) 、 ポリエチレン グリコール (三洋化成 (株) の PEG400および PEG 1000) も用いた。 'ガラス繊維: 日本電気硝子 (株) の T— 1 95H (以降 GFと称す) を用いた。 ■ リン系安定剤: ビス (2, 6—ジ一 tーブチルー 4—メチルフエ二ノレ) ペンタ エリスリ トールージーホスファイ ト (旭電化 (株) のアデカスタブ P E P 36 ( 安定剤 C— 1と称す) ) 、 2, 2—メチレンビス (4, 6—ジ _ t一ブチルフエ ニル) ォクチルホスフアイ ト (旭電化 (株) のアデカスタブ HP 10 (安定剤 C —2と称す) ) 、 ビス (2, 4ージー t一ブチルフエニル) ペンタエリスリ トー ルージ一ホスファイ ト (旭電ィ匕 (株) のアデカスタブ 2 1 12 (安定剤 C— 3と 称す) ) を用いた。
- リン系難燃剤:フエノール樹脂被覆赤リン (燐化学工業 (株) のノーバエクセ ル 140、 以降難燃剤 F— 1と称す) (平均粒子径 25〜 35 μ m) 、 ビスフエ ノール Aビス (ジクレジル) ホスフェート (大八化学 (株) の CR 747 (以降 難燃剤 F— 2と称す) 、 レゾ /レシノールビス (ジ一 2, 6—キシリル) ホスフエ ート (大八化学 (株) 製の ΡΧ 2·00、 以降難燃剤 F— 3と称す) 、 メラミンピ 口ホスフェート (ブッデンハイム ¾hの Βひ D I丁 31 1、 以降難燃剤 F— 4と称 す) を用いた。
-メラミンシァヌル酸付加物: 日産化学 (株) の MC 440 (以降 MC 440と 称す) を用いた。
-エポキシ化合物:ビスフエノール A型エポキシ樹脂 (油化シェルエポキシ (株 ) のェピコート 828) (エポキシ化合物 D— 1と称す) および o—タレゾール ノポラック型エポキシ樹脂 (東都化成 (株) のェポトート YDCN 704 P) ( エポキシ化合物 D— 2と称す) を用いた。
(水酸基価)
: 表 1に記載の量のポリエーテル化合物を精秤し、 無水酢酸/ピリジン (1Z4 w t) 溶液で溶解する。 溶解後、 約 98°CX約 1時間加熱する。 ついで少量の水 を加えて更に 10分間加熱することによって過剰の無水酢酸を分解させる。 冷却 した後、 フエノールフタレイン指示薬を加え、 N/ 2水酸化カリウム標準溶液で 滴定する。 微紅色が 30秒間持続する点を終点とした。
なお、 表 1中の水酸基価で 「〜0」 は 0に近いことを示す。
(水に対する溶解度)
イオン交換水 100 gを撹拌しながらポリエーテル化合物を徐々に添加した。 目視で観察し、 ポリエーテル化合物が相分離する量を溶解度とした。
(分散状態の測定)
厚み 50〜100 mの超薄切片を用いた。 透過型電子顕微鏡 (日本電子 J E M- 1 200 EX) を用い、 加速電圧 80 k Vで倍率 4万〜 1 00万倍で層状化 合物の分散状態を観察撮影した。 TEM写真において、 100個以上の分散粒子 が存在する任意の領域を選択し、 層厚、 層長、 粒子数 ( [N] 値) 、 等価面積円 ' 直径 [D] を、 目盛り付きの定規を用いた手計測またはインタータエスト社の画 像解析装置 P I AS I I Iを用いて処理する事により測定した。
等価面積円直径 [D] はインタークエスト社の画像解析装置 P I AS I I Iを 用いて処理する事により測定した。 [N] 値の測定は以下のようにして行った。 まず、 TEM像上で、 選択した領域に存在する層状化合物の粒子数を求めた。 こ れとは別に、 層状化合物に由来する樹脂組成物の灰分率を測定した。 上記粒子数 を灰分率で除し、 面積 100 μπι2に換算した値を [Ν] 値とした。 平均層厚は個 々の層状化合物の層厚の数平均値、 最大層厚は個々の層状化合物の層厚の中で最 大の値とした。 分散粒子が大きく、 ΤΕΜでの'観察が不適当である場合は、 光学 顕微鏡 (ォリンパス光学 (株) 製の光学顕微鏡 ΒΗ— 2) を用いて上記と同様の 方法で [Ν] 値を求めた。 ただし、 必要に応じて、 サンプルは L I ΝΚΑΜ製の ホットステージ ΤΗΜ600を用いて 250〜270°Cで溶融させ、 溶融状態の ままで分散粒子の状態を測定した。 板状に分散しない分散粒子のアスペク ト比は、 長径 Z短径の値とした。 ここで、 長径とは、 顕微鏡像等において、 対象となる粒 子の外接する長方形のうち面積が最小となる長方形を仮定すれば、 その長方形の 長辺を意図する。 また、 短径とは、 上記最小となる長方形の短辺を意図する。 平 均ァスぺクト比は個々の層状化合物の層長と層厚の比の数平均値とした。
(曲げ特性)
表 1〜1 1では、 ポリエステル樹脂組成物を乾燥 (140°C、 5時間) した。 . 型締圧 75 tの射出成形機 (東芝機械 (株) 製、 I S— 75 E) を用い、 樹脂温 度 250〜 270 で、 寸法約 1 0 X 100 X 6 mmの試験片を射出成形した。 ASTM D— 790に従い、 得られた試験片の曲げ強度および曲げ弾性率を測 定した。
表 1 2〜 22では、 ポリエステル樹脂組成物を乾燥 ( 140 °C、 5時間) した。 型締圧 80 tの射出成形機を用い、 シリンダー温度 250〜280°Cにて、 厚み 約 6. 4 mm, 幅約 12. 7 mm, 長さ約 1 27 mmの試験片を作製した。 得ら れた試験片の曲げ特性を、 A S TM D— 790に従って測定した。
表 23〜 27では、 ポリエステル樹脂組成物を乾燥 ( 140 °C、 5時間) した。 型締圧 80 tの射出成形機を用い、 樹脂温度 250-270°Cで、 寸法約 10 X 100 X 6mmの試験片を射出成形した。 ASTM D— 790に従い、 得られ た試験片の曲げ強度および曲げ弾性率を測定した。
(溶融熱安定性)
射出成形機のシリンダー内で 250〜 270 °Cで 5分間又は 1 5分間滞留した 後に、 上記と同条件で試験片を得、 曲げ強度を測定した。
(溶融状態で滞留後の流動性)
本発明のポリエステル樹脂 ,袓成物を乾燥 (140°C、 5時間) した。 島津製作 所 (株) のフローテスターを用い、 ?£丁系は温度2.80°〇、 PPT系は温度 2
70°C、 P B T系は温度 260°C、 それぞれ荷重 100 k gの条件で B法フロー 値を測定し、 滞留時間経時変化を調べた。 この試験では、 B法フロー値の変化が 小さいほど好ましい。 … .
(耐湿爇性)
121°C、 100%Rhに設定したプレッシャータッカーで本発明のポリエス テル樹脂組成物の試験片を 30時間高温高湿処理し、 A S TM D— 790に従 つて曲げ強度を測定した。
(反り)
本発明のポリエステル樹脂組成物を乾燥 (140°C、 5時間) した後、 型締圧
80 tの射出成形機を用い、 金型温度 1 20°C、 シリンダー温度 250〜 280 °Cにて、 寸法約 1 20 X 1 20 X 1 mmの平板状試験片を作製した。 平面上に上 記の平板状試験片を置き、 試験片の 4隅の内の 1力所を押さえ、 残り 3隅の内、 平面からの距離が最も大きい値を隙間ゲージゃノギス等を用いて測定した。 4隅 それぞれを押さえ、 得られた反り値の平均値を求めた。 反り値は小さいほど優れ ている。
(表面光沢)
反りと同条件で成形した平板状試験片の表面光沢を測定した。 ER I CHSE N社のミニダロスマスターを用い、 反射角 60° で測定した。 標準板 50%に対 する相対値とした。
(灰分率)
J I S K 7052に準じ、 層状化合物に由来するポリエステル樹脂組成物 の灰分率を測定した。
(難燃性)
本発明の難燃性ポリエステル樹脂組成物を乾燥 ( 140 °C、 5時間) した後、 型締圧 150 tの射出成形機を用い、 金型温度 80°C、 シリンダー温度 250〜 280°Cにて、 厚み約 1. 6mm、 幅約 1 2. 7 mm、 長さ約 127 mmの試験 片を作製した。 ■' 上記の試験片を用い、 UL— 94規格に従って難燃性を測定した。 尚、 規格外 とは、 UL— 94 V規格に不適合であることを示す。
(製造例 1 )
イオン交換水と層状化合物を混合した。 次いでポリエーテル化合物を添加して 1 5〜 30分間混合を続けた。 その後、 粉体化して層状化合物 (A— 1〜A_6 および B_ 1〜B— 3) を得た。 製造例で用いた原料の重量比は表 2に示す (数 字の単位は重量部) 。 表 2
(製造例 2 )
反応機にジメチルテレフタレート (DMT) 、 DMT 100重量部に対し、 7 6重量部のプロピレングリコール、 0. 003重量部のヒンダードフエノール系 安定剤 (旭電化 (株) アデカスタブ AO 60、 以降 AO 60と称す) および 0. 00025重量部の T i (OB u) 4を投入し、 反応温度約 1 50〜 200 °Cで撹 拌して DMTとプロピレングリコールをエステル交換させた。 その後、 0. 00 025重量部の S b 2 O 3を添加し、 反応温度 27.0〜 280 °C、 減圧下 ( 0. 8 〜5. O t o r r (0. 107〜0. 665MP a) ) で溶融重縮合を行い、 ポ リプロピレンテレフタレート (PPT) 樹脂を得た。
(実施例 1〜7)
表 3に示す重量比の PET、 製造例 1で得た層状化合物 (A— 1〜A— 6) お よび AO 60を二軸押出機 (日本製鋼 (株) 製、 TEX44) を用いて溶融混練 することによりポリエステル樹脂組成物を得、 評価した。 結果を表 3に示す。

表 4に示す重量比の PET、 製造例 1で得た層状化合物 (B— 1〜B— 3) 、 ME 100、.クニピア F、 GFおよび AO 60を実施例 1と同様に溶融混練し、 評価した。 結果を表 4に示す。 表 4

(*5) 成形品が著しく変形したために測定不可であった。 表 4より ME 100やクニピア Fはポリエーテル化合物で処理をしないと薄片 状に微分散しないために曲げ特性は改善されずまた良好な平板状試験片は得られ なかった。 水酸基価が 30mgK〇H/gよりも大きいポリエーテル化合物 (P EG400、 PEG4000 S) で処理した場合 (B— 1〜B— 3) では、 曲げ 特性は改善されるものの、 溶融状態で滞留すると曲げ強度が著しく低下したり、 成形ができないほどに粘度が低下するなど、 熱安定性が著しく低かった。 GFで は反りや光沢度が損なわれた。 従って、 比較例ではバランスに優れるものは得ら れなかった。
(実施例 8、 9)
表 5に示す重量比の PBT、 製造例 1で得た層状化合物 (A— 1、 A— 3) お よび AO 60を実施例 1と同様に溶融混練し、 ポリエステル樹脂組成物を得、 評 価した。 結果を表 5に示す。
(比較例 7、 8)
表 5に示す重量比の PBT、 製造例 1で得た層状化合物 (B— 1) 、 ME 10 0および A O 60を実施例 1と同様に溶融混練し、 評価した。 結果を表 5に示す。

表 5より、 ME 100はポリエーテル化合物で処理をしないと薄片状に微分散 しないために曲げ特性は改善されずまた良好な平板状試験片は得られなかった。 水酸基価が 3 OmgKOH/gよりも大きいポリエーテル化合物 (PEG400 ) で処理した場合 (B— 1) では、 曲げ特性は改善されるものの、 熱安定性が著 しく低くバランスに優れるものは得られなかった。
(実施例 10、 1 1)
表 6に示す重量比の製造例 2で得た P PT、 製造例 1で得た層状化合物 (Α— 1、 A- 3) および A O 60を実施例 1と同様に溶融混練し、 ポリエステル樹脂 組成物を得、 評価した。 結果を表 6に示す。
(比較例 9、 10)

(実施例 48〜49)
表 21に示す重量比の P B T、 製造例 5で得た層状化合物 (Α— 1 7 ) 、 ェポ キシ化合物 (D— 1 ) を設定温度 220〜 240でとした以外は実施例 43と同 様に溶融混練することによりポリエステル樹脂組成物を得、 評価した。 結果を表 21に示す。

表 2 3に示す重量比でイオン交換水、 層状化合物およびポリエーテル化合物を 約 1 5〜3 0分間混合した。 その後、 粉体化した (粘土 A_ l 9〜A— 2 5 ) 。 表 2 3

表 26に示す重量比の PBT樹脂、 表 23で得た層状化合物 (粘土 A— 20) および A060を二軸押出機 (日本製鋼 (株) 製、 TEX44) を用いて、 設定 温度 240 °C〜 250 °Cで溶融混練した。
混練したものを溶融状態で逐次的に連続重合機に移送して連続重合を行う事に よりポリエステル樹脂組成物を製造し、 評価した。 結果を表 26に示す。
重合温度は 270°C、 重合機内の減圧度は 0. 5〜5. 0 t o r r (0. 06 7〜0. 665MP a) 、 重合機モーターの撹拌は 30 r p m、 重合時間は約 7 0分で実施した。
(比較例 42 )

(*5) 成形品が著しく変形したために測定不可であった。 表 2 7により、 ポリエーテル化合物で処理されていない層状化合物では曲げ特 性は改善されずまた良好な平板状試験片は得られなかった。 層状化合物を含まず、 高分子量化を行わなかった系では、 溶融滞留すると成形ができないほどに粘度が 低下し、 熱安定性が著しく低かった。 産業上の利用の可能性
本発明は、 上述の構成よりなるので、 低反り、 表面外観、 弹性率や強度等の機 械的特性、 耐熱性等の、 成形品とした場合の物性のバランスに優れるとともに、 溶融状態での熱安定性を向上させることにより溶融滞留を行った後に成形品とし た場合の強度低下が抑制されたポリエステル樹脂組成物を提供することができる。 また、 溶融滞留を行った際の溶融粘度を安定ィヒさせることにより、 成形品への加 ェ性に優れたポリエステル樹脂組成物を提供することができる。 さらに、 燃焼時 にポリエステル樹脂が滴下しないという高度の難燃性を有するポリエステル樹脂 組成物を提供することができる。

Claims

請求の範囲
1. 熱可塑性ポリエステル樹脂、 および、 各層が互いに劈開している状態にあ る層状化合物であってポリエーテル化合物で処理された層状化合物、 を含有する ポリエステル樹脂組成物であって、 以下に示す条件 ( i) 〜 (v) のうち少なく とも 1つを満たすことを特徴とするポリエステル樹脂組成物。
( i ) 前記ポリエーテル化合物の水酸基価が、 3 OmgKOHZg以下である。 (i i) 前記ポリエーテル化合物は、 環状炭化水素基を有する。 '
( i i i) 前記ポリエステル樹脂組成物が、 さらに、 リン含有化合物を含有す る。
( i v) 前記ポリエステル樹脂組成物が、 さらに、 エポキシ基含有化合物を含 有する。
(V) 前記ポリエステル樹脂糸且成物が、 熱可塑性ポリエステル樹脂と、 各層が 互いに劈開している状態にある層状化合物であってポリエーテル化合物で処理さ れた層状化合物を溶融混練した後、 ポリエステル樹脂の高分子量化を行うことに より得られたものである。
2. 環状炭化水素基が、 芳香族炭化水素基である請求の範囲第 1項に記載のポ 樹脂組成物。
3. ポリエーテル化合物が、 主鎖中に下記一般式 (1) :
(式中、 一 A—は、 一〇一、 一 S—、 — S〇一、 — S02_、 一CO—、 炭素数 1 〜20のアルキレン基、 または炭素数 6〜20のァリーレン基であり、 R R2- R3、 R4、 R5、 R6、 R7、 および R8は、 いずれも水素原子、 ハロゲン原子、 ま たは炭素数 1〜5の 1価の炭化水素基であり、 それらはそれぞれ同一であっても 異なっていても良い。 )
で表される単位を有する請求の範囲第 2項に記載のポリエステル樹脂組成物。
4. ポリエーテル化合物が、 下記一般式 (2) :
(式中、 一 A—は、 一〇ー、 一S―、 一SO—、 一 S〇2—、 -CO-, 炭素数 1 〜20のアルキレン基、 または炭素数 6〜20のァリーレン基であり、 R R2、 R3、 R4、 R5、 R R7、 および R 8は、 いずれも水素原子、 ハロゲン原子、'ま たは炭素数 1〜5の 1価の炭化水素基であり、 R9、 R1。はいずれも炭素数 1〜 5の 2価の炭化水素基であり、 R11 R 12はいずれも水素原子、 または炭素数 1 ~20の 1価の炭化水素基であり、 それらはそれぞれ同一であっても異なってい ても良い。 mおよび nはォキシアルキレン単位の繰り返し単位数を示し、 2≤m + n≤ 50である。 )
で表される請求の範囲第 3項に記載のポリエステノレ樹脂組成物。
5. リン含有化合物が、 リン系安定剤及び/又はリン系難燃剤である請求の範 囲第 1項に記載のポリエステル樹脂組成物。
6. リン系安定剤は、 ホスファイ ト系化合物である請求の範囲第 5項に記載の ポリエステル樹脂組成物。
7. リン系難燃剤は、 リン酸エステル系化合物及び/又は赤リン系化合物であ る請求の範囲第 5項に記載のポリエステル樹脂組成物。
8. エポキシ基含有化合物は、 エステル結合を有しないものである請求の範囲 第 1項に記載のポリエステル樹脂 ,袓成物。
9. 各層が互いに劈開している状態にある層状化合物であってポリエーテル化 合物で処理された層状化合物が、 水または水を含有する極性溶媒中で層状化合物 .およびポリエーテル化合物を混合する事によって得られるものである請求の範囲 第 1〜 8項のいずれか 1項に記載のポリエステル樹脂 ,祖成物。
10. ポリエ テル化合物が水または水を含有する極性溶媒に可溶なものであ る請求の範囲第 1〜 9項のいずれか 1項に記載のポリエステル樹脂組成物。
1 1. ポリエステル樹脂組成物中の層状化合物の等価面積円直径 [D] が 30 0 OA以下である層状化合物の比率が 20%以上である、 請求の範囲第 1〜10 項のいずれか 1項に記載のポリエステル樹脂組成物。
1 2. ポリエステル樹脂組成物中の層状化合物の等価面積円直径 [D] の平均 値が 5000 A以下である、 請求の範囲第 1~1 1項のいずれか 1項に記载のポ リエステル樹脂組成物。
1 3. ポリエステル樹脂組成物中の層状化合物の平均層厚が 500 A以下であ る、 請求の範囲第 1〜 1 2項のいずれか 1項に記載のポリエステル樹脂組成物。
14. ポリエステル樹脂組成物中の層状化合物の最大層厚が 2000 A以下で ある、 請求の範囲第 1〜1 3項のいずれか 1項に記載のポリエステル樹脂組成物。
1 5. ポリエステル樹脂組成物中の層状化合物の [N] 値が 30以上であり、 ここで [N] 値が、 樹脂組成物の面積 100 μπι2中に存在する、 層状化合物の単 位重量比率当たりの粒子数であると定義される、 請求の範囲第 1〜14項のいず れか 1項に記載のポリエステル樹脂組成物。 .
1 6 . ポリエステル樹脂組成物中の層状化合物の平均ァスぺクト比 (層長さ/ 層厚の比) が 1 0〜3 0 0である、 請求の範囲第 1 ~ 1 5項のいずれか 1項に記 載のポリエステル樹脂組成物。
1 7 . 層状化合物が層状ケィ酸塩である、 請求の範囲第 1〜1 6項のいずれか 1項に記载のポリエステル樹脂組成物。 ·
1 8 . 熱可塑性ポリエステル樹脂、 および、 各層が互いに劈開している状態に ある層状化合物であってポリエーテル化合物で処理された層状化合物、 を含有す るポリエステル樹脂組成物を製造する方法であって、
熱可塑性ポリエステル樹脂と、 各層が互いに劈開している状態にある層状化合物 であってポリエーテル化合物で処理された層状化合物を溶融混練した後、 ポリエ ステル樹脂の高分子量化を行うことを特徴とする製造方法。
1 9 . 層状化合物が層状ケィ酸塩である、 請求の範囲第 1 8項に記載のポリエ ステル樹脂組成物。
