Abstract
A method of sealing a corrugated platics sheet material which comprises feeding the sheet through a pair of rollers, at least one of which is profiled, e.g. toothed, in conjunction with the application of heat, to pre-deform the sheet, and thereafter effecting sealing by the use of, e.g., an ultrasonic electrode. The latter is employed in conjunction with a further toothed wheel, and the orientation of the toothed wheels relative to one another is such as to eliminate gaps to produce a complete seal.
Description
SEALING OF SHEET MATERIAL
This invention relates to the sealing of sheet material and more particularly relates to the sealing of alveolate plastics sheet material, such as corrugated or I-beam structured material.
Corrugated plastics sheet material, in which two plastics material films are separated by a corrugated film or flutes, are very useful in the manufacture of packaging for, in particular, food products such as fruit and vegetables. Such materials have the advantage of being light in weight, relatively rigid, and resistant to moisture.
However, in order to obtain the maximum advantage from using this sort of material it is preferable to ensure that the material is sealed around all of the edges. This has several advantages. It can prevent bacteria from contaminating air within the corrugated material; it prevents moisture from being trapped inside the material which, apart from contamination, can also alter the tare; and where recycled materials are employed in the centre of the corrugated sheet, sealing around the edges ensures that recycled material cannot come into contact with food (the food contacting film being made from virgin material) . In addition, sealing the sheet traps air within it which acts as a cushion and increases both the rigidity and the shock absorbtion characteristics of the product.
Previously, such edge sealing of the sheet material was carried out, after cutting and creasing a blank in the conventional manner, by a relatively complicated process involving heated elements and moulding to "squash" the softened areas into the final sealed form. An alternative proposal involves the use of an ultrasonic electrode, but this is relatively slow
particularly if the material is strong.
The invention seeks to provide a method of sealing the edges of corrugated plastics sheet material which is faster and more convenient than methods used hitherto.
According to the present invention there is provided a method of sealing a corrugated plastics sheet material which comprises feeding the sheet through a pair of rollers, at least one of which is profiled, in conjunction with the application of heat, to pre-deform the sheet and thereafter to effect sealing.
Preferably, the profiled roller has a toothed profile but a smoother profile such as a sine wave profile may also be used. The sealing step may be carried using ultrasonic welding, heat sealing, or the like.
The use of the roller arrangement to pre-deform the sheet and partially form the necessary sealing ensures that the subsequent sealing step can be rapidly completed in a very short space of time even with relatively strong materials. The ultrasonic electrode or other means of sealing is preferably employed in conjunction with a further profiled wheel or roller and preferably the orientation of the profiled wheels relative to one another is such as to eliminate gaps to produce a complete seal.
The seal may be applied along the edge of the sheet material. Alternatively, the sealing may be applied between the edges, e.g. along a crease line, in which case the pattern on the material produced by the profiled configuration of the wheel allows the crease to act very well as a 'hinge', allowing easy folding.
The invention will be described further, by way of example, with reference to the accompanying drawings, in which:
Figure 1 is a diagrammatic elevational view of a system for sealing in accordance with the invention;
Figures 2 (a) -(c) illustrate various profiles of wheel;
Figure 3 is a partial perspective view of a corrugated sheet material sealed in accordance with the invention;

Referring to the drawings, and in particular Figures 1 to 3 , a corrugated plastics material sheet 10, for example of the type discussed in EP-A-0 339 593, is sealed in accordance with the invention by passing it firstly through a pair of rollers 12, 14 at least one of which is profiled. As illustrated, the top roller 12 only is profiled as illustrated in figure 2(a) or 2(c). However, if desired, the lower roller 14 can have a corresponding profile as illustrated in figure 2(b). The roller 12 is heated, preferably to a temperature between 65°C and 250°C by means of a convenient heating element 16. The temperature to which the roller is heated will depend on the speed of through-put of the sheet 10: the greater the speed of through-put, the higher the temperature the roller 12 needs to be since the contact time of the profile with the plastics sheet will be lesser. After leaving the rollers 12,14, the sheet passes over a further profiled roller 18 in close
conjunction with an ultrasonic electrode 20. The profile of the roller 18 may be as illustrated in the upper portion of figures 2 (a) -(c) and may be the same as the profile of roller 12 or complementary thereto. Alternatively, the profile may be smooth to produce a flat seal, which is particularly useful if the seal is to act as a 'hinge'.
In one preferred embodiment, the profile of roller 12 may be as shown in figure 2(c) whereas the profile of roller 18 may be as shown in figure 2(a) (upper part) . It is preferred that the relative dispositions of the profiles of roller 12 and 18 is controlled and is maintained so that, in effect, the profiles on the roller 18 fill in the gaps left between the profiles produced by the roller 12. In this way an airtight seal is produced.
As can be seen from figure 3 the sheet material 10 comprises upper and lower surfaces 22,24 separated by vertical "corrugations" 26. The form of sealing produced by a roller 12 of the type illustrated in figure 2(a) is indicated at 28. Naturally, a seal 28 transverse to the corrugations 26 would be of even greater importance in sealing the interior of the sheet 10. The method of the invention adapts itself to continuous production since the in-line-of-production edges can be sealed as the sheet moves through the production line, and any transverse sealing can be done by moving the sheet sideways through the apparatus described above.
Referring now to Figures 4 to 6, a system similar to figure 1 is illustrated and like numerals will be used for like parts. As can be seen from Figures 5 and 6, the sheet 10 has a criss¬ cross internal profile such as discussed in PCT publication no. 091/16243. After passing the first profile roller 12 the sheet is permanently deformed to a section as illustrated in Figure 5. It then passes to a double roller assembly in which the first roller 18 is profiled but the second 30 is smooth. A 'Sonotrode' ultrasonic electrode 20 softens the material as
before. Figure 6 illustrates the section produced, in which the top layer of the sheet is locally welded to the bottom layer in the area of the seal 28. This 'flat' seal is useful where the sheet is to be hinged about the seal to form a bend in making the eventual container.
Figure 7 illustrates an embodiment where a number of rollers are employed in a heating zone 30 locally to reduce the thickness of the alveolate sheet 10 culminating in the rollers 12, 14. Thereafter the sheet 10 moves into a cooling zone 32 where a series of rollers 34 cool and compact the seal line. The rollers in the heating zone 30 are temperature controlled to different temperatures to smoothly deform the sheet 10 and control its temperature accurately. The rollers contain heating elements 36 for this purpose. The rollers 34 have conduits 38 carrying cooling fluid.
Figure 8 shows a modified form of the apparatus of Figure 7 in which a separate heating zone 40 is provided. In this one or more plates 42 heated by means of steam, oil or electrical elements pre-heats the sheet 10, or a hot air nozzle is used. The profiled rollers 12 then need no heating element and may have the section shown in the figure. The cooling and compacting zone is as before. The outer layer of the sheet 10 is taken to a temperature close to its melting point so that it can be thermoformed by the rollers. This apparatus can follow any desired shape of sealing line in a continuous process, provided that the minimum angle required is not below about 25°. Figure 9 illustrates a typical sealing line profile.
It will be appreciated that many different profiles of roller could be employed within the scope of the invention.
Claims
1. A method of sealing an alveolate plastics sheet material which comprises feeding the sheet through a pair of rollers, at least one of which is profiled, in conjunction with the application of heat, to pre-deform the sheet, and thereafter effecting sealing.
2. A method as claimed in claim 1 wherein the sealing is effected by ultrasonic welding or by heat.
3. A method as claimed in claim 2 wherein an ultrasonic electrode is employed in conjunction with a further toothed wheel.
4 A method as claimed in claim 3 in which the orientation of the toothed wheels relative to one another is such as to eliminate gaps to produce a complete seal.
5. A method as claimed in any of claims 1 to 4 in which the seal is applied along the edge of the sheet material.
6. A method as claimed in any of claims 1 to 4 in which the sealing is applied between the edges along a crease line.
7. A method as claimed in any of claims 2 to 6 in which an ultrasonic electrode is employed in conjunction with a smooth roller.
8. A method of sealing a corrugated plastics sheet material substantially as hereinbefore described with reference to and as illustrated in the accompanying drawings.
