Abstract

Description
本发明涉及用光致成形方法产生三维物体象,尤其是可控地将一种可光致成形的组合物平薄层精确而迅速地涂在一平台或预先光致成形的层上,以制取具有均匀、精确和完整性的涂层产品。
目前,已提出过许多光致成形方法产生三维成形的系统。由Scitex Corporation于1987年6月6日提出的欧洲专利申请No.250,121中,公开了一种采用可凝固液体的三维成形装置,同时提供了与这种技术有关的资料。在1986年3月11日发表的美国专利U.S.P.4,575,330(C.W.Hull)中描述了一个用于产生三维物体的系统,它通过选用一种液体介质,当该介质受到辐射、粒子轰击或化学反应的适当作用下其物理状态改变,从而在介质表面上产生欲成形的物体的横断结构,一层一层相继毗邻的叠层代表着物体的相应的断面,这些叠层自动地形成并汇集在一起,构成所要求物体的台阶式层叠结构,通过这种过程形成了三维物体,并在形成过程中将其从实际上是平的液体介质表面提出来。1988年6月21日公开的美国专利U.S.4752,498(E.V.Fudim)描述了一种形成三维物体的改进方法,该方法包括通过一种与未固化的液态光聚合物接触的透辐射材料来传送使光聚合物产生有效固化的辐射,使它辐射到未固化的光聚合物上。这种透射材料是一种能使受辐照表面进一步交联的材料,以使在形成后续层时能粘附起来。采用这种方法能形成多层物体。
由Hideo Kodama在Rev.Sci.Instrum.52(11),1770—1773(1981.11)发表的“用光致固化聚合物制造三维塑性模型的机械方法”一文中,介绍了一种制造三维塑性模型的机械方法,它是将液态光致成形聚合物受紫外线曝光,并使固化了的断层堆集起来,从而制成立体模形。由Alan.J.Herbert发表在Journal ofApplied photogra—phic Engineering,8(4),185—188,1982年8月上的题为“立体物体产生方法”文章中,介绍了一种能产生立体或三维物体复制品的设备,该设备很像一合能够对二维物体进行复印的照相复印装置,它能够在光聚合物中产生从储存在计算机存贮器中的信息获取的简单的三维物体。
在近期的刊物中对多种不同方法作过评论,如由A.J.Her-bert于1989年发表在Journal of Imaging Technology(vol:15,186—190)上的“三维物体产生方法的评论”。
许多探讨大多涉及到对表面或体积作连续的辐射步骤,使之固化而形成三维物体的固态部件。对各种掩模技术进行描述,并采用激光直接写出,即按照需要的图案将可光致成形组合的组合物受激光曝光,而形成一层叠式的三维模形。另外,还述说了各种曝光技术,以及几种产生薄液层的方法,这种薄液层使平台上的先前涂层和过后的相继涂层受到曝光而固化。
但是,到目前为止所提出的涂层方法存在着以下的缺点,即,他们不能保证平直均匀的层厚度,或快速地产生这样的层,或是在进行相继的涂层过程中,不能防止预先形成的涂层不受到损坏或变形。而且,他们只是涉及到低粘度的液态成分的涂层。以往的方法对形成涂层过程中所涉及的十分重要的参量缺乏认识,例如:在薄的液态层形成期间,液态和固态区呈现的固有影响,液体流动和液态的液流学特性的影响,在形成涂层)过程中液体流动易使薄的光成形层发生变形的趋势,以及诸如氢键等弱作用力、较强的机械结合作用力和真空或压力差作用力对这些薄层和正在成形的部分的影响。
例如:Hull的专利中描述了一种浸染方法,其中,大槽中的平台低于液表面一层的厚度,或是浸在一层的距离下面,然后再提高到可光致成形液体的表面上一层厚度之内。Hull进一步提出,最好用低粘性液体,但是从实践来看,可光致成形的液体通常是高粘性的液体。虽然在理论上说,多数液体最终是会变平坦的,但是,要使高粘度液体和甚至低粘度液体变平坦,使它达到一种可以接受的程度需化费较长的时间。尤其是,如果要使较大的平坦面成象,以及如果在液层厚度很薄的情况下更是如此。在由固态的预先层的区域处包围着液池的壁会更加有碍于薄液层涂层的变平过程。另外,液体内的平台和具有悬臂或吊杆部件(沿预先层区的Z方向没有支撑的区域)的移动也会使层中产生偏差,造成最终成形部件的偏差。
Munz的专利U.S.2,775,758(1956公开)和Scitex的申请均描述了一种利用泵或类似装置将可光致成形的液体导入大槽中,使新的液态平面以单层厚度形成在预先已经过曝光的层上的方法,该方法可使在涂层期间层的偏差降低,但还存在着Hull方法中所有的其它问题。
Fudim的专利描述一种通常是坚硬的,并涂覆上,或其本身具有不易粘附到固化了的光聚合物上的透射材料,用它来将光聚合物液体的表面限定成一定的形状,例如是平面形状,由此使一定厚度的光聚合物固化。在Fudim所描述的方法中并没论及将透射材料从与该材料紧密接触所形成的光聚合材料分离开这样一个本质性问题。虽然通过适合的涂层或合适的薄膜可明显降低化学作用的影响,但是机械作用力、氢键键合力,以及真空作用等依然存在。而在某些情况下,当聚合材料从透射材料表面移开时,实质上这时足以造成光聚合材料的破坏或变形。由申请人所作的评价指出,这些因素将阻碍着与合适的非粘性透射材料紧密接触着的经过曝光的固化层的分离,甚至于滑开的作用力也可能使固化层受损,尤其是在由可光致成形液包围着,而且固化层很薄时,上述情况更是如此。在Fudim的专利中没有说明消除这些问题的方法。
本发明由于采用了一种与可光致成形组合物相接触的绷紧的,具有弹性的薄膜,从而解决了这些复杂和烦恼的问题。利用所说的弹性薄膜成象,可适当地改变膜上的张力,从而消除固化层和薄膜之间的弱作用力,形成新的层,以此重复多步骤直至完成所需的三维物体。因此,本发明提供了一种方法和装置,以迅速的产生可改变形状的可光致成形组合物的平薄层,并且它与预先曝光而固化的层一起,在过后的处理过程中有着良好的平直度、准确性和完整性。按本发明的固化层最好具有0.762mm的厚度。
可改变形状的组合物是那些在压力单独作用下,或在压力和温度同时作用下取他们所在的铸模的形状,或取他们受压而成的表面形状。在受到辐射而变硬、或聚合、或交联时,或者更为一般地在其粘度因辐射而增加时,可认为该组合物薄层固化了。因此,如果需要的话,要使它重新改变形态就要用更高的压力和/或温度。液体是最好的可改变形状的成分,因为由于他们自身重量的压力而改变形状,而且是自由流动的。
本发明提出了采用对每一层进行曝光来直接产生层叠式的三维物体的方法和装置。在此,对每一层的涂层进行控制,使之薄、平、迅速而没有损伤地施加到在先经曝光的层上。本发明包括着对弹性薄膜进行拉伸,该薄膜与可光致成形材料相接触,并通过所说的弹性薄膜成象,适当地改变施加在薄膜上的张力以破坏凝固层和薄膜之间的弱作用力,形成一层新的层,以此重复上述步骤直至得到所要求的三维物体。具体地说,本发明是有关通过对可改变形状,并可光致成形的组合物进行光化学辐射而成象的方法来制成完整的三维物体。所说的方法包括将组合物放入一个内有平台的容器中,将一层透明弹性的非粘性膜置于组合物内,并使它定位在与平台相距等于一层厚度的距离处,对弹性膜施加一个第一张力,通过透明弹性膜对平台与该膜之间所含的可光致成形组合物进行按图象方式的辐射曝光,以便形成一凝固层,之后,对弹性膜施加第二张力,使第一和第二张力之间的差要有足够的高,以克服膜和已凝固层之间低的粘着作用,使膜和平台之间距离增加一层的厚度,让可改变形状的组合物流到凝固了的层上等步骤,之后可重复以上相同的步骤直至形成完整的三维物体。
本方法最好还包括在薄膜上方,并与薄膜相接触处牢固地安放一个实质上是平坦、硬性和透明的平板的步骤。
本发明还包括一个由可改变形状和可光致成形组合物的相继凝固层来制取完整的三维物体的装置,该装置包括一套成象装置;一个涂层(覆)台,该涂层台有一盛装组合物的容器和一个实际上是平的处于容器内的平台。涂层台还包括位于一层厚度距离的支撑在平台上方的透明、弹性和非粘性薄膜;为控制施加于薄膜上张力的拉伸装置;为控制和改变膜和平台间距离的定位装置,以使得在所说的膜下方形成可光致成形组合物的相继层,并用成象方式对由成象装置所提供的辐射曝光使组合物层凝固。
该装置最好还包括一个实际上是平的、硬的和透明的平板,它固装在薄膜的上方与薄膜接触。
图1表示本发明最佳实施例中采用的装置。
图2是较详细地说明图1所示实施例的涂层台的构成。
本发明涉及使可变形和可光致成形的组分,最好是液态的可光致成形组分进行逐层固化以产生三维物体的方法和装置,尤其是涉及迅速地提供平而薄的可光致成形组分层的控制方法,和避免使光致成形的,并受曝光而凝固的组分层受到变形和损坏的方法,以及对这些相继的可变形组分层进行涂层的方法,这些方法可防止气泡导入并减少先前经过曝光而凝固的多层的变形,使制取的产品具有良好的平直度,准确性和完整性。
本发明的最佳实施例由图1说明,图中有一个成象控制台或装置,它包括辐射源10,调制器14,计算机34和扫描器16,还装有一涂层台46。辐射装置10最好用一台激光器,产生光束12。为了能以高速产生立体物体,本发明装置最好采用较高功率的辐射装置10,例如用高功率的激光器,其主波段可以在可见,红外或紫外光区域。高功率指功率大于20mw,如以光束12的强度测量时最好在100mw以上,具体多少可随光致成形组分所呈现的光致速度而定。但是,在应用成形更快的组分时,则对于光束强度说来,20mw和100mw的数量可以变得低一些,因为为了获得相同的结果,组分的光致速度与辐射束的光强彼此有相反的关系。激光器的选择应该与可光致成形组分相对于激光发射波长的灵敏度方面的选择配合起来考虑。其它类型的辐射装置,例如电子束、X射线等也可以选用,只要他们的能量与可光致成形组分相配合即可。
按照本领域熟知的方法提供一种射线束,以能达到他们操作的适当条件即可。虽然可以对装置进行限制以使光束断面成任意要求的形状,但光束的最初形状是圆形的,而且光强的分布是在圆形中心处呈最大值的高斯形光束。
辐射束12通过调制器14,最好用声光调制器进行调制,被调制的辐射束12’依次通过偏转装置16,该偏转装置包括两个平面镜20和22,每一个平面镜有一个轴(未图示),使光束成X和Y方向反射到平面53上,X和Y方向互相垂直,并且平行于表面53。平面镜20和22可以借助马达24和26绕他们相应的轴作转动,以便分别地控制光束以一定的方向扫描形式偏转,朝可光致成形材料40的预定位置按X和Y方向偏转,可光致成形材料装在涂层台46的容器44中。合适的可光致成形材料的例子将在本说明书后面的段落叙述。当光束由偏转装置16偏转时,光束将从零加速至最大的加速度,而速度从零变到一个最大的恒定速度。速度和光束强度相互应保持成比例,以使曝光量实际上保持恒定。光束按照图象方式使光致成形组合物的预先选定部分曝光到如下述的恒定深度。
对本发明来说,辐射束12”不仅可以是一种由激光器发出的聚焦光束,也可以是其它的光源或光,对光束可以用一些不同的方法加以限制,例如,它可以透过任何类型的可变光掩膜,诸如液晶显示器,卤化银薄膜,电子淀积掩膜等,或者是任何可变光学密度的反射器,诸如反射液晶管反射出来。
图2较详细地示意了本发明实施例的涂层台46,其中,安装有一个容器44,以便盛装可光致成形的材料40,在容器44和材料40之内还配置一个实际上平直的平台41。在容器44上,有呈张力框49形式的张力装置,连接到可伸缩的弹性膜45和滑动杆74上。当框架49通过滑动杆74作用而上下滑动时,薄膜45通过张力框49而伸缩到不同的程度。薄膜45以一个实际上是平直的,刚性的和透明的平板,诸如玻璃板47作弹性的伸缩,该玻璃板47由外框80和内框82紧固地安装。“弹性伸缩”是指薄膜有这样的性质,即,它受到一定程度的张力时,就伸长到相应的长度,随着张力减小或撤去时,薄膜就相应地缩小或恢复到初始状态。薄膜45应该是透明的,并具有弹性,而至少在组合物成分受光化学辐射曝光而凝固之后,甚至最好在辐射之前该薄膜对于该组合物是非粘着的。“非粘着”是指,薄膜与凝固了的可光致成形材料只产生很低的或极小的附着力。因此,薄膜可以对光致成象后的组合物成份的凝固层在不受到损坏作用的情况下被移开。
外框架80和硬板47保持在平台上方的控制膜45中,以此维持其实质上平行于平台的位置。内框82和外框80通过法兰88和紧固螺栓90紧固。内框架82底处的密封O形环86,以及外框架80的倾斜边缘84,支撑着板47使其处于适当位置。
薄膜45有第一表面45’和第二表面45”,两个表面分别在薄膜的相反侧面上,而且互相平行。薄膜45可以在材料40之内得到操作,它被浸入在材料40中,使第一表面45’离开该材料,而防止受到材料40的浸湿。另一方面,第二表面45”至少部分与材料40相接触。
平板47,实质上是平的、刚性的,并对光化学辐射是透明的,它有朝上平面47’和朝下平面47”,两个平面处于板47的两侧面,他们实质上是互相平行的。如前所述,板47固定在膜45的上方,以某种方法使得板47的朝下表面47”与弹性伸缩膜45的第一表面45’接触。所用的术语“上方”是用来限定板47与膜45的材料40之间的相对位置,而不是指这些部件对地面的相对位置。因此,纵然在某种情况下,在这些部件相对于地面的位置作了变更,所说的“上方”仍表示相同的相对位置。
整个系统由支撑框座78支撑着,框座78围着容器44。在支撑框座78顶部装有轴套75,用来导引滑动杆74,滑动杆74支撑在其下端部处的张力框架49上,而在上端将他们连接到驱动框架76上,驱动框架76刚性地连接到步进马达92上,步进马达92有一个螺纹驱动轴94,所以当马达受驱动时,就使轴94上下移动,受动力驱动的框架76也上下移动,因而将运动传递到滑动杆74,再由滑动杆依次使张力框49上下移动,构成对薄膜45施加不同的张力和产生不同的伸张作用。
此外,还设置定位装置42,以控制平台41和薄膜45的第二表面45”之间的距离变化,使可光致成形材料40的相继层11形成在薄膜45的第二表面45”下方,并由成象装置提供的辐射以图象的形式曝光而凝固形成凝固层。材料40的层48包含在薄膜45的第二表面45”和先前凝固层11或是在没有其它先前凝固层时的平台41之间,层48在曝光之前起初是可变形的,而且它最好是一种液体,而在受光化学辐射曝光之后就凝固。所说的定位装置42最好由计算机34控制,而使平台41在与透明板47的朝下表面成垂直的方向上移动。
如图1所示,对计算机34配置控制线52、50、54和60分别用于对辐射源10,调制器14、偏转装置16和定位装置42进行控制。控制线58用于计算机34和步进马达92之间以便计算机34对马达92提供控制。
弹性透明薄膜45可以是任何材料,它对辐射束12”是透射的,而且有足够的光学性能以防止辐射束12”的漫射;薄膜45具有均匀的厚度;它是弹性的,足以反复地经受增加和减少张力的延伸作用;它是对可光致成形材料40不渗透的;它是平滑的,而且对可光致成形材料40的可变形层48或对材料40的凝固部分11实质上是不粘附的。
最好的弹性膜是透明的硅橡胶和氟橡胶,例如Dupont所销售的KalrezTM材料,最好是采用我们公司在申请AD—5724中说明的那种氟橡胶,上述申请在此可作为参考。在本工作中广泛应用的这类薄膜是按如下方法制备:
(A)将容积为10加仑的不锈钢压力锅抽真空,并用氮气清洗,而后充入2600升的包含1.5升氟里昂113(1,1,2三氯,1,2,3三氟乙烷)的去电离的和去游离氧的水,而在其中溶解有56克的过氧辛醇铵表面活化剂(FC一143,3MCo.)。然后,用“起始单体”(Starting up monomer)混合物使反应器加压到约0.2MPa(30psi),该混合物有如下成分:30%重量的TFE(四氟乙烯)和70%重量的PMVE(过氟甲基乙烯基醚)。使压力锅排气到约0.03MPa(5psi)。加压和排气过程重复2次以上。在这时,将3.6克1,4双碘过氟丁烷加入在36毫升的1,1,2三氯1,2,2三氟乙烷中。压力锅在125转/分速度的搅拌下加热到80℃,然后用上述的“起始单体”混合物使压力锅升压到2.1MPa(300psi)。为引起聚合作用,在压力锅压力降到约2.0MPa(295psi)之后,将20毫升水中的2%过硫酸铵溶液加入压力锅中。在产生聚合作用期间,通过有规则地添加“补充单体”混合物,使压力锅保持在约2.1MPa(300psi)压力。
“补充单体”混合物有如下成分:46%重量的TFE,8%重量的乙烯,46%重量的PMVE。使聚合作用连续进行15小时,在此期间添加6500克的“补充单体”混合物。还有,在这个时间内还另外少量添加129毫升的1%过硫酸铵。将未反应单体从压力锅中抽出,而将聚合悬浮物装入一个大容器中。该悬浮物的pH值为2.7,并且含有20.7%的固体。
用硫酸钾铝盐溶液进行凝聚,以从500毫升上述悬浮物中分离出氟橡胶。采用过滤方法使凝聚的聚合物与上层清液分离开,然后在一个大的搅拌器中以高速搅拌冲刷三次。最后,将湿的碎料放在70℃真空炉中烘干40小时。从500毫升试样中可回收干的聚合物重114克。
氟橡胶的成分如下:45%重量的TFE,68%重量的乙烯,38.2%重量的PMVE。该聚合物中含有0.22%的碘,而在121℃时有32的Mooney粘度值,而其平均最低量为10(ML—10)。
(B)将30公斤由上述(A)制备的聚合悬浮物加入10加仑的高压锅,然后将压力锅抽真空,并用氮气清洗三次,再用一种新的“起始单体”混合物清洗三次.该混合物的成分如下:90%重量的TFE,10%重量的乙烯.然后,将压力锅加热至80℃,并用新的“起始单体”混合物加压到1.3PMa(190psi)。然后加入20毫升的1%过硫酸铵溶液开始聚合作用.通过添加新的“补充单体”混合物使压力保持恒定.该混合物成分为80%重量的TFE,20%重量的乙烯。在4.3小时反应时间中,加入新的“补充单体”混合物总量为1050克。然后将单体排出,并将碎片状聚合物悬浮物从反应器中取出,该悬浮物含26.8%的固体。以与上述(A)中对氟橡胶所描述的相同方法将碎片状聚合物从悬浮液中分离出来,得到总量达8.3公斤的聚合物。
对碎片状聚合物进行差示扫描量热法试验,指出氟橡胶片的成玻璃状临界温度为-14℃,而热塑片的熔点为233℃。聚合物的碘含量为0.13%,熔化指数(ASTMD—2116,在275℃用5公斤重)是3.0克/10分钟。
这种聚合物的压缩模铸薄膜有3.4MPa(500psi)的M100(在100%伸长度的模量),23.4MPa(3400psi)的抗拉强度(断裂)和380%的伸长度(断裂)。
将按上面步骤获得的疏松聚合物,在氮气氛下,温度为250℃时放进28mm的双螺杆挤压机压成圆球状(近似于3mm×6mm),然后用相同形式挤压机在氮气氛下,300℃时,通过压铸滚筒的缝隙挤压成薄膜,其厚度0.292mm。
透明板47可以是实质上有均匀厚度和平面度的任何材料,要有适当的硬度以便当用辐射束12”进行曝光时,保持所要求的平面度,并且要有足够的透射率和光学透明度以使所说的辐射束12”透过透明板47,使得在所说透明弹性薄膜45下面的可光致成形材料48的一层厚度得到有效的光固化或凝固。作为透明板47的合适材料可以是平板玻璃或石英板,以及塑料板,例如透明的聚丙烯或聚碳酸酯板。唯一的严格要求在于他们需是透射的,并实质上是平的。
申请人发现,可光致成形组成物在和比较硬的表面紧密接触时,由辐射装置曝光,实际上形成了强的结合力,这种力不可能通过直接将两个表面扯开或使一表面相对另一表面相互滑动而容易加以克服,即使在表面上涂有适当的抗粘合材料也是如此。聚四氟乙烯、PFA、聚丙烯和聚乙烯薄膜与可光致成形或固化(凝固)组合物之间只有很小的,或没有化学的相互作用。因此,他们对这种材料应该是没有粘着力的,但是在经过一个与图1和2类似的装置曝光之后,仍不能从固化的,或凝固的合成物表面直接拉开,或从所说表面滑开,所用装置的不同点在于没有刚硬的平板。但是,申请人发现通过采用本发明的步骤,用很小的力就能使薄膜从表面脱开。
在此应注意,本文所说的光硬化,光固化或凝固指的是,利用辐射装置使可变形材料变成固态,这三个词是可以相互交换使用的。另外,一种材料只有在其自身重量作用下并不流动时才称得上为非液体。
实际上,可用于本发明的可光致成形组合物是任何经曝光而固化的成份。通常,这样的组合物包含光敏性材料和光致引发剂。在这里,“光”这个词不只是指光,也可是其它任何形式的光化学辐射,通过这种辐射曝光可以将一种可变形成分,最好是一种液体成分变成固态。阳离子或阴离子聚合作用,以及缩聚作用、自由基聚合作用和他们的结合都是上述情况的例子。阳离子聚合作用是较可取的、而自由基作用更为可取。应该优先选用含有热结合材料的光致成形组合物。
在本发明优选实施例中,由图1所示的辐射装置10提供了具有一定强度的辐射束12,如前所述,辐射束12通过调制器14,由于能量的损失,在调制器处可以将辐射束强度从零级调制到小于未经调制光束强度的一个最大强度值。经调制的,能量稍有降低的辐射束12’依次通过设置两个平面镜20和22的偏转装置16,每个平面镜分别由马达24和26驱动,由马达24驱动的平面镜20使光束在X方向偏转,而平面镜22使光束在Y方向偏转,X方向垂直于Y方向。由偏转装置将与平面镜20和22有关的信号反馈,通过连线54输入计算机装置34。这种反馈通过计算机装置的处理,可以对光束在薄层48的预定部分上的扫描速度和停留时间进行校正,并且也通过连线50作为控制指令送到调制器14对辐射束强度进行调制,以使射束强度与在层48预定部分的各个位置上的平均停留时间的乘积保持常数。因此,曝光量是由上述两个量的乘积限定,使它实际上保持常数。由于曝光量在各相继薄层的预定部分上保持恒定,因此这些层的厚度实际上也保持恒定。这种校正或补偿是很重要的,尤其对薄层的非支座部分,在这里由于在定向扫描下边缘处有低的开始速度,过量曝光的结果就会出现隆起的边缘。射束12”的强度越高,或者可光致成形组合物的光敏性越高,如果没有维持曝光量的恒定,上述问题就显得严重。也就是说,组合物40灵敏度越高,若没有一定的曝光控制装置,则问题就越严重。这种曝光控制在光棚扫描中,或在与过量扫描矢量图结合的系统中也是需要的,因为缺乏从邻近非曝光区的曝光影响而会使图象的边缘可能造成曝光不足。在这些情况下,利用调制装置来保证使图象的边缘实际上接收到与非边缘图象区相同的曝光量。
无论如何,辐射束12”受到控制,使其直接射向位于容器44中的可光致成形组合物40。
起初,外框架80处于这样的位置,使薄膜45与平台41平行,并有一个预定的距离,该距离相当于所要求的一层的厚度,并使可光致成形组合物40成一层48,使它呈现在平台41和弹性膜45的第二表面45”之间,然后将层48按图象由射束12”进行光化学辐射曝光。
此时,将张力框架49调到使得弹性膜45受到第一个低的张力状态,在层48按图象凝固完成之后,步进马达92受计算机34激励,依次通过驱动杆94提升框架76,通过滑动杆74提升张力框架49。这种动作的结果是使薄膜45拉长,受伸张到第二个张力状态,从而破坏了凝固层48和第二表面45”之间的结合力。然后,通过相反的操作,张力框49下降到原先位置,而使弹性薄膜恢复到其初始状态。
为了破坏结合力,不是使薄膜处在第一张力状态,而是使它处于高的第二张力和伸长度状态,这也可按相反的途径进行正确的操作。
按照后一种操作步骤,在成象步骤期间和之前,将薄膜拉伸到相当高的第一张力状态,在按图象曝光完成之后,将薄膜从高的第一张力状态放松,而呈现出较低的第二张力状态,以便用相同方法使结合力再度受到破坏。很明显,在本发明的实践中,可以应用张力的重复增加和减少来达到上述目的。在降低张力步骤期间所得到的另外好处是使可光致固化组合物沿第二表面45”得到移开。
对本发明来说,一个相当重要的参量是延伸率,尤其是必须消除粘着力处的局部延伸率。在第一和第二张力存在的两种情况下,薄膜延伸率之差最好超过50%,超过100%更好,只要薄膜不损坏就行。
虽然,对实施本发明来说,平板47并不是必须的条件,但是为了使薄膜有尽可能成平的形状,需要有平板。
可以在表面47”和45”之间使用润滑油,以使薄膜在板47和外框架80的上面和周围自由滑动。在朝下的平板表面47”和薄膜45的第一表面45’,以及组合物40之间需要光学配合。因此,在薄膜和框架,或是薄膜和平板的表面之间添加润滑油是合适的,可以采用一种起光学匹配作用,又可润滑所说表面的液体更合乎需要。虽然大多数透明液体比起空气一薄膜和空气一平板交界面能够提供更好的光学匹配和润滑作用,但是,采用硅油作为匹配液更好。例如,可采用由R.P.Cargille实验室,Inc.,Cedar Crove,N.J.07009制造的No:5610激光液。
如果张力框架49和外框架80,内框架82是圆形的,则可施加径向张力。如果整个薄膜边缘都由张力框架49支承着,则通过提升张力框架49,径向张力就施加在弹性薄膜45上。反之,如果框架49和框架80和82是长方形的,并且薄膜45只有两个相对的边被支承在张力框架49的相应两边上,而薄膜的其余两边只是松散地保持着,那么薄膜受到一个直线的张力。
径向张力将产生更为均匀分布的力。然而,有时候具有直线张力也是可取的。为了避免在产生的凝固层上有较高的应力,通常需要使张力的方向实质上与扫描方向平行。采用这种方式,由于在平行于该形状物的较高强度方向施加应力,也多次取得过较好的结果。当采用悬梁支撑时,这一点更为重要。
下面将介绍涂层的凝固问题。在可变材料不是一种可自由流动的液体时,可以对系统加压,使之更易于朝着容易形成层48的方向流动。
在薄膜的工作区,光致成象发生处,沿着实质上与薄膜的第一和第二表面平行的方向施加张力。重要的是要有足够强的辐射以使凝固了的涂层和平台之间有适当的粘附作用,而又要在薄膜和凝固涂层之间有低的粘附作用。要破坏薄膜和凝固涂层之间的结合力,克服该两部分之间的低的粘附性,靠的是存在着第一和第二张力的适当差异。如前所述,这种差异的绝对值是重要的,而不管第一张力比第二张力是大还是小。
此时,定位装置42沿垂直于薄膜45的表面45’和45”所限定的平面移动平台41,以使平台和薄膜45之间的距离增加一层涂层的厚度。虽然直接将平台41移动一层涂层的厚度是可取的,但是先作超过一层厚度的移动,而最终再达到刚好为一层涂层的厚度也是可取的。
位移装置42也可以在薄膜伸张过程中移动平台,而最好是在降低张力的步骤中移动,以有助于可形变组合物在第二表面47”和先前凝固的涂层之间流动。无论出于何种原因,当成象时,所施加张力的数值必须改变时,必须考虑到不同的张力有着不同的薄膜高度,所以应据此而放低平台以维持均匀的涂层厚度。
重复同样的步骤直至三维物体形成为止。如果可光致成形组合物包括塑料溶胶或其它热聚合材料,如前所述,则在多数情况下要求作进一步的热处理。在不存在热聚合材料的情况下,通常后处理并不提供明显的优点。
两个与马达24和26连接的平面镜20和22的偏转,以及调制器14是分别通过控制/反馈连线54和50由计算机装置34控制着的。与欲制取的三维物体的形状相应的绘图数据也贮存在计算机装置34中,贮存在计算机34中的绘图数据经处理后使马达24和26转动,并由此移动平面镜20和22,以便使辐射束偏转指向薄膜48上的预定位置。最好,计算机34也通过适当的输入数据来控制和操纵其余的部件,以使这些部件能以本技术领域熟知的方法及时而正确地执行他们的功能。
虽然这种涂层的方法并不限定有关层厚的问题,但是以制取0.76mm或更小的厚度的涂层为好。
对于本发明所获得的结果申请人提出如下的机理予以说明,但是这只是一种设想,对此可能为读者所接受。对这样一种设想不应该视为对本发明的广度和范围有任何方面的限制。
看来,使薄膜伸张或拉长,与要使非弹性薄膜移开比较起来,是将移动力由分布在薄膜整个表面上的粘着力之和转变成沿粘着与非粘着部分之间分界线前部分布的粘着力之和。这样一种移动分布面积的改变将大大降低移动薄膜的作用力。
在同时考虑到光固化或凝固的组分涂层很薄,并且有时除了如悬壁或吊杆部件外别无支撑时,本发明的优点可能显得更加明显。因此他们的强度随无支撑的外伸长度的三次函数急剧下降,因此这种薄涂层不可能承受过多的负载。在将薄膜作弹性拉伸,从而破坏薄膜表面45”和凝固层之间结合力所涉及到的方法相比于其它的将薄膜或一相当硬的平板移开的方法来说,前者方法大大地降低了加在涂层上的应力。
将薄膜浸没在实质上呈刚性的透明板下面,也保证液体压力保持或至少有助于保持薄膜平直的紧靠平板的底面。为了确保刚性的透明平板、薄膜和可光致成形材料之间具有良好的光学耦合,需要使各种材料的折射率尽可能精确地匹配和/或在薄膜和平板之间使用一种相同折射率的匹配液,填充在可能存在于他们交界面上的任何气隙内或其它形式的空隙中。为了确保薄膜的整个有效面积能不间断的延伸和拉长,在薄膜和平板之间和/或薄膜与外框架之间有透明的润滑油是合乎要求的。匹配液在操作过程中也可起润滑油作用。实际使用的匹配液可以是由Cedar Grove,NJ的R.P.Cargille实验室所制造的激光液(Laser LiguidsTM)。为了使辐射束能以最佳状态耦合进入所说的透明平板,在硬的透明平板的空气接触面涂上合适的光学介电涂层也是可行的。在进行涂层的涂覆过程中、要避免平台的过分移动。对每一成象步骤来说,仅仅需要将平台从绷紧的薄膜45移开一层的厚度。因为移动距离小,而液体流动的液压力主要被平台下表面所吸收,因此,与其它的将平台插入液面下相当大距离而后对所获得的所需厚度液层进行调整的方法相比,本发明的操作速度明显提高,而且也减小正形成中的涂层损坏和变形。按照本发明,由于每一层的厚度是由弹性透明薄膜的下表面和平台的上表面之间的距离确定的,所以很明显,在每一成象步骤间,平台41和弹性伸张的薄膜45之间的距离就确定了各层的深度和厚度。同样,相继形成的涂层的厚度是由弹性透明薄膜的下表面和先前凝固的涂层上表面之间的距离来确定。在悬空涂层的情况下,厚度是由曝光量所确定。
虽然,申请人在本说明中已对发明的具体优选实施例作出公开,但是本发明的总的保护范围将由所属的权利要求及其等同物作出限定。
Claims (22)
1、一种以图象方式将可变形和可光致成形组合物被光化学辐射作逐层曝光以制成一种完整的三维物体的方法,所说方法包括将组合物放入一个内含一平台的容器中,其特征是,所说方法包括将一透明的弹性非粘着薄膜以离开平台等于一层涂层厚度的距离定位在所说材料之内,使弹性薄膜受到第一张力,通过透明弹性薄膜以图象方式将薄膜和平台之间所含的可光致成形组合物被辐射曝光,以形成一凝固层,使弹性薄膜受到第二张力,第一和第二张力之差足够大以克服薄膜和凝固层之间的粘着力,将平台和薄膜之间的距离增加一层的厚度,使可变形组合物流到凝固层上,并重复相同步骤直至形成完整的三维物体。
2、按权利要求1所限定的方法,其特征是,该方法还包括将一实质上平直的,硬的和透明的平板紧固到薄膜上方,并与薄膜相接触的步骤。
3、按权利要求1所限定的方法,其特征是,张力的方向是径向的。
4、按权利要求2所限定的方法,其特征是,张力的方向是径向的。
5、按权利要求1所限定的方法,其特征是,张力的方向是直线的。
6、按权利要求2所限定的方法,其特征是,张力的方向是直线的。
7、按权利要求5所限定的方法,其特征是,张力的方向实质上与扫描的方向平行。
8、按权利要求6所限定的方法,其特征是,张力的方向实质上与扫描的方向平行。
9、按权利要求2所限定的方法,其特征是,平板和薄膜的折射率是相匹配的。
10、按权利要求2所限定的方法,其特征是,平板与薄膜之间有透明润滑油。
11、按权利要求10所限定的方法,其特征是,所说的润滑油是一种光学匹配材料。
12、按权利要求1所限定的方法,其特征是,所说的辐射是一种激光束形式的辐射。
13、按权利要求1所限定的方法,其特征是,所说的薄膜是氟橡胶。
14、按权利要求2所限定的方法,其特征是,所说的薄膜是氟橡胶。
15、一种由可变形和可光致成形组合物的相继凝固层制取完整的三维物体的装置,包括一套成象装置;一涂层台,该台有一个可盛所说组合物的容器;和一个置于该容器内的的实质上是平直的平台,其特征是,该装置还包括一支撑在平台上方,与平台相距等于一层涂层厚度的透明、弹性和非粘着的薄膜;为在该成象装置进行成象操作时施加于薄膜上第一张力和在所述成象装置进行成象操作后施加于薄膜上第二张力的张力装置,和为控制改变薄膜和平台之间距离的以便在所说的薄膜下面相继地形成可光致成形组合物层,并按图象方式对由成象装置所提供的辐射曝光而凝固的位移装置。
16、一种按权利要求15的限定的装置,其特征是,该装置还包括一个实质上平的、硬的和透明的平板,它安装在薄膜上方与薄膜接触。
17、按权利要求16的限定的装置,其特征是,成象装置包括:
为提供辐射束的辐射装置,该射束具有一定的强度;
为控制辐射束偏转的偏转装置;
定位在辐射装置和偏转装置之间的、为调制辐射束强度的调制装置;
为贮存与物体形状相应的绘图数据的计算机装置,该计算机装置也与调制装置,偏转装置,张拉装置和定位装置配用,以使按照绘图数据控制所说的调制装置,偏转装置,张拉装置和定位装置。
18、按权利要求17所限定的装置,其特征是,所说的辐射装置为激光器。
19、按权利要求16所限定的装置,其特征是,所说的平板和薄膜是折射率匹配的。
20、按权利要求17所限定的装置,其特征是,平板和薄膜之间含有一种透明的润滑油。
21、按权利要求15所限定的装置,其特征是,薄膜是一种氟橡胶。
22、按权利要求17所限定的装置,其特征是,所说的薄膜是一种氟橡胶。
