Die Erfindung betrifft Formkörper, enthaltend Barrierefolien, die mit einem polymeren Werkstoff hinterspritzt sind.
Description
Hinterspritzen von Barrierefolien
Die Erfindung betrifft Forrnkörper, enthaltend Barrierefolien, die mit einem poly- meren Werkstoff hinterspritzt sind.
Die Einhaltung der neuen gesetzlichen Regelungen hinsichtlich der maximal zulässigen Gesamtemissionen von Kraftfahrzeugen erfordern die Entwicklung von neuen Systemlösungen für die in Kfz eingesetzten Kunststoffbaugruppen. Die Erfassung der Gesamtemissionen erfolgt durch den sogenannten SHED-Test (Sealed Housing for Evaporate Determination-Test), bei dem die Gesamtemissionen eines kompletten Kraftfahrzeuges unter definierten Bedingungen erfasst werden. Diese Gesamtemissionen berücksichtigen also nicht nur die Kohlenwasserstoff-Emissionen (HC- Emissionen) aus der Kraftstoffanlage und Motorperipherie und insbesondere dem Kraftstofftank, sondern auch Emissionen aus Karosserie und von Betriebsstoffen, sowie der Innenausstattung und auch Elektrik und Reifen.
Die Technologie zur Herstellung von beispielsweise Kunststoffkraftstoffbehältern (KKB) ist in den letzten Jahren vor dem Hintergrund immer schärferer gesetzlicher Bestimmungen hinsichtlich der maximalen Kohlenwasserstoffemissionen stetig weiterentwickelt worden.
Stand der Technik ist die Herstellung von KKBs über das Blasformverfahren, bei dem ein extrudierter Schlauch (Vorformling) meist mittels Druckluft in eine Form gepresst wird und dort erstarrt. Zur Verbesserung der HC-Barriere werden gezielt
Sperrschichten z.B. aus Ethylenvinylalkohol durch ein Coextrusionsverfahren in den Schichtenverbund integriert. „Barrieretechnologien: Ein Beitrag zur Emissionsreduzierung von Kraftstoffanlagen", W. Diese Formkörper weisen aber immer noch beachtliche Emissionen auf. Zudem ist bei diesem Verfahren nachteilig, dass die Behälterinnenseiten zur Aufnahme von Anschlusselementen und Funktionsteilen schwer zugänglich sind, als auch die bedingt durch die nur einseitige intensiv mögliche Kühlung lange Kühlzeit. Verfahrens- bedingt ist es beim Blasformen nicht möglich mit Verippungen und Hinterschnei- dungen zu arbeiten. Eine gezielte Einstellung eines Wanddickenverlaufes ist nur eingeschränkt über die Vorformlingswanddicke bzw. das Aufblasverhältnis möglich.
Eine Alternative ist der Einsatz einer zweiten Haut, die den Tank umschließt und an ihrer Innenseite Adsorbenzien trägt, die als Abstandshalter dienen. Hierbei wird der
Zwischenraum zwischen Tank und äußere Hülle durch vom Motor angesaugte Luft gespült (DE-A 41 42 016). Nachteilig ist der hohe technische Aufwand und die Notwendigkeit des Einsatzes von Adsorbenzien.
Aufgabe der Erfindung ist es ein Verfahren und über dieses Verfaliren herstellbare
Formkörper bereitzustellen, wobei die Formkörper eine reduzierte Emission insbesondere von Kohlenwasserstoffen und von in Kunststoffen enthaltenen Stoffen gewährleisten und zudem die oben gezeigten mechanischen/technischen Nachteile nicht aufweisen.
Erfindungsgemäß gelang die Lösung dieser Aufgabe durch das Hinterspritzen von Barrierefolien mit polymeren Werkstoffen.
Gegenstand der Anmeldung ist ein Verfahren und ein über ein solches Verfahren hergestellte Formkörper, bei denen durch Hinterspritzen von Barrierefolien Emissionen aus Kunststoffen deutlich reduziert werden. Die verwendeten Barrierefolien können dabei mehrschichtig sein und können vor dem Hinterspritzen zusätzlich vorgeformt werden. Das Hinterspritzen bezeichnet dabei ein Verfahren, bei dem ein solcher Folienverbund in ein Spritzgießwerkzeug eingelegt wird und dann ein poly- merer Werkstoff in die Form eingespritzt wird.
Das Vorformen der Folie vermeidet zu starke Überdehnungen im Spritzgießwerkzeug, durch die gegebenenfalls die Barriereeigenschaften beeinträchtigt würden. Zum Umformen können übliche Kalt- oder Warmumforniverfahren eingesetzt werden. Die Folie wird danach geschnitten und in das Spritzgießwerkzeug eingelegt. („Neues vom Mehrkomponenten-Spritzgießen", A. Das Hinterspritzen von Textilien ist für den Bereich Automobilinnenteile ein bekanntes Verfahren. Das Hinterspritzen von Folien zur Herstellung von Abdeckungen und Schalter zur Bedienung der Klimaanlage im Auto sowie Gehäuse oder Blenden von Elektrogeräten kommt in jüngster Zeit vermehrt zum Einsatz. Die dabei eingesetzten Folien aus PC, PMMA oder ABS sind meist frontseitig bedruckt oder lackiert. Die Folien werden vor dem Hinterspritzen oft vorgeformt, um Überdehnungen zu vermeiden.
Beim Folienhinterspritzen wird im allgemeinen eine dekorierte Folie umgeformt und beschnitten. Der Folienvorformling wird anschließend in das Spritzgießwerkzeug gelegt und mit einem Polymeren hinterspritzt.
In der EP-B 0371 425 wird ein Verfahren zur Herstellung tiefgezogener Kunststoff-
Formteile beschrieben, bei dem ein Folienmaterial unter definierten Bedingungen (Druck, Zeit, Temperatur) verformt wird und ggf. mit einer Kunststoffmasse hinterspritzt wird.
Bei den erfindungsgemäßen als Barrierefolien beschriebenen Folien kann es sich um einschichtige Folien oder um mehrschichtige Verbundfolien handeln, die Emissionen reduzieren. Diese werden bevorzugt über Kaschierungs- oder Beschichtungsverfah- ren oder ein Coextrusionsverfahren hergestellt.
Die verwendeten Folien oder auch nur einzelnen Folienschichten können dabei monoaxial oder biaxial gereckt worden sein.
Als Folienmaterial können polymere Werkstoffe verwendet werden. Das Folienmaterial kann dabei sowohl thermoplastische als auch duromere Polymere enthalten.
Bevorzugt sind Folienverbunde die metallische Schichten enthalten. Besonders bevorzugt sind Folienverbunde, bei denen die metallischen Schichten entweder als Einzelschicht oder als Trägerfolie aufgedampfte bzw. vakuumbeschichtete Schicht vorliegt. Diese können insbesondere Aluminium- oder Siliciumoxidschichten sein oder aus auf Trägerschichten aufgedampfte bzw. vakuumbeschichtete Aluminium- oxid oder Siliciumoxid-Schichten bestehen.
Der Folienverbund kann Trägerfolien enthalten und Schichten mit speziellen Barriereeigenschaften, als auch Schichten zur Verbindung einzelne Schichten, wie Haftvermittlerschichten und Primer.
Als thermoplastische Trägerfolien eignen sich insbesondere Schichten enthaltend Polyamid, insbesondere Polyamid 6, Polyester, insbesondere Polyethylentherph- thalat, Polybutylentherephthalat, Polycarbonat, thermoplastischen Polyurethane, Polyolefme wie Polyethylen und Polypropylen, Polyimide, Polystyrol, Polyacrylat, PMMA.
Als duromere Trägerschichten eignen sich Schichten enthaltend Kunststoffe aus UF (Harnstoff-Formaldehyd-Harz), PF (Phenol-Formaldehyd-Harz) oder auch EP (Epoxidharz).
Bevorzugt sind auch polymere Barriereschichten, die Halogene enthalten.
Besonders bevorzugt sind hier Vinylpolymere, insbesondere Polyvinylfluorid (PVF), Polyvinyidenfluorid (PVDF), Polyvinylchlorid (PVC), Polyvinylidenchlorid (PVDC bzw. VC/VDC-Copolyrnere) und Polytetrafluorethylen (PTFE) und Mischungen daraus. Außerdem bevorzugt ist Polyacrylnitril (PAN).
Besonders bevorzugt als polymere Barriereschicht sind Polyvinylalkohole (PVOH) und insbesondere EthylerJVinylalkohol-Copolymere (EVOH). Äußerst bevorzugt ist Polyvinylffuorid (PVF). Weiterhin bevorzugt sind Polyketone.
Die Herstellung eines Barrierefolienverbundes kann über bekannte Laminier- und Beschichtungsverfahren erfolgen. (Ahlhaus, Otto: Verpackung mit Kunststoffen; München; Wien: Hanser, 1997) Insbesondere zählen dazu die Kascnierungsverfah- ren, die Flachfoliencoextrusions-, Blasfolien(co)extrusions- und Kalandrierverfahren.
Der Folienverbund oder Einzelschichten des Folienverbundes können vor, während oder nach der Herstellung einer Oberflächenbehandlung unterzogen werden. Solche Oberflächenbehandlungen sind Druckverfahren, Bedampfungsverfahren, Lackie- rungsverfahren oder Verfahren zum Aufbringen von Sperrschichten, wie Fluorie- rungsverfahren oder Metallisierungsverfahren oder Verfahren zur Aufbringung von
Silciumoxidschichten oder Plasmaverfahren.
Der polymere Werkstoff mit dem der Barrierefolienverbund hinterspritzt wird kann ein thermoplastischer oder duromerer, bevorzugt thermoplastischer Werkstoff sein, und besonders bevorzugt Polyamid, Polyester, Polyethylentherphthalat, Polybutylen- therephthalat, Polycarbonat, thermoplastische Polyurethane, ABS, Styrolpolymer, Polyolefine wie Polyethylen und Polypropylen enthalten.
Der polymere Werkstoff kann Füll- und Verstärkungsstoffe und übliche Additive wie z.B. Verarbeitungsadditive, Stabilisatorpakete und Flammschutzadditive enthalten.
Beim Hinterspritzen wird die Barrierefolie in eine Spritzgießwerkzeug eingelegt und anschließend der polymere Werkstoff eingespritzt. Die Barrierefolie kann zuvor dreidimensional umgeformt werden. Durch das Hinterspritzen verbindet sich die Barrie- refolie mit dem eingespritzten Polymer.
Der erfindungsgemäße Formkörper weist eine signifikante Barriere gegen Kohlenwasserstoffe z. B. aus Kraft- und Betriebsstoffen als auch gegen Additive wie z. B. Stabilisatoren und Weichmacher und auch gegen Monomere, Di-, Trimere, und Oli- gomere, sowie Abbauprodukte die durch thermischen Abbau oder durch UV-Be- Strahlung entstehen auf. Der erfindungsgemäße Formkörper verhindert dadurch
Emissionen, die zum einen von Substanzen stammen, die der Formkörper beinhaltet (z.B. befüllte Tanks) als auch Emissionen die aus dem Formkörper selbst stammen.
Die Herstellung der erfindungsgemäßen Formkörper erfolgt in einem Spritzgießpro- zess, bei dem eine ggf. zuvor vorgeformte Barrierefolie in das Werkzeug eingelegt wird und dann mit einem thermoplastischen Werkstoff hinterspritzt wird.
Vor dem Einlegen der Folie in das Spritzgießwerkzeug werden Staub und Verunreinigungen von der Folienoberfläche durch Abblasen mit ionisierter Luft entfernt. Das Einlegen der Folie geschieht mit einem Handlingsgerät um eine reproduktionsgenaue und rationelle Fertigung erzielen zu können. Der Halt der Folie im Spritzgießwerkzeug kann durch die Geometrie der Folie gegeben sein. Meist sind Maßnahmen wie elektrostatische Aufladung oder mechanische Fixierung nötig, um den Halt der Folie im Werkzeug zu verbessern. Bei langen Fließwegen hat sich zur Ver- meidung von Faltenbildung der Einsatz von Nadelverschlussdüsen bewährt, die in
Kaskadenschaltung dem Füllverlauf entsprechend geöffnet werden.
Bei größeren Teildimensionen muss besonders auf Faltenbildung, Auswaschung, Verzug, Delamination und Überlaufen der Schmelze in den Sichtbereich Rücksicht genommen werden. Wichtig bei der Faltenbildung im Bereich der Bindenaht sind Art des Folienmaterials, Foliendicke und der Abstand der Anschnitte. Die Faltenbildung kann durch geeignetes Folienmaterial mit höherer Erweichungstemperatur, angehobener Foliendicke und verbessertem Fließweg vermieden werden. Bei falsch ausgelegten Werkzeugen kommt es zur Faltenbildung im Bereich der Bindenaht.
Mit vorhandenen Spritzgießwerkzeugen, die nachträglich für das Folienhinterspritzen genutzt werden sollen, können ohne Änderung am Werkzeug keine akzeptablen Teile hergestellt werden. Anschnitt und Angusssystem müssen immer neu ausgelegt werden, wegen der um die Foliendicke reduzierten Wanddicke und der für das Hinter- spritzen notwendigen rheologischen Erfordernisse. Bei der Werkzeugkonzeption sollten daher entsprechende Vorkehrungen für eine Folienhinterspritzung getroffen werden.
Die so hergestellten Formkörper finden Verwendung als z.B. Formkörper zu Spei- cherung oder Leitung von HC-haltigen Medien, wie Betriebs- und Kraftstoffe insbesondere als Kunststoffkraftstoffbehälter oder als Formkörper im Kraftfahrzeuginnenraum insbesondere als Verkleidungsteile, Armaturentafeln, Ablagen
Gegenstand der Anmeldung sind daher auch erfindungsgemäß hergestellte Formkör- per, bevorzugt technische Hohlkörper, Kunststoffbehälter,, Rraftfahrzeuginnenraum- verkleidungsteile, Armaturentafeln, Ablage und besonders bevorzugt Kunststoffkraftstoffbehälter, Ausgleichsbehälter, Container, Lager- und Transportbehälter.
Claims
1. Formkörper enthaltend Barrierefolie, die mit einem polymeren Werkstoff hinterspritzt wird.
2. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei als Barrierefolie einschichtige Barrierefolien, die durch Extrusion oder Kalandrierung hergestellt werden, eingesetzt wird.
3. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei als Barrierefolie eine mehrschichtige Barrierefolien, die durch Coextru- sion, Beschichtung, Kalandrierung oder Kaschierung hergestellt wird, eingesetzt wird.
4. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei der Folienverbund metallische Schichten enthält.
5. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei Aluminium-Einzel-Schichten in der Barriereverbundfolie enthalten sind.
6. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei die Barrierefolie auf Trägerschichten aufgedampftes vakuumbeschichtetes Aluminiumoxid oder Siliciumoxid enthält.
7. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei eine oder mehrere Schichten der Barriereverbundfolie halogenhaltige Polymere, insbesondere PVF, PVDF enthält.
8. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei eine oder mehrere Schichten der Barriereverbundfolie polymere Barrierestoffe, insbesondere PVOH, EVOH enthält.
9. Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei der polymere Werkstoff ein thermoplastischer und/oder duromerer Werkstoff ist, der optional Füll-, Verstärkungsstoffe und Additive enthalten kann.
10. Verfahren zur Herstellung von Formkörpern gemäß einem oder mehreren der vorangegangenen Ansprüche, wobei die Barrierefolie mit dem polymeren Werkstoff hinterspritzt wird.
11. Verwendung der Formkörper gemäß einem oder mehreren der Ansprüche zur Speicherung, Lagerung und Transport von HC-haltigen Materialien, insbesondere Betriebs- und Kraftstoffen.
12. Verwendung der Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, als Formkörper im Kraftfahrzeuginnenraum.
13. Verwendung der Formkörper gemäß einem oder mehreren der vorangegangenen Ansprüche, als Kunststoffbehälter oder Kunststoffkraftstoffbehälter.
14. Kunststoffbehälter, Kunststoffkraftstoffbehälter, Kunststoff-Hohlkörper, Kraftfahrzeuginnenraumverkleidungsteile, Armaturentafeln, Ablagen, gemäß einem oder mehreren der vorangegangenen Ansprüche.
