本发明制品的例子包括厨房用具(如盘子)、牙托和增强纤维、切削工具嵌衬、磨料以及内燃机的结构部件(如阀门和轴承)。其它制品包括在其本体或其它基质的外表面上具有保护性陶瓷涂层的那些制品。

本发明提供对熔体进行熔纺,以提供无定形材料的方法。任选地,可对无定形材料的例子进行热处理,以提供玻璃-陶瓷。
图4显示了本发明一个代表性的熔纺方法,其中熔纺装置41包括转轮42,该转轮42具有表面44A和44B以及圆周表面43。如图所示,熔体45与该圆周表面43接触,以提供玻璃46。在一些实施例中,且如图所示,熔体45在辅助下或通过孔47被导向圆周表面43。即,使用本领域已知的技术,如机械压力或气体压力,迫使熔体45通过孔47。或者或此外,例如,熔体45可被导向表面44A和44B中一个或两个表面,以提供玻璃。

通常,无定形材料和由其制得的玻璃-陶瓷的实施例具有各自相互垂直的x、y和z尺寸,其中,x、y和z尺寸各自至少为10微米、至少25微米、至少30微米、35微米、40微米、45微米、50微米、75微米、100微米、150微米、200微米、250微米、500微米、1000微米、2000微米、2500微米、1毫米、5毫米或甚至至少10毫米,其中大于约50的那些尺寸通常是将熔纺制备的两块或多块无定形材料聚结而制得。
可通过肉眼或使用显微镜来测定材料的x、y和z尺寸,这取决于各尺寸的大小。已报道的z尺寸是例如球形体的直径、涂层的厚度或棱形的最长长度。
有用的无定形材料配方包括在低共熔组合物处或附近(如二元和三元低共熔组合物)的配方。除了本文公开的组合物外,其它组合物(包括四元和其它更多元的低共熔组合物)在本领域技术人员阅读了本文公开后对于他们而言也是显而易见的。
Al2O3的原料(以理论氧化物为基础础),包括市售原料,包括铝土矿(包括天然产生的铝土矿和合成产生的铝土矿)、煅烧铝土矿、水合氧化铝(如勃姆石和水铝矿)、铝、拜尔法氧化铝、铝矿石、γ-氧化铝、α-氧化铝、铝盐、硝酸铝及其组合。所述氧化铝原料可包含或者只提供Al2O3。或者,所述氧化铝原料可包括或提供Al2O3,以及一种或多种除了Al2O3外的其它金属氧化物(包括复合的Al2O3·金属氧化物材料或含复合的Al2O3·金属氧化物的材料,如Dy3Al5O12、Y3Al5O12、CeAl11O18等)。
稀土氧化物的原料(包括市售原料)包括稀土氧化物粉末、稀土金属、含稀土元素的矿石(如氟碳铈镧矿和独居石)、稀土元素盐、稀土元素硝酸盐和稀土元素碳酸盐。稀土氧化物原料可包含或只提供稀土氧化物。或者,所述稀土氧化物原料可包含或提供稀土氧化物,以及一种或多种除了稀土氧化物之外的其它金属氧化物(包括复合的稀土氧化物·其它金属氧化物材料或含复合的稀土氧化物·其它金属氧化物的材料,如Dy3Al5O12、CeAl11O18等)。
Y2O3的原料(包括市售原料)(以理论氧化物为基础础)包括氧化钇粉末、钇、含钇矿石和钇盐(如钇的碳酸盐、硝酸盐、盐酸盐、氢氧化物以及它们的组合)。Y2O3原料可含有或仅提供Y2O3。或者,该Y2O3原料可含有或提供Y2O3以及一种或多种除Y2O3外的金属氧化物(包括复合的Y2O3·金属氧化物材料或含复合的Y2O3·金属氧化物的材料,如Y2Al5O12)。
ZrO2的原料(包括市售原料)(以理论氧化物为基础)包括氧化锆粉末、锆砂、锆、含锆的矿石和锆盐(如锆的碳酸盐、乙酸盐、硝酸盐、盐酸盐、氢氧化物及其组合)。额外地或替代地,ZrO2原料可包含或提供ZrO2以及其它金属氧化物如氧化铪(hafnia)。HfO2的原料(包括市售原料)(以理论氧化物为基础)包括氧化铪粉末、铪、含铪的矿石和铪盐。额外地或替代地,HfO2原料可包含或提供HfO2,以及其它金属氧化物如ZrO2。
其它有用的金属氧化物还可包括BaO、CaO、Cr2O3、CoO、Fe2O3、GeO2、Li2O、MgO、MnO、NiO、Na2O、Sc2O3、SrO、TiO2、ZnO以及它们的组合(以理论氧化物为基础础)。它们的原料(包括市售原料)包括这些氧化物自身、复合氧化物、矿石、碳酸盐、乙酸盐、硝酸盐、盐酸盐、氢氧化物等。可加入这些金属氧化物,以改变所得的磨粒的物理性能和/或改善加工性。可加入0重量%到50重量%的这些金属氧化物。在一些实施例中,优选占0-25重量%,更优选占0-50重量%的玻璃-陶瓷,具体取决于如所需的性能。
在一些实例中,通过把包括至少一种具有负氧化物形成焓的金属M(如Al、Ca、Cu、Cr、Fe、Li、Mg、Ni、Ag、Ti、Zr及其组合)或其合金的颗粒状金属材料加入到熔体中,或者将它与其它原料形成金属,从而制得金属氧化物原料的至少一部分(在一些实例中,优选10、15、20、25、30、35、40、45、或甚至50重量%)是有利的。尽管并不希望受到理论的限制,但据信,由与金属氧化相关的放热反应产生的热有利于形成均匀的熔体以及得到无定形材料。例如,据信,由原料的氧化反应产生的额外热量消除或减少了不充分的热传递,由此容易形成熔体并且使熔体均匀,特别是形成x、y和z尺寸大于150微米的无定形颗粒的时候。也据信,额外热量的存在有助于促进各种化学反应和物理过程(如致密化和球化)的完成。此外,对于一些实例,据信,实际上是氧化反应产生的额外热量的存在形成了熔体,否则由于材料熔点高的缘故就很难或根本就不可能形成熔体。另外,实际上是氧化反应产生的额外热量的存在形成了无定形材料,否则它就不能被制成,或者不能被制成所需的尺寸。在形成无定形材料的过程中,本发明的另一个优点包括许多化学和物理过程(如熔化、致密化和球化)能在短时间内完成,这样就可得到非常高的淬火速率。对于其它的细节,请参见2003年8月2日提交的待批美国专利申请系列号10/211639。
用于制备本发明陶瓷的金属氧化物原料和其它添加剂的具体选择,通常要考虑例如形成的陶瓷的所需组成和微观结构、所需的结晶度(如果有的话)、形成的陶瓷的所需物理性质(如硬度或粗糙度)、避免或减少不需要的杂质的存在、形成的陶瓷的所需特性、和/或用来制备陶瓷的具体方法(包括设备以及在熔化和/或固化之前和/或之中对原料的任何纯化)。
在一些实例中,优选加入有限量的选自Na2O、P2O5、SiO2、TeO2、V2O3及其组合的金属氧化物。原料(包括市售原料)包括这些氧化物本身、复合氧化物、矿石、碳酸盐、乙酸盐、硝酸盐、盐酸盐、氢氧化物等。例如,可加入这些金属氧化物来改变得到的磨粒的物理性质和/或改进加工性能。根据所需的性质,这些金属氧化物的加入量通常大于玻璃-陶瓷的0-20重量%,优选大于0-5重量%,更优选大于0-2重量%。
加入某些金属氧化物可改变玻璃-陶瓷的性能和/或晶体结构或微观结构,以及在制造该玻璃-陶瓷过程中对原料和中间物质的加工性能。例如,已观察到,加入氧化物添加剂如MgO、CaO、Li2O和Na2O能改变无定形材料的Tg(对于玻璃)和Tx(其中Tx是结晶温度)。虽然不希望被任何理论所束缚,但是据信,加入这些金属氧化物能影响玻璃的形成。此外,例如,这些氧化物添加剂可减少整个系统的熔化温度(即,将系统驱向较低的熔点共熔),并使无定形材料易于形成。多组分系统(四组分系统等)的复合低共熔性可导致较好的形成无定形材料的能力。液态熔体的粘度和玻璃在其“工作”范围内的粘度也会受到所加入的某些金属氧化物如MgO、CaO、Li2O和Na2O的影响。还包括在本发明范围内的是,可将至少一种卤素(如氟或氯)、或硫属元素化物(如硫化物、硒化物和碲化物)加到无定形材料以及由其制得的玻璃-陶瓷中。
无定形材料和含有无定形材料的陶瓷的结晶还可能会受到所加入的某些材料的影响。例如,某些金属、金属氧化物(如钛酸盐和锆酸盐)、和氟化物可起到成核剂的作用,导致有益的晶体异相成核。此外,加入某些氧化物可改变再加热时由该无定形材料去玻璃化的亚稳相的性质。另一方面,对于含有ZrO2晶体的陶瓷而言,加入已知能使四方/立方形式的ZrO2稳定的金属氧化物(如Y2O3、TiO2、CaO和MgO)是有利的。
用于制备陶瓷的金属氧化物原料和其它添加剂的具体选择通常要考虑例如形成的陶瓷的所需组成和微观结构、所需的结晶度(如果有的话)、形成的陶瓷的所需物理性质(如硬度或粗糙度)、避免或减少不需要的杂质的存在、形成的陶瓷的所需特性、和/或用来制备陶瓷的具体方法(包括设备以及在熔化和/或固化之前和/或之中对原料的任何纯化)。
可通过加热氧化物原料来提供熔体。例如,可在坩锅中加入氧化物原料,然后加热,以提供熔体。在一些实施例中,坩锅具有一个孔,用于排出熔体。常用的坩锅材料是本领域已知的,包括石墨、金属(如铂和铂/铑)和陶瓷(如氧化铝)。可采用本领域已知的技术加热坩锅,包括使用电阻炉或感应电炉。
为了提高熔体在旋转基底表面上的冷却,可采用本领域已知的技术冷却该基底(如,它可以是冷铸轮)。任选地,本发明方法使用多个旋转基底实施(如两个或多个冷铸轮)。或者,例如,本发明方法的实施例采用静止的基底实施,或不使用基底。任选地,用于冷却熔体的旋转基底的表面可以是平整的、锐利的,具有槽等,以利于形成特定形状,如带状物、线等。旋转基底可由本领域已知的用于熔纺的材料制成,包括诸如铜和铁之类的金属。也可使用具有高导热性的其它材料,如石墨,这取决于如熔体的性质以及它与特定基底材料之间的反应性或润湿特性。
另一方面,可调整旋转基底的速度,以提供如不同的冷却速率,从而改变所得无定形材料的尺寸。还可使用空基底的内表面(如轮子)来冷却熔体。
为了便于无定形材料的收集,可能需要具有收集室。在一些实施例中,空轮子的内部冷却表面可以是U-形,其中可含有其它冷却介质如水或油,以利于获得所需的冷却速率。
如果需要,本发明方法的实施例可在包围着的容器中进行。如果需要,本发明方法的实施例可以在如高压或低压、在空气、惰性或反应性气体的气氛或真空中进行。
用于形成熔体的氧化物原料可以是如混合的细粉末的形式,或者可先进行干磨或湿磨、接着任选地干燥和粒化、或者粒化(如喷干)而将它们混合和粒化。还可以如事先熔合用于形成熔体的氧化物原料,之后可任选地碾压,以提供粉状原料颗粒。用于形成熔体的氧化物原料也可以是如采用如等离子体喷射或其它火焰成形技术预先制得的球形材料。
所得无定形材料的横截面或直径可能或受到如多重因素的影响,如熔体的粘度、孔直径、冷铸轮速度、热转移速率、熔体在冷铸轮材料上的润湿性能以及固化速率。通常,较高的轮转速产生较薄的横截面形状。同样,粘度较低的熔体倾向于产生较薄的横截面形状。如果粘度太低,则熔体流可能断裂成颗粒,形成例如珠。
可采用多种方式测定材料的微观结构或相组成(玻璃的/无定形的/晶形的)。可使用如光学显微镜、电子显微镜、差热分析(DTA)和x-光衍射(XRD)获得各种信息。
使用光学显微镜,无定形材料通常主要是透明的,因为缺少光散射中心(如晶体间界)。而晶体材料则显示出晶体结构,并且由于光散射效果而是不透明的。
可使用-100+200目大小级分(即,150-微米开口大小和125-微米开口大小筛网间收集到的级分)计算珠的无定形百分比得率。采用以下方式进行该测量。将单层的珠散布在载玻片上。使用光学显微镜观察这些珠。使用光学显微镜目镜中的十字准线作为导向,根据其光学清晰度,将沿着直线放置的珠计为无定形或晶体。计数总共500粒珠子,用无定形珠的量除以总的珠子计数就得到无定形百分比得率。
使用DTA时,如果材料的相应DTA曲线出现结晶放热现象(Tx),那么该材料就定义为无定形材料。如果相同的曲线在低于Tx的温度还出现吸热现象(Tg),那么可以认为它是由玻璃相组成的。如果材料的DTA曲线不出现这些现象,那么可以认为它包含结晶相。
可使用下述方法进行差热分析(DTA)。可使用-140+170目大小的级分(即在105微米开口尺寸和90微米开口尺寸的筛网之间收集的级分)进行DTA(使用如得自Netzsch Instruments,Selb,Germany的商品名为“NETZSCH STA 409DTA/TGA”的仪器)。将一定量的每种筛过的样品(通常约400毫克(mg))放入100微升Al2O3样品容器中。以10℃/分钟的速率,在静态空气中将每个样品从室温(约25℃)加热到1100℃。
如果使用粉末X光衍射XRD,(使用如得自Phillips,Mahwah,Nj的商品名为“PHILLIPS XRG 3100”的X光衍射仪,具有1.54050埃的铜Kα1射线),可通过比较结晶材料的XRD图谱中的峰与JCPDS(粉末衍射标准联合委员会)数据库提供的结晶相的XRD图形(衍射数据国际中心出版)而确定材料中存在的相。此外,XRD也可以用来定性测定相的类型。宽漫射强度峰的存在说明存在无定形性质的材料。宽峰以及轮廓分明的峰的存在,说明在无定形基质中存在结晶物质。
对于某些用途,例如,磨粒和填充剂,如此形成的无定形材料或陶瓷(包括结晶前的玻璃)的尺寸可大于所需的尺寸。可使用本领域已知的破碎和/或粉碎技术(包括辊式破碎机破碎、金丝雀(canary)研磨、颚式破碎、锤磨、球磨、喷射研磨、冲挤式研磨等)将无定形材料或陶瓷转变成较小的块。在一些实施例中,需要有两步或多步破碎步骤。例如,陶瓷形成(固化)后,其尺寸可大于所需的尺寸。第一破碎步骤可通过破碎这些较大的物质或“大块”,从而形成较小的块。这些大块的破碎可使用锤磨、冲挤式研磨或颚式破碎来完成。随后,粉碎这些较小的块来得到所需的粒径分布。为了得到所需的粒径分布(有时优选作为磨粒尺寸或等级),可能需要进行多步粉碎步骤。通常,对粉碎条件进行最优化以得到所需的颗粒形状和粒径分布。如果它们太大的话,可再次对得到的所需尺寸的颗粒进行破碎,或者如果它们太小的话,它们可“循环”和用作再次熔融的原料。
陶瓷(包括结晶前的玻璃)的形状取决于如陶瓷的组成和/或微观结构、冷却的几何形状以及陶瓷粉碎的方式(即所用的粉碎方法)。通常,当需要“块状”的形状时,可使用更多的能量来得到这种形状。相反地,当需要“尖锐”形状时,可使用较小的能量来得到这种形状。也可使用破碎技术来得到所需的不同形状。所产生的颗粒可具有1∶1-5∶1/通常为1.25∶1-3∶1/较佳为1.5∶1-2.5∶1的平均长宽比。
还包括在本发明范围之内的是,例如,采用聚结(coalescing)来制作陶瓷(包括结晶前的玻璃)。此聚结步骤实质上是由两个或多个较小的颗粒形成较大尺寸的本体。例如,含有颗粒(如通过碾压获得,包括珠和微球体)的无定形材料、纤维等可形成较大的粒度。例如,可在Tg温度以上加热诸如含颗粒无定形材料和/或纤维等,从而使颗粒等聚结形成一种式样,然后冷却该聚结的式样,从而可提供陶瓷(包括结晶前的玻璃)。用于聚结的温度和压力可取决于如无定形材料的组成和所需的所得材料的密度。温度应当低于玻璃结晶温度,而对于玻璃而言,温度应高于玻璃转变温度。在某些实施例中,加热在至少约850℃到约1100℃的范围内进行(在一些实施例中,较佳900-1000℃)。通常,在聚结过程中,无定形材料处于压力之下(如大于0到1GPa或更多),以帮助无定形材料的聚结。在一个实施例中,将颗粒等物料放到模具中,在高于玻璃转变温度的温度下进行热压,其中玻璃的粘性流聚结成相对大的块。典型的聚结技术的例子包括热压、热等静压、热挤出等。通常,较佳是在进一步进行热处理前将所得的聚结体冷却。在热处理后,如果非常需要的话,可将该聚结体碾压成较小的粒度或所需的粒度分布。
还包括在本发明范围之内的是,进行进一步的热处理,以进一步改善该材料的所需特性。例如,可进行热等静压(如在约900℃到约1400℃的温度下进行),以除去残留的孔,增加材料的密度。任选地,可对所得的聚结制品进行热处理,以提供玻璃-陶瓷、结晶陶瓷或其它含有结晶陶瓷的陶瓷。
还可采用各种方法实现无定形材料和/或玻璃-陶瓷(如颗粒)的聚结,包括无压或加压烧结(如,烧结、等离子体辅助的烧结、热压、热冲压(HIPing)、热煅、热挤出等)。
可以各种不同的方式实施热处理,包括本领域已知的用于热处理玻璃以提供玻璃-陶瓷的那些方式。例如,可分批进行热处理,如采用电阻式、电感式(conductively)或气体式加热炉。或者,例如,可连续进行热处理,如使用回转窑。使用回转窑的情况中,将材料直接进料到在提高的温度下操作的窑中。处于提高的温度中的时间可以是几秒(在一些实施例中,甚至少于5秒),到几分钟到几小时。温度可从900℃到1600℃,通常为1200-1500℃。还在本发明范围之内的是,既分批(如对于成核步骤)又连续(如对于晶体生长步骤和为获得所需密度)地进行热处理。对于成核步骤,温度通常约为900℃到约1100℃,在一些实施例中,优选约为925℃到约1050℃。同样地,对于密度步骤,温度通常约为1100℃到约1600℃,在一些实施例中,优选约为1200℃到约1500℃。可通过将材料直接加到温度升高的炉中而进行该热处理。或者,例如,可在非常低的温度(如室温)下将材料加到炉中,然后以预定的加热速率将其加热到所需的温度。包括在本发明范围之内的是,在一种非空气的气氛中进行热处理。在一些例子中,甚至可能需要在还原性气氛中进行热处理。此外,例如,可能需要在一定的气压下进行热处理,例如在热等静压或在气压炉中。包括在本发明范围之内的是,对所得的制品或经热处理的制品进行转变(如碾压),以提供颗粒(如磨粒)。
热处理无定形材料,以使该无定形材料至少部分结晶,从而提供玻璃-陶瓷。对某些玻璃进行热处理以形成玻璃-陶瓷是本领域周知的。对于各种玻璃而言,用于使玻璃-陶瓷成核和生长的加热条件是已知的。或者,本领域技术人员可采用本领域已知的技术由玻璃的时间-温度-转化(TTT)研究确定适当的条件。在阅读了本发明的公开内容后,本领域技术人员应能够提供本发明制得的无定形材料的TTT曲线,确定适当的成核和/或晶体生长条件,从而提供磨粒的玻璃-陶瓷。
通常,玻璃-陶瓷要比制得它们的无定形材料更坚固。因此,材料的强度可被调整到如无定形材料被转化成结晶陶瓷相的程度。或者或此外,材料的强度也可能受到如所产生的成核位点数量的影响,这反过来也可用于影响结晶相中晶体的数量及大小。对于形成玻璃-陶瓷的其它细节,可参见《玻璃-陶瓷》,P.W.McMillan,Academic出版公司,第二版,1979年。
例如,在对本发明方法制得的一些示范性无定形材料进行热处理以制作玻璃-陶瓷d过程中观察到,在高于900℃的温度下形成了一些相,如La2Zr2O7,并且如果存在ZrO2,则存在立方晶系/正方晶系ZrO2(在某些条件下是单斜晶系ZrO2)。尽管并不希望受到理论的限制,据信,与氧化锆相关的相是从无定形材料成核的第一相。Al2O3、ReAlO3(其中Re是至少一种稀土元素阳离子)、ReAl11O18、Re3Al5O12、Y3Al5O12等相据认为通常是在高于约925℃的温度下形成。通常,成核步骤中的晶粒尺寸为纳米数量级。例如,已观察到10-15纳米的小晶体。在至少一些实施例中,在约1300℃进行约1小时的热处理提供完全的结晶。通常,各成核和晶体生长步骤的热处理时间为几秒钟(在一些实施例中甚至少于5秒钟)到几分钟到1小时或更多。
通常,通过控制成核和/或结晶的时间和/或温度,至少可部分来控制所得晶体的尺寸。虽然通常优选的是具有小的晶体(如不超过微米等级,或甚至不超过纳米等级),但玻璃-陶瓷可具有较大的晶体尺寸(如至少1-10微米,至少20-25微米,至少50-100微米,或者甚至大约100微米)。虽然不希望被理论所束缚,但是通常可认为晶体尺寸越小(对于相同密度而言),陶瓷的机械性能(如硬度和强度)越高。
可能存在于玻璃-陶瓷实施例中的晶相例子包括:Al2O3(如α-Al2O3)、Y2O3、REO、HfO2、ZrO2(如立方ZrO2和四方ZrO2)、BaO、CaO、Cr2O3、CoO、Fe2O3、GeO2、LiO2、MgO、MnO、NiO、Na2O、P2O5、Sc2O3、SiO2、SrO、TeO2、TiO2、V2O3、Y2O3、ZnO、“复合金属氧化物”(包括复合的Al2O3·金属氧化物,如复合的Al2O3·REO,如ReAlO2(如GdAlO3、LaAlO3)、ReAl11O18(如LaAl11O18)和Re3Al5O12(如Dy3Al5O12);复合的Al2O3·Y2O3,如Y3Al5O12;和复合的ZrO2·REO,如Re2Zr2O7(如La2Zr2O7)),以及它们的组合。

可根据ASTM标准E112-96的“测定平均粒度的标准测试方法”由直线截取方法(line intercept method)测定平均的晶体大小。将样品固定在固定用树脂上(如以商品名“TRANSOPTIC POWDER”从Buehler,Lake Bluff,IL获得的树脂),通常是在直径约为2.5厘米、高约1.9厘米的圆柱形树脂中。使用抛光器(如得自Buehler,Lake Bluff,IL,商品名为“ECOMET 3”)用常规的抛光技术制备固定的部件。用金刚石砂轮将该样品磨光约3分钟,接着分别用45、30、15、9、3和1微米砂浆磨光5分钟。使该固定和抛光的样品与一金-铂薄层溅射,并使用扫描电子显微镜(如JEOL SEM型JSM 840A)观察。如下所述,使用样品中典型的微观结构反射电子(BSE)显微图来测定平均的晶体大小。计算在每单位长度(NL)随机直线上与显微图相交的晶体的数量。使用下式由此数量计算平均的晶体大小:

玻璃-陶瓷的一些实施例包括:含有具有小不超过150纳米的至少一个平均晶体大α-氧化铝的玻璃-陶瓷。
玻璃-陶瓷的一些实施例包括含有α-氧化铝的玻璃-陶瓷,其中至少75%数量(在一些实施例中,较佳80、85、90、95或者甚至100)的该α-氧化铝的晶体大小不超过200微米。

用本发明方法通过热处理无定形材料制得的用于形成玻璃-陶瓷实施例的晶体可具有例如各向等大的、柱形的或平整的装饰板(splat)样的特征。
通常,采用本发明方法制得的陶瓷的(纯)密度(有时也称为比重)至少为理论密度的70%。更好的是,采用本发明方法制得的陶瓷的(纯)密度至少为理论密度的75%等)80%、85%、90%、92%、95%、96%、97%、98%、99%、99.5%甚或100%。磨粒具有的(纯)密度至少为理论密度的85%、90%、92%、95%、96%、97%、98%、99%、99.5%甚或100%。
可如下测定本发明材料的平均硬度。将材料的部分固定在固定用树脂((如以商品名“TRANSOPTIC POWDER”从Buehler,Lake Bluff,IL获得的树脂),通常是在直径约为2.5厘米、高约1.9厘米的圆柱形树脂中。使用抛光器(如得自Buehler,Lake Bluff,IL,商品名为“ECOMET 3”)用常规的抛光技术制备固定的部件。用金刚石砂轮将该样品磨光约3分钟,接着分别用45、30、15、9、3和1微米砂浆磨光5分钟。使用装备有Vickers压头的常规微硬度测试仪(如从Mitutoyo公司(日本东京)获得的商品名为“MITUTOYO MVK-VL”的仪器),以100-克刻痕负荷(intend load)获得微硬度测量值。根据ASTM测试方法E384(测试材料的微硬度的测试法,1991)所述的规定测试微硬度测量值。
在一些实施例中,采用本发明方法制得的玻璃-陶瓷的平均硬度至少为12、13、14、15、16、17甚或至少为Gpa2。根据本发明制得的磨粒的平均硬度至少为15GPa,在一些实施例中,至少为16GPa、17GPa,甚或至少为18GPa。

采用本发明方法制得的磨粒通常含有结晶陶瓷(在一些实施例中,较佳至少75、80、85、90、91、92、93、94、95、96、97、98、99、99.5甚或100体积%)。
可将磨粒加到磨料制品中,或以松散的形式使用。磨料制品含有粘合剂和多种磨粒,其中至少一部分磨粒是采用本发明方法制得的磨粒。磨料产品的例子包括涂覆的磨料制品、粘结的磨料制品(如轮)、非编织磨料制品和磨刷。涂覆的磨料制品通常包含一具有相对的第一和第二主表面的衬背,其中粘合剂和大量磨粒在该第一主表面的至少一部分上形成磨料层。
在一些实施例中,较佳的是,以磨料制品中磨粒的总重量计,磨料制品中至少5、10、15、20、25、30、35、40、45、50、55、60、65、70、75、80、85、90、95甚或100重量%的磨粒是采用本发明方法制得的磨粒。
在使用前,通常将磨粒分成指定的粒度分布。这种分布通常具有一个粒度范围,从粗颗粒到细颗粒。在磨料领域中,该范围有时称为“粗的(coarse)”、“控制的(control)”和“细的(fine)”级别。根据工业接受的分级标准分级的磨粒依粒度分布的各归一化等级规定了一定的数值范围。这种工业接受的分级标准(即指定的归一化等级)包括已知的美国国家标准机构标准(American National StandardsInstitute,Inc.,ANSI)、欧盟磨料产品生产商(FEPA)标准以及日本工业标准(JIS)。一方面,本发明提供大量的具有指定归一化等级的磨粒,其中该大量磨粒中至少有一部分是采用本发明方法制得的磨粒。在一些实施例中,优选的是,以该大量磨粒的总重量计,其中至少5、10、15、20、25、30、35、40、45、50、55、60、65、70、75、80、85、90、95甚或100重量%的磨粒是采用本发明方法制得的磨粒。
ANSI等级名称包括:ANSI 4、ANSI 6、ANSI 8、ANSI 16、ANSI 24、ANSI36、ANSI 40、ANSI 50、ANSI 60、ANSI 80、ANSI100、ANSI 120、ANSI 150、ANSI 180、ANSI 220、ANSI 240、ANSI 280、ANSI 320、ANSI 360、ANSI 400和ANSI 600。含有本发明磨粒的优选ANSI等级是ANSI 8-220。FEPA等级名称包括P8、P12、P16、P24、P36、P40,P50、P60、P80、P100、P120、P150、P180、P220、P320、P400、P500、P600、P800、P1000和P1200。含有本发明磨粒的优选FEPA等级是P12-220。JIS等级名称包括JIS8、JIS12、JIS16、JIS24、JIS36、JIS46、JIS54、JIS60、JIS80、JIS100、JIS150、JIS180、JIS220、JIS240、JIS280、JIS320、JIS360、JIS400、JIS400、JIS600、JIS800、JIS1000、JIS1500、JIS2500、JIS4000、JIS6000、JIS8000和JIS10,000。含有本发明磨粒的优选JIS等级是JIS8-220。
在碾压和筛分后,通常将会有多种不同的磨粒大小分布或等级。这些多种等级在某个特定时间可能不符合制造商或供应商的要求。为了使存货减到最小,可以循环利用不符合要求的等级,使其熔融,形成无定形材料。此循环利用可在碾压步骤后进行,其中颗粒是大的块(chunk)或较小的片状(有时也称为“细的”),它们未被筛分成特定的分布。
另一方面,本发明提供一种制造磨粒的方法,该方法包括热处理含有颗粒的无定形材料(如玻璃),这样,将至少一部分无定形材料转变成玻璃-陶瓷,从而提供含玻璃-陶瓷的磨粒。本发明还提供制造含有玻璃-陶瓷的磨粒的方法,该方法包括热处理无定形材料,这样至少一部分无定形材料被转变成玻璃-陶瓷,然后进碾压所得的热处理材料,得到磨粒。在碾压时,与碾压基本结晶的玻璃-陶瓷或结晶材料相比,玻璃往往会产生较尖锐的颗粒。
另一方面,本发明提供聚集的磨料粒(abrasive grain),每种磨料粒含有采用本发明方法制得的多个磨粒,这些磨粒通过粘合剂粘合在一起。另一方面,本发明提供磨料制品〔如涂覆的磨料制品、粘结的磨料制品(包括玻璃化的、树脂状的,和金属粘结的砂轮、截轮(cutoff wheel)、固定点(mounted point),和镗磨石),非编织磨料和磨刷〕,它含有粘合剂和大量的磨粒(abrasive particle),其中,至少部分磨粒是采用本发明方法制得的磨粒(包括磨粒聚集的情况)。制备这类磨料制品和使用利用了磨粒的磨料制品的方法是本领域技术人员周知的。此外,采用本发明方法制得的磨粒还可用于利用磨粒的磨料应用场合,如研磨化合物(如抛光化合物)的砂浆、研磨介质、喷砂介质、振动研磨介质等。
涂覆的磨料制品通常包括衬背、磨粒和至少一种用于将该磨粒保持在该衬背上的粘合剂。该衬背可以是任何合适的材料,包括布料、聚合物膜、纤维、非编码网状物、纸以及它们的组合及经处理的形式。粘合剂可以是任何合适的粘合剂,包括无机或有机粘合剂(包括可热固化的树脂和可辐射固化的树脂)。磨粒可存在于该涂覆磨料制品的一层或两层中。
图1描述了涂覆磨料制品的一个例子。结合此图,本发明的涂覆的磨料制品1具有衬背(基底2)和磨料层3。磨料层3包括采用本发明方法制得的磨粒4,它通过构造涂层(make coat)5和胶结涂层(size coat)6固定在衬背2的主表面上。在一些例子中,使用上胶结涂料(supesize coat)(未显示)。
粘结的磨料制品通常包括由有机、金属或玻璃化的粘合剂将磨粒维持在一起的成形物质。这种成形物质可以成如轮状,如砂轮或截轮。砂轮的直径通常约为1厘米到超过1米,截轮的直径为约1厘米到超过80厘米(更通常为3厘米到约50厘米)。截轮的厚度通常约为0.5毫米到约5厘米,更通常约为0.5毫米到约2厘米。该成形物质还可以是如镗磨石、节段(segment)、固定点、盘(如双盘砂轮)或其它常规的粘结磨料形状。以其总体积计,粘结的磨料制品通常含有约3-50体积%的粘结材料,约30-90体积%的磨粒(或磨粒混合物),50体积%之内的添加剂(包括研磨助剂),和70体积%之内的孔隙。
优选的形式是砂轮。结合图2描述砂轮10,它包括采用本发明方法制得的磨粒11,浇铸成轮状并固定在盘心12上。
非编织磨料制品通常包括具有采用本发明方法制得的磨粒的开放的多孔性弹性聚合物丝状结构,所述磨粒分布在整个结构中,并通过有机粘合剂粘结于其中。丝状物的例子包括聚酯纤维、聚酰胺纤维和聚芳酰胺纤维。图3是一典型的非编织磨料制品的示意图,放大约100倍。本发明这种非编织磨料制品含有纤维质垫子50作为基底,其上有粘合剂54粘合的本发明方法制得的磨粒52。
有用的磨刷(abrasive brush)包括具有大量刷毛单元和衬背的磨刷,可参见美国专利5,427,595(Pihl等)、5,443,906(Pihl等)、5,679,067(Johnson等)、和5,903,951(Ionta等)。有利的是,可通过将聚合物与磨粒的混合物注模而制得这些刷。
用于制造磨料制品的合适有机粘合剂包括热固性有机聚合物。合适的热固性有机聚合物的例子包括酚醛树脂、脲甲醛树脂、密胺-甲醛树脂、氨基甲酸乙酯树脂、丙烯酸树脂、聚酯树脂、具有侧链α,β-不饱和羰基的氨基塑料树脂、环氧树脂、乙酰化尿烷、乙酰化环氧树脂类以及它们的组合。粘合剂和/或磨料制品还可包括添加剂如纤维、润滑剂、增湿剂、触变材料、表面活性剂、颜料、染料、抗静电剂(如炭黑、氧化钒、石墨等)、偶联剂(如硅烷、钛酸盐、锆铝酸盐等)、增塑剂、悬浮剂等。可选择这些任选添加剂的量,以提供所需的性能。偶联剂可改进与磨粒和/或纤维的粘附。粘合剂可以是热固化的、辐射固化的,或者是它们的组合。关于粘合剂化学的其它详细内容可参见美国专利4588419(Caul等)、4751138(Tumey等)和5436063(Follett等)。
关于具有无定形结构且通常是硬质的玻璃化粘结磨料、玻璃质粘结材料的更详细内容是本领域周知的。在一些情况中,玻璃质粘结材料包括结晶相。粘结的玻璃化磨料制品可以成轮状(包括截轮)、镗磨石、固定点或其它常规的粘结磨料形状。优选的玻璃化粘结磨料制品是砂轮。
用于形成玻璃质粘结材料的金属氧化物的例子包括:二氧化硅、硅酸盐、氧化铝、苏打、氧化钙、氧化钾(potassia)、氧化钛、氧化铁、氧化锌、氧化锂、氧化镁、氧化硼、硅酸铝、硼硅酸盐玻璃、硅酸锂铝以及它们的组合等。通常,可由含有10-100%玻璃粉的组合物形成玻璃质粘结材料,更通常该组合物含有20-80%玻璃粉,或30-70%玻璃粉(glass frit)。玻璃质粘结材料的余下部分可以是非玻璃粉材料。或者,该玻璃质粘合剂可衍生自含有非玻璃粉物质的组合物。玻璃质粘结材料通常在约700-1500℃的温度范围内熟化,该温度范围通常约为800-1300℃,有时约为900-1200℃,甚至在约950-1100℃的温度范围内。将该粘合剂熟化的实际温度依赖于如具体粘结剂的化学性质。
优选的玻璃化粘结材料可包括那些含有二氧化硅、氧化铝(有利的至少10重量%的氧化铝)、氧化硼(有利的,至少10重量%的氧化硼)。在大多数情况下,本领域粘结材料还含有碱金属氧化物(如Na2O和K2O)(在一些情况下,至少有10重量%的碱金属氧化物)。
粘合剂材料还可含有填充材料或研磨助剂,通常成颗粒状材料的形式。通常,颗粒状材料是无机材料。用于本发明的有用的填料例子包括:金属碳酸盐〔如碳酸钙(如白垩、方解石、泥灰岩、石灰华、大理石和石灰石)、碳酸钙镁、碳酸钠、碳酸镁〕、二氧化硅(如石英、玻璃珠、玻璃泡和玻璃纤维)、硅酸盐〔如滑石粉、粘土(高岭土)、长石、云母、硅酸钙、偏硅酸钙、硅酸钠铝、硅酸钠〕、金属硫酸盐(如硫酸钙、硫酸钡、硫酸钠、硫酸铝钠、硫酸铝)、石膏、蛭石、木屑、三水合铝、炭黑、金属氧化物〔如氧化钙(石灰)、氧化铝、二氧化钛)和金属亚硫酸盐(如亚硫酸钙)。
通常,研磨助剂的加入能增加磨料制品的使用寿命。研磨助剂是对磨料的化学和物理加工产生明显作用的一种材料,它能产生改进的性能。虽然不希望受到理论的限制,但是可认为,研磨助剂将(a)降低磨料和被研磨的加工件之间的摩擦力,(b)阻止磨粒“帽化(capping)”(即,阻止金属颗粒被焊接到磨粒的顶部),或者至少减少磨粒被帽化的倾向,(c)降低磨粒和加工件之间的界面温度,或(d)降低研磨力。
研磨助剂包括大量的不同材料,可以是无机或有机的。研磨助剂的化学物质类别的例子包括蜡类、有机卤化物类、卤化物盐类和金属以及它们的合金。有机卤化物类通常将在研磨期间分裂,并释放出卤酸(halogen acid)或气态的卤化物。这些材料的例子包括氯化的蜡样四氯化萘、五氯化萘和聚氯乙烯。卤化物盐包括氯化钠、氟铝酸钾(potassoium cryolite)、氟铝酸钠、氟铝酸铵、四氟硼酸钾、四氟硼酸钠、氟化硅、氯化钾和氯化镁。金属的例子包括锡、铅、铋、钴、锑、镉、和铁、钛。其它混杂的研磨助剂包括硫、有机硫化物、石墨和金属硫化物。还包括在本发明范围内的是,使用不同研磨助剂的组合,在一些实施例中,这可产生协同的效果。优选的研磨助剂是冰晶石(cryolite)。最优选的研磨助剂是四氟硼酸钾。
研磨助剂在涂覆的磨料和粘结的磨料制品中特别有用。在涂覆的磨料制品中,研磨助剂特别可用于上胶结涂料,该涂料被施涂在磨粒的表面上。但是,有时将研磨助剂加到胶结涂料中。通常,加到涂覆的磨料制品中的研磨助剂的量约为50-300g/m2(有利的是,约80-160g/m2)。在玻璃化的粘结磨料制品中,研磨助剂通常被浸渍入制品的各孔中。

如果具有磨粒的混合物,则形成该混合物的各种磨粒可以是相同的尺寸。或者,各磨粒类型可以是不同的粒度。例如,较大的磨粒可以是采用本发明方法制得的磨粒,较小的磨粒是另一种磨粒类型。相反,例如,较小的磨粒可以是采用本发明方法制得的磨粒,较大的磨粒是另一种磨粒类型。

磨粒可均匀地分布在磨料制品中,或者集中在该磨料制品的选定区域或部分。例如,在涂覆的磨料中,可存在两层磨粒。第一层含有除采用本发明方法制得的磨料外的磨粒,第二层(最外层)含有采用本发明方法制得的磨粒。同样地,在粘结磨料中,可存在两个不同的砂轮部分。最外层部分可含有采用本发明方法制得的磨粒,而最里层则不含有。或者,可将采用本发明方法制得的磨粒均匀地分布在整个粘结磨料制品中。

本发明提供磨擦表面的方法,该方法包括使采用本发明方法制得的至少一种磨粒与加工件的表面接触,移动该至少一种磨粒或该接触的表面,从而用该磨粒磨擦所述表面的至少一部分。采用本发明制得的磨粒进行磨擦的方法,包括从粗磨(snagging)(即高压下大量磨去原料)到抛光(如用涂覆的磨带抛光医学植入物),其中后者通常用更细等级的磨粒(如小于ANSI220和更细的等级)进行。磨粒还可用于精密磨擦应用,如具有玻璃化粘结轮的研磨凸轮杆状物(grinding camshaft)。用于特定磨擦应用的磨粒大小对于本领域技术人员而言是显而易见的。
使用采用本发明方法制得的磨粒进行的磨擦可以用干或湿的方式进行。对于湿磨,可以少量薄雾到完全的淹没的形式注入液体。常用的液体例子包括:水、水溶性油、有机润滑剂和乳液。可使用该液体来减少与磨擦相关的热和/或将其用作润滑剂。该液体可含有少量的添加剂,如杀菌剂、抗发泡剂等。
可将采用本发明方法制得的磨粒用于磨擦加工件,如金属铝、碳钢、软钢、工具钢、不锈钢、硬化钢、钛、玻璃、陶瓷、木材、木材样材料、涂料、喷漆的表面、有机包涂的表面等。磨擦期间所施加的力通常约为1到100千克。
采用本发明方法制得的颗粒状无定形材料和玻璃-陶瓷的实施例可作如填充剂,而用于聚合物的、金属的或陶瓷的基质复合材料中,或者用作原料颗粒,而用于等离子体喷射,或者用作原料,而用于形成陶瓷材料。其透明形式则可用作反光珠。可将采用本发明方法制得的颗粒状无定形材料和玻璃-陶瓷的实施例粘弹性地变形成简单或复杂形状大块材料。
下述实施例将进一步阐述本发明的优点和实施方式,但是不应将这些实施例中涉及的具体材料和数量以及其它条件和细节视为对本发明的不适当的限定。除非另有说明,否则所有的份和百分比都以重量表示。除非另有说明,所有的实施例含有不显著量的SiO2、B2O3、P2O5、GeO2、TeO2、As2O3和V2O5。
实施例
实施例1-2
将50克各种粉末(显示于表1中,原料的来源显示在表2中)、75克异丙醇和200克氧化铝研磨介质(圆柱形,高度和直径都为0.635cm;99.9%氧化铝;得自Coors,Golden,CO)加到250毫升聚乙烯瓶(7.3厘米直径)中。以每分钟60转(60rpm)研磨聚乙烯瓶中的内含物16小时。移走研磨介质,将浆料倒到温热(大约75℃)的玻璃(“PYREX”)盘上,在3分钟内将其干燥。然后在漆刷的帮助下使干燥的粉末通过70目筛(212-微米开口大小的筛)。

实施例3
在橡皮袋中在207兆帕斯卡(MPa)(30ksi)下将实施例1的大约7克的原料颗粒冷却均压(CIPed)成直径为1厘米、长度为5厘米的块状。在油中进行该冷却均压(从各方向均匀地施加压力),为了保护样品不被油所浸透,将样品放到橡皮袋中(直径为1厘米),以使在冷却均压(CIP)期间保护该样品。
将所述块状物放到直径为1.25厘米的圆柱形石墨坩锅中。坩锅底部逐渐变小,在开口处大约2毫米厚。开口的直径为0.82毫米。使用标准的15千瓦(KW)(在450KHz共作)导热单元在He气体分压下加热该样品。不试图去监测或控制该室的温度。加热和熔化在几秒钟内迅速发生。在观察到最初的熔化后(以熔体流出该开口为准),施加超压〔使用差压纳米计(nanometer)测量,ΔP(即,坩锅中熔化样品上的压力与装置内(即坩锅外)的压力的差值=20MPa(150托)〕,以使熔体流到以10米/秒(m/s)旋转的无氧高传导性(OFHC)铜轮上。所观察到的最大温度是1639℃。该装置的一个示意图显示在图4中。不连续的熔体流从坩锅中流出,撞击到球形的旋转轮上。该旋转铜轮进一步将该熔体流断裂,所得到的猝灭材料是大量的球形颗粒。
实施例4
制备7克实施例1的原料颗粒的第二批进料,并如实施例3所述进行熔纺,但开口直径是1.1毫米。同样也建立了不连续的熔体流。熔体的一部分撞击到旋转的铜轮上,并形成球状颗粒。但是,大多数的熔体被变形,并被该铜轮猝灭,形成须状物(whisker)和薄片(flake)。使用光学显微镜进行肉眼观察,发现这些须状物和薄片是透明的,这表明它们是无定形材料。
实施例5
制备7克实施例2的原料颗粒的进料,并如实施例3所述进行熔纺,但开口直径为1.1毫米。这一次建立了连续的熔体流。图4显示了该装置的示意图。在铜轮的表面上形成连续的熔体浆(pubble),从该铜轮上连续旋转出带状物。该带状物接触该装置的边缘,使其断裂成约30-50毫米长、50毫米厚的条带。据信如果能够避免与装置的接触的话,可以形成更长的条带。
采用下述方法进行差热分析(DTA)。使用研钵和杵碾压该条带。使用-140+170目大小部分(即,在105微米开口和90微米开口筛网之间收集的部分)进行DTA分析(使用得自Netzsch Instruments,Selb,Germany,商品名为“NETZSCHSTA 409 DTA/TGA”的仪器)。放到100微升Al2O3样品容器中的各经筛分样品的量约为400毫克。在静止空气中以10℃/分钟的速率将各样品从室温(约25℃)加热到1100℃。
参见图5,曲线123是该材料的DTA数据曲线。结合图5、线123,该材料在872℃左右具有吸热事件,这可由线123上具有向下的弯曲而得以证明。据信该事件是由该玻璃材料的玻璃转变温度(Tg)而导致。在约958℃,在线123上观察到放热事件,这可由该尖锐的峰证明。据信此事件是由于该材料的结晶(Tx)导致。
实施例6
将实施例5制得的几条条带(约25g)放到石墨冲模中,使用单轴压制装置(得自Thermal Technology Inc.,Brea,CA,商品名“HP-50”)进行热压。在氩气气氛和13.8MPa(2000磅每平方英寸(2ksi))压力中进行热压。将热压炉逐渐升温到970℃,速率为25℃/分钟。结果是由几条条带压在一起而形成的薄片。从这些薄片的DTA曲线可确定这些薄片为玻璃质的,该DTA曲线显示了与未压制条带类似的玻璃转变温度和结晶温度。
实施例7
将实施例1的原料颗粒直接加入到氢/氧焊炬火焰(torch flame)中,使这些颗粒熔化。用来熔化这些颗粒从而产生熔化液滴的焊炬是得自Bethlehem Apparatus公司(Hellertown,PA)的Bethlehem台式燃烧器PM2D B型。焊炬的氢和氧流速如下。对于内环,氢流速是每分钟8标准升(8SLPM),氧流速是3.5SLPM。对于外环,氢流速为23SLPM,氧流速为12SLPM。颗粒在火焰中熔化,并被转移到倾斜的不锈钢表面上(大约51厘米(20英寸)宽,倾斜角度为45度),其中冷水在该表面上流过(大约8升/分钟),从而形成珠。将所得的熔体和猝灭的珠收集到盘中,在110℃干燥。在光学显微镜下这些珠是透明的,由此可确定它们是无定形的。它们成球形,大小从几微米到250微米。
如下热压由这些珠和实施例5制得的条带的交替层所组成的复合材料。将由5克珠构成的第一层放到石墨冲模中,在其上放置1克条带。重复该第1和第2层,最后一层以5克珠结束。然后如实施例6所述热压所得的该组合。在热压的温度和压力下,珠能够在条带四周流动,并聚结成单一的块状材料。结果是实施例5所制得的条带在聚结珠基质中,形成一复合材料。
在不偏离本发明范围和精神的情况下,对本发明进行的各种修改和变动对于本领域技术人员而言是显而易见的,且应理解,本发明不应不适当地受到本文所给出的阐述性实施例的限制。
Claims (19)
1.一种制造含有玻璃的陶瓷的方法,其特征在于,该方法包括:

使熔体与旋转基底的表面接触,使该熔体冷却,从而提供含玻璃的陶瓷;该熔体含有以该熔体的总重计至少35重量%的Al2O3、除Al2O3外的第一金属氧化物、和除Al2O3外的第二种不同的金属氧化物;其中,所述Al2O3、第一金属氧化物和第二金属氧化物总共占该熔体至少70重量%,该熔体含有总计不超过熔体总重的30重量%的As2O3、B2O3、GeO2、P2O5、SiO2、TeO2和V2O5;该玻璃含有以该玻璃的总重计至少35重量%的Al2O3、除Al2O3外的第一金属氧化物、和除Al2O3外的第二种不同的金属氧化物,其中,所述Al2O3、第一金属氧化物和第二中不同金属氧化物共占该玻璃的至少70重量%,且该玻璃含有总计不超过玻璃总重的30重量%的As2O3、B2O3、GeO2、P2O5、SiO2、TeO2和V2O5。
