纤维本身可以称为″纺粘″或″熔喷″纤维。纺粘和熔喷纤维可以具有任何合乎需要的平均直径,在某些实施方案中,在0.1或1或4至15或20或40或50或150或250μm的范围内,或以另一种方式表示,小于5.0或3.0或2.0或1.9或1.8或1.6或1.4或1.2或1.0的旦尼尔(g/9000m)。
本文所使用的术语″共成型″是指另一种熔纺方法,其中靠近斜槽安排至少一个熔纺模头,经过该斜槽在形成织物的同时将其它材料添加到该织物中。此类其它材料可以是例如,纸浆(pulp)、超吸收颗粒、纤维素或短纤维。共成型方法示于US 4,818,464和US 4,100,324中,在此引入供参考。对本公开内容来说,共成型方法认为是熔纺方法的一个特定的实施方案。

本文所使用的″原位层压体″(或″ISL″)是指包括至少两个通过下面进一步描述的原位熔纺方法制得的织物层的结构。″复合材料″是指包括至少一个ISL和至少一个其它材料层(例如膜、其它织物或由任何适合的材料制造的其它ISL)的结构。复合材料可以例如如下制备:首先将熔纺织物层依次沉积到移动成型带上,然后在所述第一熔纺织物层的上面沉积另一个熔纺织物层或添加梳理或干法成网织物,然后在那些层的上面添加熔纺织物层,接着是各个层状材料的某种粘结,例如通过热点粘结(thermal point bonding)或各层彼此粘附的固有倾向、水力缠结(hydroentangling)等。或者,可以单独地形成织物层,在辊中收集,并在单独的一个或多个粘结步骤中结合。ISL和复合材料还可以具有呈许多不同构型的各种数量的层并且可以包括其它材料如膜、粘合剂、纺织材料、吸收材料(例如,纸浆、纸张、SAP等)、共成型材料、熔喷和纺粘材料或气流成网材料等。
本文所使用的称为是″弹性″或″弹性体″的材料和/或织物是在施加偏压力(a biasing force)后可以拉伸到其松弛的原始长度的至少100%的伸长长度而不会破裂或断裂的那些,但是在释放该偏压力后该材料显示其伸长率的至少40%或更多的恢复。适合的弹性体材料将在本文进一步描述。如果材料,例如织物在施加偏压力后可以拉伸到其松弛的原始长度的至少100%的伸长长度而不会破裂或断裂,但是在释放该偏压力后该材料显示其伸长率的少于40%的恢复,则该材料是″可延伸的″。可延伸织物通常伴随常用制品(例如,尿布等)的弹性体织物或膜层并由可延伸材料(例如,聚氨酯、苯乙烯类嵌段共聚物、乙烯-乙酸乙烯酯、某些聚丙烯共聚物、聚乙烯和它们的共混物)形成,或通过织物(天然或合成织物)的机械扭曲或扭转形成。
本文所使用的″膜″是塑性和/或弹性体材料的平的未经担载的部分,厚度相对于其宽度和长度非常窄并在其整个结构中具有连续或几乎连续的宏观形态,而允许空气按扩散受限的速率或更低速率通过。本文描述的ISL可以包括一个或多个膜层并且可以包含本文对于织物描述的任何材料。在某些实施方案中,膜不存在于本文描述的ISL中。本文描述的膜可以含有添加剂,该添加剂在处理后促进穿孔和允许空气和/或流体通过该膜。添加剂例如粘土、碳酸钙等是在本领域中熟知的并尤其描述在US 6,632,212中,在此引入供参考。
ISL的描述
本公开内容中提供的是包括两个或更多个熔纺织物层的熔纺ISL,其中相邻的层彼此原位缠结以致产生有限的界面区。所谓的″原位缠结″是指通过彼此卷绕和/或一纤维穿过相邻层的纤维至少一次,相邻层的纤维至少沿着相邻织物层的一个边缘彼此啮合(engage)。优选地,在ISL中,层状结构的各个层没有经历本领域中已知的空气-或水力缠结工艺,也没有使用粘合剂来连接各层。本文描述的ISL包括熔纺织物的层,其中相邻层的个体纤维彼此缠结或缠绕,此种排列由形成用长丝的缠结产生,该形成用长丝是由熔纺设备熔纺的。这在某些实施方案中通过同时或几乎同时且彼此相邻地从单个模头熔纺两个或更多个层而实现。
构成熔纺ISL的织物层可以是相同或不同的,这是指它们可以具有相同或不同的化学和/或物理特性。在某些实施方案中,各个层的特征在于(a)所述织物的单位重量(basis weight)不相同,(b)构成所述织物的纤维的平均直径不相同,(c)所述织物的组成不相同,(d)相邻织物中每单位面积的纤维的数量密度不相同,(e)所述纤维的横截面形状不相同,(f)个体纤维结构不相同(双组分对比单组分),或(g)这种差异中一种或多种的任何组合。
构成熔纺ISL的层还可以具有的特征是缠结到防止各层容易拉开的程度。在某些实施方案中,相邻层具有大于10或20或30或40或50克的剥离强度,或在其它实施方案中,在1或2或5或10至50或60或80或100或120或150或200克的范围内。本文涉及的剥离强度基本上根据ASTM D2724.13测定。该程序旨在测定层压体织物的z-方向强度(结合强度)。织物的组分层之间的粘结效率是通过测量使织物分层所要求的力而测定的。分层定义为层压体织物由于粘结机理的失效引起的各层的分离。剥离强度是在特定条件下分离纺织品的组分层所要求的拉力。在这种程序中,将六英寸×两英寸试样(纵向六英寸)的层沿着该试样的长度人工分离大约两英寸的距离。然后将一个层夹入拉力试验机的具有一英寸标距(a gauge length)的每一夹具中并测定将织物的组分层完全分离所需要的最大力(即,峰值负荷)。
在某些实施方案中,ISL的至少一个层是弹性的。ISL的弹性织物层可以由可在熔纺设备中挤出的任何材料制成并且是弹性的。在一个实施方案中,弹性织物包含选自以下的弹性体:丙烯-α-烯烃弹性体、乙烯-α-烯烃无规和嵌段共聚物(例如,InfuseTM弹性体)、天然橡胶(″NR″)、合成聚异戊二烯(″IR″)、丁基橡胶(异丁烯和异戊二烯的共聚物,″IIR″)、卤化丁基橡胶(氯化丁基橡胶:″CIIR″;溴化丁基橡胶:″BIIR″)、聚丁二烯(″BR″)、苯乙烯-丁二烯橡胶(″SBR″)、丁腈橡胶、氢化丁腈橡胶、氯丁二烯橡胶(″CR″)、聚氯丁二烯、氯丁橡胶、乙烯-丙烯橡胶(″EPM″)、乙烯-丙烯-二烯橡胶(″EPDM″)、表氯醇橡胶(″ECO″)、聚丙烯酸酯类橡胶(polyacrylicrubber)(例如,″ACM″、″ABR″)、硅氧烷橡胶、氟硅氧烷橡胶、含氟弹性体、全氟弹性体、聚醚嵌段酰胺(″PEBA″)、氯磺化聚乙烯(″CSM″)、乙烯-乙酸乙烯酯(″EVA″)、热塑性弹性体(″TPE″)、热塑性硫化橡胶(″TPV″)、热塑性聚氨酯(″TPU″)、热塑性烯烃(″TPO″)(无规和嵌段)、聚硫橡胶或这些弹性体中任何两种或更多种的共混物。ISL还可以包含由两种或更多种不同纤维的混合物或纤维和颗粒的混合物制成的复合材料。此种混合物可以如下形成:将纤维和/或颗粒添加到其中携带熔纺纤维的气流中以致熔纺长丝和纤维及其它材料,例如,木浆、短纤维和颗粒,例如,水胶体(水凝胶)颗粒(通常称为超吸收材料)的紧密缠结混杂在熔喷纤维收集在收集设备上以形成随机分散的熔喷纤维及其它材料的连贯网幅之前发生,例如US 4,100,324中公开的那样,该文献引入本文供参考。如果所述非织造网幅是纤维的非织造网幅,则可以通过纤维间粘结将纤维连接以形成连贯的网幅结构。可以通过纺粘方法中的热粘结,或各体熔喷纤维之间的缠结产生纤维间粘结。纤维缠结是熔纺方法中固有的,但是可以通过方法,例如,水力缠结或针刺产生或提高。或者和/或另外,粘结剂可用来提高所需粘结。在某些希望的实施方案中,这些方法都不用于提高缠结。
在一个优选的实施方案中,弹性层包含10或20或30或40至50或70或80或90或95或100wt%的丙烯-α-烯烃弹性体织物,该丙烯-α-烯烃弹性体具有小于80或60或40或24或20dg/min的MFR。在一个特定的实施方案中,弹性层基本上由丙烯-α-烯烃弹性体组成。
丙烯-α-烯烃弹性体
本文所使用的″丙烯-α-烯烃弹性体″是指弹性体的、具有适中结晶度并具有丙烯衍生的单元和一个或多个衍生自乙烯、更高级α-烯烃的单元和/或任选的二烯衍生的单元的无规共聚物。该共聚物的总共聚单体含量在一个实施方案中是5-35wt%。在一些实施方案中,当存在多于一种共聚单体时,特定的共聚单体的量可以小于5wt%,但是总共聚单体含量大于5wt%。所述丙烯-α-烯烃弹性体可以通过许多不同参数描述,并且那些参数可以包括由本文描述的任何合乎需要的上限与任何合乎需要的下限构成的数值范围。
在某些实施方案中,丙烯-α-烯烃弹性体包含在5或7或9至13或16或18wt%范围内的乙烯或C4-C10 α-烯烃衍生的单元(或″共聚单体衍生的单元″),按该弹性体的重量计。所述丙烯-α-烯烃弹性体还可以包含两种不同共聚单体衍生的单元。此外,这些共聚物和三元共聚物可以包含如下所述的二烯衍生的单元。在一个特定的实施方案中,丙烯-α-烯烃弹性体包含丙烯衍生的单元和选自乙烯、1-己烯和1-辛烯的共聚单体单元。并且在一个更特定的实施方案中,共聚单体是乙烯,并因此所述丙烯-α-烯烃弹性体是丙烯-乙烯共聚物。当存在二烯时,所述丙烯-α-烯烃弹性体包含小于5或3wt%二烯衍生的单元,或在其它实施方案中包含0.1或0.5或1至5wt%,按该弹性体的重量计。适合的二烯包括例如:1,4-己二烯、1,6-辛二烯、5-甲基-1,4-己二烯、3,7-二甲基-1,6-辛二烯、双环戊二烯(″DCPD″)、乙叉基降冰片烯(″ENB″)、降冰片二烯、5-乙烯基-2-降冰片烯(″VNB″)和它们的组合。
在某些实施方案中,丙烯-α-烯烃弹性体具有75%或更大,80%或更大,82%或更大,85%或更大或90%或更大的通过13C NMR测量的三个丙烯单元的三单元组立构规整度。在一个实施方案中,三单元组立构规整度在50-99%的范围内,在另一个实施方案中,在60-99%的范围内,在又一个实施方案中,在75-99%的范围内,在又一个实施方案中,在80-99%的范围内,在又一个实施方案中,在60-97%的范围内。三单元组立构规整度是如下测定的:通过13C核磁共振(″NMR″)测定本文表示为″m/r″的立构规整度指数。立构规整度指数m/r由H.N.Cheng在17MACROMOLECULES 1950(1984)中限定的那样计算,引入本文供参考。符号″m″或″r″描述相邻丙烯基团的立体化学,″m″是指内消旋,″r″是指外消旋。1.0的m/r比值一般描述间同立构聚合物,2.0的m/r比值描述无规立构材料。全同立构材料理论上可以具有接近无穷大的比值,并且许多副产物无规立构聚合物具有足够的全同立构含量以导致大于50的比值。丙烯-α-烯烃弹性体的实施方案具有从4或6的下限到8或10或12的上限的立构规整度指数m/r。
在某些实施方案中,丙烯-α-烯烃弹性体具有在0.5或1或5J/g至35或40或50或65或75或80J/g范围内的根据本文描述的差示扫描量热法(″DSC″)程序测定的熔化热(″Hf″)。在某些实施方案中,Hf值小于80或75或60或50或40J/g。在某些实施方案中,丙烯-α-烯烃弹性体具有0.5-40%,在另一个实施方案中,1-30%,在又一个实施方案中,5-25%的百分率结晶度,其中″百分率结晶度″是根据本文描述的DSC程序测定的。聚丙烯的最高阶热能估算为189J/g(即,100%结晶度等于189J/g)。在另一个实施方案中,丙烯-α-烯烃弹性体具有小于40%,在另一个实施方案中,0.25-25%,在又一个实施方案中,0.5-22%,在又一个实施方案中,0.5-20%的结晶度。
在某些实施方案中,丙烯-α-烯烃弹性体具有通过DSC测定的单一峰熔融转变;在某些实施方案中,丙烯-α-烯烃弹性体具有小于90℃的主峰熔融转变,与大于大约110℃的宽的熔融结束转变。峰″熔点″(″Tm″)定义为在样品熔融范围内最大吸热的温度。然而,丙烯-α-烯烃弹性体可以显示与主峰相邻的副熔融峰,和/或熔融结束转变,但是对于本文目的,此种副熔融峰一起看作单一熔点,其中这些峰的最高峰认为是丙烯-α-烯烃弹性体的Tm。丙烯-α-烯烃弹性体在某些实施方案中具有小于105或100或90或80或70℃的峰Tm;在其它实施方案中具有10或15或20或25至65或75或80或95或105℃的峰Tm
DSC测定的程序如下。称出大约0.5克聚合物并在大约140℃-150℃下,使用″DSC模具″和MylarTM衬板压制到大约15-20密耳(大约381-508微米)的厚度。通过悬挂在空气中(没有除去MylarTM衬板)允许该压制垫片冷却到环境温度。在室温下(大约23-25℃)退火该压制垫片大约8天。在此阶段结束时,使用冲模从该压制垫片取出大约15-20mg圆片并放入10微升铝样品盘中。将该样品放入差示扫描量热计(Perkin ElmerPyris 1 Thermal Analysis System)中并冷却到大约-100℃。以大约10℃/min加热样品以达到大约165℃的最终温度。热输出(记录为样品熔融峰下的面积)是熔化热的量度并且可以用焦耳/克(J/g)聚合物表示并且通过Perkin Elmer System自动地计算。在这些条件下,熔融曲线显示两个最大值,在最高温度处的最大值取作在样品的熔融范围内的熔点,相对于聚合物的随温度变化的增加性热容量的基线测量值。
在某些实施方案中,丙烯-α-烯烃弹性体具有0.840-0.920g/cm3,在另一个实施方案中,0.845-0.900g/cm3,在又一个实施方案中,0.850-0.890g/cm3的密度,该值是在室温下根据ASTM D-1505试验方法测得的。
在某些实施方案中,丙烯-α-烯烃弹性体具有小于80或70或50或40或30或24或20dg/min,在其它实施方案在0.1或1或4或6至12或16或20或40或60或80dg/min范围内的熔体流动速率(″MFR″,ASTM D1238,2.16kg,230℃)。
在某些实施方案中,丙烯-α-烯烃弹性体具有在20或40至80或90肖尔A的范围内的肖尔A硬度(ASTM D2240)。在又一个实施方案中,丙烯-α-烯烃弹性体具有大于500%或1000%或2000%;在其它实施方案中,在500%至800或1200或1800或2000或3000%范围内的极限伸长率(ASTM D 412)。
在某些实施方案中,丙烯-α-烯烃弹性体具有在50,000至1,000,000g/mol,在另一个实施方案中,60,000至600,000,在又一个实施方案中,70,000至400,000范围内的重均分子量(″Mw″)值。丙烯-α-烯烃弹性体具有在某些实施方案中,在10,000至500,000g/mol范围内,在又一个实施方案中,在20,000至300,000范围内,在又一个实施方案中,在30,000至200,000范围内的数均分子量(″Mn″)值。所述丙烯-α-烯烃弹性体具有在某些实施方案中,在80,000至6,000,000g/mol范围内,在另一个实施方案中,在100,000至700,000范围内,在又一个实施方案中,在120,000至500,000范围内的z-均分子量(″Mz″)。
在某些实施方案中,通过将丙烯-α-烯烃弹性体减粘裂化达到合乎需要的分子量(因此,合乎需要的MFR)。″减粘裂化丙烯-α-烯烃弹性体″(本领域中还称为受控流变性)是已经用减粘裂化试剂处理以致该试剂使聚合物链分裂的共聚物。减粘裂化试剂的非限制性实例包括过氧化物、羟基胺酯及其它氧化和自由基产生剂。换言之,减粘裂化弹性体可以是减粘裂化试剂和弹性体的反应产物。具体来说,减粘裂化丙烯-α-烯烃弹性体是已经用减粘裂化试剂处理以致其MFR相对于处理之前的MFR值增加,在一个实施方案中,增加至少10%,在另一个实施方案中,增加至少20%的减粘裂化丙烯-α-烯烃弹性体。在某些实施方案中,纤维和织物的制备方法从挤出机及其它设备部件排除任何减粘裂化试剂。丙烯-α-烯烃弹性体在这种情况下称作″反应器等级″弹性体。所谓的″排除″或″排除的″是指减粘裂化试剂例如过氧化物、羟基胺酯及其它氧化和自由基产生剂不添加到挤出机或挤出机下游的成纤设备的任何其它组件中。因此,在这个实施方案中,被吹塑成纤维和织物的弹性体是当引入向成纤设备进料的挤出机中时具有所需MFR的弹性体。
在某些实施方案中,丙烯-α-烯烃弹性体的分子量分布(″MWD″)在1.5或1.8或2.0至3.0或3.5或4.0或5.0的范围内。测定分子量(Mn、Mz和Mw)和MWD的技术如下,并且如Verstate等人在21 MACROMOLECULES3360(1988)中所述那样,引入本文供参考。本文描述的条件支配公开的试验条件。在配有Chromatix KMX-6在线光散射光度计的Waters 150凝胶渗透色谱仪上测量分子量和MWD。在135℃、采用1,2,4-三氯苯作为移动相的情况下,利用该系统。使用ShowdexTM(Showa Denko America,Inc.)聚苯乙烯凝胶柱802、803、804和805。在Liquid Chromatography of Polymersand Related Materials III 207(J.Cazes编辑,Marcel Dekker,1981)中讨论了这一技术,在此将其引入作为参考。对于柱子的铺展来说,采用没有校正的情况;然而,根据通常接受的标准,例如由NationalBureau of Standards,Polyethylene(SRM 1484)得到的数据,和阴离子生产的氢化聚异戊二烯(乙烯-丙烯的交替共聚物)证明,对Mw/Mn或Mz/Mw的这种校正小于0.05个单位。根据洗脱时间-分子量关系计算Mw/Mn,然而使用光散射光度计评价Mz/Mw。使用可商购的计算机软件GPC2(可以从LDC/Milton Roy-Riviera Beach,Fla获得的MOL WT2)进行数值分析。
本文描述的丙烯-α-烯烃弹性体可以使用已知用于制备聚丙烯的任何催化剂和/或方法制备。在某些实施方案中,丙烯-α-烯烃弹性体可以包括根据WO 02/36651、US 6992158和/或WO 00/01745中的程序制备的共聚物。制备丙烯-α-烯烃弹性体的优选的方法参见US2004/0236042和US 6,881,800。优选的丙烯-α-烯烃弹性体是可以商品名VistamaxxTM(ExxonMobil Chemical Company,Houston,TX,USA)和VersifyTM(The Dow Chemical Company,Midland,Michigan,USA),某些等级的TafmerTM XM或NotioTM(Mitsui Company,Japan)和某些等级的SoftelTM(Basell Polyolefins of the Netherlands)商购的。

熔纺方法
熔纺ISL的形成要求通过挤出制造纤维,接着经由包括至少一个模头的熔纺设备纺丝,所述模头能够处理合适的熔体温度和压力以纺丝细纤度(fine denier)纤维。具体来说,所述设备具有至少一个包括多个喷嘴的模头,每一喷嘴与其自己的挤出机流体连接以允许经过该喷嘴熔纺不同材料。喷嘴界定窄的孔口,经过该孔口将熔融聚合物熔纺成长丝。每个模头可以具有任意数目的喷嘴,喷嘴密度范围为20或40或50个喷嘴/英寸至120或150或200或300或350个喷嘴/英寸。挤出过程通常伴有纤维的机械或空气动力拉伸。本文描述的ISL可以通过本领域中已知能够熔纺可挤出聚合物的任何技术制造。在一个实施方案中,熔纺ISL是从能够在大于200psi(1.38MPa)或500psi(3.45MPa)的熔体压力和50-350℃的熔体温度下操作的设备熔纺的。
在某些实施方案中,ISL和织物的制备方法从熔喷挤出机及其它设备部件排除任何减粘裂化试剂。所谓的″排除″或″排除的″是指减粘裂化试剂例如过氧化物、羟基胺酯及其它氧化和自由基产生剂不添加到挤出机或挤出机下游的在熔喷设备中的所述设备的任何其它组件中。因此,被吹塑成纤维和织物的共聚物是当引入向熔喷设备进料的挤出机中时具有所需MFR的共聚物。
可以改进用于制备本文描述的ISL(和构成织物的纤维)的适合的熔纺设备的实例在US 4,380,570、US 5,476,616、US 2004/0209540中和由R.Zhao在″Melt Blowing Polyoxymethylene Copolymer″in INT′LNONWOVENS J.,19-24中(2005年夏)中进行了描述,引入本文作参考。在某些实施方案中,使用能够熔喷的设备。合乎需要的设备将通常包括至少一个挤出机,并可以包括齿轮泵以维持设备内的熔体压力。挤出机与至少一个模块,或阵列模头(array die)连接,以致熔体可以从挤出机转移至模块。在目前的情况下,设备具有至少一个具有多个喷嘴的模头,每个喷嘴与其自己的挤出机流体连接以允许不同材料经过该喷嘴熔纺和/或允许以不同通量(throughput)将熔体纺丝。在另一种排列中,可以有多于一个阵列模头,每个模头与挤出机连接和/或能够以不同通量将熔体纺丝。阵列模头包括喷丝头部分并且还与至少一个用于将高压空气输送到模头的喷丝头部分的空气歧管连接。喷丝头包括多个纺丝喷嘴,经过该喷嘴挤出熔体并同时用空气压力减细以形成长丝,或纤维。
在此形成ISL的一个或多个层的熔喷纤维如下形成:经过多个细小、通常圆形的模头毛细管或″纺丝喷嘴″将熔融共聚物作为熔融线或长丝挤出到汇聚或平行(通常热且高速)的气流(一个或多个)(例如空气或氮气)中以减细熔化热塑性材料的长丝并形成纤维。在熔纺过程中,通常通过牵引空气将熔融长丝的直径降低至所需尺寸。此后,通过高速气流载运熔喷纤维并沉积在收集表面上以形成具有随机分布的熔喷纤维的至少一个网幅。熔纺纤维可以是连续或不连续的并且平均直径一般在0.5-350μm的范围内。
更具体地说,在可用于形成弹性熔喷织物的熔纺方法中,将熔融聚合物提供给分布在一对空气板之间的至少一个阵列模头,该空气板形成一个或多个主喷气嘴(air nozzle),一个空气板是顶板。在一个实施方案中,熔喷设备包括具有多个喷丝头喷嘴(或″喷嘴″)的阵列模头,喷嘴密度在20或30或40至200或250或320个喷嘴/英寸的范围内。在一个实施方案中,每个喷嘴具有0.05或0.10或0.20至0.80或1.00或2.00mm范围内的内直径。在一个实施方案中,空气板以凹入式构型安装以致纺丝喷嘴的尖端从主喷气嘴凹回。在另一个实施方案中空气板以齐平构型安装,其中空气板端部与纺丝喷嘴尖端在同一水平面。在还有的其它实施方案中,纺丝喷嘴尖端呈突出或″伸出(stick-out)″构型以致纺丝喷嘴尖端延伸过空气板的端部。此外,可以提供多于一个空气流以便用于喷嘴。
在一个实施方案中,热空气(″主空气″)经由主喷气嘴提供,该主喷气嘴至少位于模头尖端的每一侧上或围绕着其圆周或围绕着每个喷嘴。热空气加热模头并因此防止当熔融聚合物离开并冷却时模头变得被凝固性聚合物堵塞。热空气还将熔体拉伸或使之变细成纤维。主空气可以平行于正成型的熔融长丝流动,或按至多垂直于正成型的长丝的任何角度流动,优选地,主空气流动在平行(0度)至大约30度的角度范围内。在某些实施方案中,熔喷方法中的主空气压力在模头中的恰恰要离开时的位置处通常为2或5至10或15或20或30磅/平方英寸表压(psig)。主空气温度在某些实施方案中通常在200或230至300或320或350℃的范围内,并在其它实施方案中用在大于50或80或100或150℃的温度下的空气减细。主空气流量通常为5或10或20至24或30或40标准立方英尺/分钟/英寸模头宽度(SCFM/英寸)。
温度大于环境温度的辅助,或骤冷空气也可以经由模头(一个或多个)提供。或者,水骤冷也可以施用于刚离开纺丝喷嘴的纤维上。
用于制备本文描述的熔纺ISL的聚合物的熔体温度大于形成聚合物(和任何其它添加剂)的熔体时的温度且小于聚合物(和任何其它添加剂)的分解温度,在某些实施方案中,在50或100或150℃至250或280或350℃的范围内。在还有的其它实施方案中,熔体温度是小于150或200或220或230或250或260或270或280℃。在大于200psi(1.38MPa)或500psi(3.45MPa)或750psi(5.17MPa)或1000psi(6.89MPa)的熔体压力下,或在其它实施方案中在200psi(1.38MPa)或500psi(3.45MPa)或750psi(5.17MPa)至1000psi(6.89MPa)或2000psi(13.78MPa)的范围内的熔体压力下将聚合物形成纤维。因此,熔纺设备必须能够产生和承受此种压力以将例如,丙烯-α-烯烃共聚物纺丝成本文描述的织物和ISL。
按照熔融聚合物流动量/英寸模头/单位时间表示,使用本文描述的组合物制造弹性熔喷织物的通量通常在0.1或0.2或0.3至1.0或1.25克/孔/分钟(ghm)的范围内。因此,对于具有30个喷嘴/英寸的模头,聚合物通量通常是大约0.4至1.2或3.2或4或5lb/英寸/小时(″PIH″)。
因为可以使用此种高温,所以为了使离开喷嘴的纤维骤冷或凝固,令人希望地从纤维除去大量热。空气或氮气的冷气体可以用于加速熔纺长丝的冷却和凝固。具体来说,沿相对于纤维伸长方向的交叉流动方向(垂直或成一定角度)的冷却(″辅助″)空气流可用来将熔纺纤维骤冷并用来控制纤维的直径。此外,附加的、冷却器加压的骤冷空气可以使用并可以导致纤维的更快冷却和凝固。在某些实施方案中,辅助冷空气流可用来减细纤维。经由控制空气与阵列模头温度、空气压力和聚合物进料速率,可以调节在熔纺工艺期间形成的纤维的直径。
典型的熔纺模头示于图1中,其包括由空腔界定并与多个喷丝头喷嘴流体连接的单个区。在这一设备中,制备具有单一组希望性能(纤维直径、单位重量等)的单一类型的织物。参照图1,设备02包括模块04,其包括一个开口08以允许熔融聚合物10进入由区06形成的腔室。当区06内部压力推动熔融聚合物穿过喷丝头喷嘴16时,形成熔融聚合物的长丝20。图1实施方案中的喷丝头喷嘴16各自被较大同心导管18包围,平行于正在形成的长丝20流动的空气,优选加热的空气(例如对于用于减细长丝的″主空气″描述的那样)经过该导管18从导管18处的开口以某种角度向外汇合。可以经由与空气导管18流体连接的通道12和14提供主空气(加热的或未加热的)。当然,长丝20最终将骤冷和缠结而形成包含作为熔融聚合物10提供的聚合物材料的织物。
适合于形成本文描述的ISL的熔纺模头的一个特定的实施方案参照图2详述。图2所示的是包括一个模头24的熔纺设备22,该模头包括三个熔纺区26、32和38,其中每个区包括各自与相应区流体连接的多个喷嘴52、54和56,和其中每个区分别经由开口28、40和34与熔体挤出机流体连接。如在图1中的设备02中那样,从挤出机提供并任选地由齿轮泵辅助的熔融聚合物经由开口28、26和38分别作为熔体流30、36和42泵送。每个流30、36和42可以与本文对于相应的成品描述的相同或不同。然后通过压力推动熔融聚合物经过喷丝头喷嘴48以形成熔融聚合物的长丝。经过这组与区26流体连接的喷丝头喷嘴48,一种织物如果由长丝52形成将与相邻的长丝缠结。同样,经过这组与区38流体连接的喷丝头喷嘴48,织物由长丝54形成,该长丝54与由长丝52形成的织物缠结。最后,经过这组与区32流体连接的喷丝头喷嘴48,织物如果由长丝56形成与长丝52缠结。如图2的实施方案所示,主空气(加热的或未加热的)穿过与同心空气导管50流体连接的通道44和46。区26、32和38中的压力以及温度及其它变量可以独立地控制,因此影响最终产物的性能。在这个实施方案中,每个区中的材料的通量、纤维直径等可以独立地控制,待挤出和纺丝的材料也能这样。然而,制造本文所述ISL的适合的熔纺设备不限于仅一个模头,可以有各自与其自己的熔体挤出机流体连接的多个模头。
在图2中,将丙烯-α-烯烃弹性体挤出到模头中进入具有多个喷嘴的中心区。将聚丙烯和/或PET和/或聚乙烯中任一种或共混物挤出到中心区每一侧上的相邻区中。然后经过喷嘴熔纺材料,其中一些正形成的长丝可以彼此缠结在一起,而仍维持具有夹在两个热塑性材料面层之间的弹性体的明显的三层结构。在熔纺模头的这个实施方案中提供允许主空气流动的装置以致空气与正在形成的长丝平行或几乎平行流动并当长丝形成纤维时减细长丝。
ISL可以具有部分地由其整体性质限定的许多性能,或构成其中的织物的纤维的那些。在某些实施方案中,本文描述的熔纺纤维具有大于4或6或8或10或12μm的平均直径,并在其它实施方案中具有小于80或50或40或30或20或10或5μm的平均直径。在又一个实施方案中,构成ISL的纤维具有5或6或8或10至20或50或80或100或150或200或250μm的平均直径。
在冷却之后或在冷却期间,收集熔纺纤维以形成层状结构或ISL。具体来说,在本领域中已知的任何合乎需要的设备例如位于喷嘴下面或横跨喷嘴的移动筛网、移动带或收集(光滑或图案化/压花)鼓(一个或多个)上收集纤维。为了在纺丝喷嘴下方提供足够空间用于成纤、减细和冷却,在聚合物喷嘴尖端和筛网或收集鼓顶部之间希望形成3英寸至2英尺或更多的距离。在某些实施方案中,所述层的纤维不通过二次方法彼此结合。
原位层压体
可以在化学、物理或这两方面不同的长丝的相邻区可以纺丝而形成原位缠结的层状结构(或层压体),或换言之,形成″原位层压体″。在某些实施方案中,本文公开的ISL包括至少一个弹性层,但是也可以包括本领域中已知的任意数目的其它层例如″面层″。此种层可以为织物添加柔软感觉和/或提供延伸性以允许弹性织物层拉伸和缩回。然而,可以有两个、三个、四个或更多与弹性层相邻的织物层。在一个特定的实施方案中,所述两个或更多个熔纺织物层包括至少两个面层和弹性层,所述弹性织物层位于所述两个面层之间。
面层可以由单成分或双成分纤维构成和由可以熔纺,可延伸的任何材料,或可以经由机械手段变得可延伸的任何材料制造。在某些实施方案中,面织物层包括选自以下的材料:聚丙烯(例如,均聚物、抗冲共聚物、共聚物)、聚乙烯(例如,LDPE、LLDPE、HDPE(共聚物和嵌段共聚物))、官能化聚烯烃(例如,ExxelorTM马来酸酐官能化弹性体乙烯共聚物)、塑性体(例如,乙烯-α-烯烃共聚物)、聚氨酯、聚酯例如聚对苯二甲酸乙二醇酯、聚乳酸、聚氯乙烯、聚四氟乙烯、苯乙烯类嵌段共聚物、乙烯-乙酸乙烯酯共聚物、聚酰胺、聚碳酸酯、纤维素材料(例如,RayonTM、LyocellTM、TencilTM)、弹性体、聚(乙炔)、聚(噻吩)、聚(苯胺)、聚(芴)、聚(吡咯)、聚(3-烷基噻吩)、聚(亚苯基硫醚)、聚萘、聚(亚苯基亚乙烯基)、聚(偏二氟乙烯)和这些材料中任何两种或更多种的共混物。在某些实施方案中,当ISL中没有弹性层时,所有层可以包括这些材料中之一或共混物。
在某些实施方案中,弹性层还可以包含热塑性材料类型的材料(非弹性)和弹性材料的共混物。因此,例如,弹性层可以是丙烯-α-烯烃弹性体和聚丙烯均聚物或聚乙烯按任何适合比例的共混物。可以与弹性材料共混的其它材料包括,但不限于,塑性体(例如,乙烯-α-烯烃共聚物和嵌段共聚物)、聚氨酯、聚酯例如聚对苯二甲酸乙二醇酯、聚乳酸、聚氯乙烯、聚四氟乙烯、苯乙烯类嵌段共聚物、乙烯-乙酸乙烯酯共聚物、聚酰胺、聚碳酸酯、纤维素材料(例如,RayonTM、LyocellTM、TencilTM)、弹性体、聚(乙炔)、聚(噻吩)、聚(苯胺)、聚(芴)、聚(吡咯)、聚(3-烷基噻吩)、聚(亚苯基硫醚)、聚萘、聚(亚苯基亚乙烯基)、聚(偏二氟乙烯)和这些材料中任何两种或更多种的共混物。
在一个示例性的ISL中,ISL包括至少两个由聚丙烯(例如,ExxonMobil SFT 315)制造的面层和一个由丙烯-α-烯烃弹性体(例如,Vistamaxx特种弹性体6202,MFR 18dg/min)制造的弹性层,其中所述面层夹持弹性层。
ISL的另一个示例性的实施方案包括由金属茂丙烯均聚物(例如,AchieveTM 6936聚丙烯)制造的面层和丙烯-α-烯烃弹性体的弹性层。
另一个示例性的实施方案包括夹在EPDM层(例如,VistalonTM 7001乙烯丙烯二烯三元共聚物)之间的丙烯-α-烯烃弹性体。又一个示例性的实施方案包括夹在聚乙烯层之间的丙烯-α-烯烃弹性体。
ISL的又一个示例性的实施方案包括夹在聚对苯二甲酸乙二醇酯织物层之间的丙烯-α-烯烃弹性体织物层。

ISL的任何层或复合材料的辅助织物和/或膜的任何层可以包括其它添加剂。添加剂可以按任何合乎需要的水平存在,它们的实例包括0.1至3或4或5或10wt%,按纤维或织物或膜的重量计。本文所使用的″添加剂″包括,例如,稳定剂、表面活性剂、抗氧化剂、抗臭氧剂(例如硫脲)、填料、迁移(预防)剂、着色剂、成核剂、抗粘连剂、UV阻滞剂/吸收剂、烃树脂(例如,OpperaTM树脂、PicolyteTM增粘剂、聚异丁烯等)及其它增粘剂、油(例如,石蜡油、矿物油、芳族油、合成油)、滑爽添加剂、亲水性添加剂(例如,IrgasurfTM 560HL)、疏水性添加剂(例如,蜡)和它们的组合。主和副抗氧化剂包括,例如,位阻酚、位阻胺和磷酸酯。滑爽剂包括,例如,油酸酰胺和芥酸酰胺。填料的实例包括炭黑,粘土、滑石、碳酸钙、云母、二氧化硅、硅酸盐和它们的组合。其它添加剂包括分散剂和催化剂钝化剂例如硬脂酸钙、水滑石和氧化钙,和/或本领域中已知的其它酸中和剂。添加剂可以通过任何手段例如通过在熔纺之前干燥共混添加剂与纯聚合物材料的粒料,或通过获得已经具有添加剂(一种或多种)的织物材料而添加到构成ISL和/或复合材料的各个层的材料中。
无论用来构成ISL的材料如何,每个层可以具有相似的或不同的性能。例如,在某些实施方案中,那些层中任一个或多个具有5或10或20或30至40或50或60或70或80或100或150或200g/m2的单位重量。此外,在某些实施方案中,构成所述织物的纤维的平均直径小于0.1或1.0或2.0至15或20或30或40或50或80或100或120μm,或在0.1或5或10或15至30或40或50或80或100或120μm的范围内。在还有的其它实施方案中,相邻织物中的每单位面积的纤维的数量密度在20或30至200或250或200或300或350的范围内。
例如,可以制备具有织物层的ISL,该织物层的纤维具有恒定旦尼尔(或纤维平均直径),但是单位重量有不同。假定,使用如图2所示1米宽的模头并且由弹性体例如丙烯-α-烯烃弹性体制造的织物的目标单位重量是80g/m2。因此,挤出弹性体的每一排喷嘴将具有8克聚合物/分钟(即,在8g/排下,10排=80g)的输出量。假定喷嘴的外排具有内喷嘴两倍的通量,所以外区喷嘴将产生16g/排。最终ISL将由32g/m2面层织物、80g/m2弹性织物和另一个32g/m2面层织物组成,总织物单位重量为144g/m2。这种结构的面层含有的纤维长度将是相等质量芯织物将含纤维长度的两倍。
作为另一个实例,可以制备具有织物的ISL,该织物的纤维具有不同旦尼尔(或纤维平均直径)。具有30%更细旦尼尔纤维的面层将产生与芯纤维相比两倍长度的纤维。因此,使用面层由30%更细旦尼尔纤维构成的上述实例,面层中纤维每单位面积的额外长度的总量将是芯的4倍。这可能允许具有有限约束的织物具有更大延伸性,以及使更蓬松织物可以感知为更柔软。
在一个特定的实施方案中,所述面层具有在0.1或1或5或10至20或30或40或50g/m2范围内的单位重量,其中所述面层的单位重量比所述弹性层的单位重量小至少5或10或20或30或40%。
在另一个特定的实施方案中,所述面层具有在0.1或1或5或10至20或30或40或50g/m2范围内的单位重量,其中每个面层的单位重量相差至少5或10或20或30或40%。
在又一个特定实施方案中,构成弹性织物的纤维的平均直径在0.1或1.0或2.0至15或20或30或40或50或80或100或120μm的范围内,其中面层纤维的平均直径比弹性层纤维的平均直径小至少5或10或20或30或40%。
并且在又一个特定实施方案中,构成第一面层的纤维的平均直径在0.1或1.0或2.0至15或20或30或40或50或80或100或120μm的范围内,其中其它一个或多个面层的纤维的平均直径比第一面层的平均直径小至少5或10或20或30或40%。

双组分纤维和不同形状
在某些实施方案中,用来形成ISL层中任何一个或全部的纤维是双组分或″共轭″纤维。这些包括是并列式、分节、鞘/芯、天星状结构(″基体原纤维″)和本领域中已知的其它的结构。因此,双组分纤维是具有横截面形态的纤维,该横截面形态在变化几何结构方面是至少两相的。在某些实施方案中,用来制备纤维的聚合物中至少一种是丙烯-α-烯烃弹性体。共轭纤维的第二、第三等组分可以由任何适合的材料制成例如聚丙烯、聚乙烯(例如,LDPE、LLDPE、HDPE)、塑性体(例如乙烯-α-烯烃共聚物)、聚氨酯、聚酯例如聚对苯二甲酸乙二醇酯、聚乳酸、聚氯乙烯、聚四氟乙烯、苯乙烯类嵌段共聚物、丙烯-α-烯烃弹性体(例如,Vistamaxx)、乙烯-α-烯烃弹性体(例如、InfuseTM弹性体)、乙烯-乙酸乙烯酯共聚物、聚酰胺、聚碳酸酯、纤维素材料(例如,棉、RayonTM、LyocellTM、TencilTM)、木材、粘胶(viscose)和这些材料中任何两种或更多种的共混物。尤其优选的第二(或第三等)组分是聚乙烯。制备双组分纤维的主要目的是开发任一聚合物本身不存在的能力。通过这一技术,可以制备可以想到的任何横截面形状或几何结构的纤维。并列式纤维一般用作自卷曲纤维。存在用来获得自卷曲纤维的数种体系。它们中之一基于每种组分的不同收缩特性。已有基于组分的不同电子性能制备自卷曲纤维的尝试。一些类型的并列式纤维随着牵引张力移除而自发地卷曲并且其它纤维具有″潜在卷曲″,这在某些环境条件获得时出现。在一些实施方案中,当将纤维沉浸在水中可以消除可逆卷曲并当干燥纤维再出现可逆卷曲时,使用″可逆″和″不可逆″卷曲。这种现象基于组分的溶胀特性。当纤维用作热粘结的非织造网幅中的粘结纤维时,利用在纤维两面上的不同熔点。
鞘-芯双组分纤维是其中组分之一(芯)完全被第二组分(鞘)包围的那些纤维。在某些实施方案中,ISL的一个或多个层的纤维是双组分的。粘附并不总是对于纤维完整性重要。制备鞘-芯纤维的最常用的方法是这样一种技术,其中将两种聚合物液体分开地引导至非常接近于喷丝孔的位置,然后以鞘-芯形式挤出。在同心纤维的情况下,提供″芯″的喷嘴在纺纱喷嘴出口的中心并且芯聚合物流体的流动条件被严格地控制以维持当纺纱时这两种组分的同心度。偏心纤维制备基于数种方法:偏心布置内部聚合物孔道并控制两种组分聚合物的供应率;接近鞘组分熔体的供给源引入不同元素;临到自喷嘴出来时与同心鞘-芯组分合并引入单组分的料流;和通过让纺丝同心纤维在热边缘上通过而使该纤维变形。由两种聚合物的混合物以所要求的比例纺丝基质原纤维;其中一种聚合物以小液滴形式悬浮在第二熔体中。基质原纤维制备中的特征为希望在喷丝孔下面立即强制冷却纤维。两种组分的不同的可纺性将几乎禁止该混合物的可纺性,除低浓度混合物(小于20%)之外。双组分纤维用来制备进入如下产品的织物:尿布、女性护理品和成人失禁产品(作为顶片、后片、腿袖带、弹性腰带、转移层);气流成网非织造结构用作湿巾中的吸收性芯;并用于纺丝花边非织造产品如医疗一次性织物,和过滤产品。
此外在某些实施方案中,ISL层的任何一个或全部可以是包含基于丙烯的纤维的混合纤维织物。混合纤维织物公开在例如,US 2008/0038982中,引入本文供参考。可以有一种、两种或更多种与所述基于丙烯的纤维一起的其它类型的纤维,包括由以下物质制造的纤维:聚丙烯、聚乙烯、塑性体、聚氨酯、聚酯例如聚对苯二甲酸乙二醇酯、聚乳酸、聚氯乙烯、聚四氟乙烯、苯乙烯类嵌段共聚物、丙烯-α-烯烃弹性体(例如,VistamaxxTM)或本文所述的其它弹性体,乙烯-乙酸乙烯酯共聚物、聚酰胺、聚碳酸酯、纤维素材料(例如,棉、RayonTM、LyocellTM、TencilTM)、木材、粘胶和这些材料中任何两种或更多种的共混物。
后处理
在不脱离本发明精神和范围的情况下可以进行在本领域中已知的各种其它可能的加工和/或修整步骤,例如切割、处理、印刷图形等。例如,ISL(有或者没有如下所述的副层)可以任选地沿横向(″CD″)和/或纵向(″MD″)机械地拉伸以提高膨松、感觉和延伸性。在一个实施方案中,可以让ISL经过沿CD和/或MD方向有槽的两个或更多个辊。此种有槽的卫星/砧型(satellite/anvil)辊配置描述在US 2004/0110442和US2006/0151914和US 5,914,084中,引入本文供参考。所述有槽辊可以由钢或其它硬质材料(例如硬质橡胶)构成。如果需要的话,可以通过在本领域中已知的任何适合的方法施加热,例如热空气、红外线加热器、加热夹辊或ISL围绕着一个或多个热辊或蒸汽罐部分包裹等。还可以将热施加于有槽辊本身上。还应该理解,其它有槽辊配置是同样适合的,例如彼此紧密相邻布置的两个有槽辊。除有槽辊之外,其它技术也可以用来沿一个或多个方向机械地拉伸复合材料。例如,可以沿MD和/或CD机械地拉伸非织造网幅的自定中心啮合圆盘描述在US 4,223,059、US4,285,100和US 4,368,565中,引入本文供参考。在另一个实例中,可以让复合材料穿过拉伸复合材料的拉幅机。此种拉幅机是在本领域中熟知的并描述在例如,US 2004/0121687中,引入本文供参考。
在某些实施方案中,ISL可以与其本身或与其它副层形成复合材料。多层结构例如ISL和/或包括ISL的复合材料的各个层的连接或粘结可以进行以致CD和/或MD取向赋予ISL和/或复合材料,特别是在ISL包括至少一个弹性层的情况下。可以采取许多途径形成包括弹性膜和/或织物层的多层结构,该弹性膜和/或织物层在一旦层压层粘结在一起时仍保持弹性。一种途径是在将织物层粘结到弹性膜上之前折叠,弄皱,弄绉或聚集织物层。在规定点或线(不连续地跨越膜的表面)处将聚集的织物粘结到膜上。在膜/织物处于松弛状态时,所述织物在膜上保持弄皱或起皱;一旦拉伸弹性膜,织物层变平直到起皱材料基本上平坦,此时弹性体拉伸停止。
赋予CD和/或MD拉伸的另一种途径是拉伸弹性膜/织物,然后在拉伸膜的同时将织物粘结到膜上。同样,在规定点或线处将织物与膜粘结,而不是连续地跨越膜的表面。当允许拉伸膜松弛时,织物在未拉伸弹性膜上弄皱或起皱。
另一种途径是在将织物粘结到弹性体层上之前″颈缩″织物,如US5,336,545、US 5,226,992、US 4,981,747和US 4,965,122中所述,引入本文供参考。颈缩是这样一种方法,通过该方法,沿一个方向牵引织物,这使织物中的纤维紧密滑动在一起,并且织物沿垂直于牵引方向的方向的宽度减小。如果颈缩织物与弹性层点粘结,则所得的层状结构将稍微沿垂直于在颈缩过程中牵引织物的方向的方向拉伸,因为颈缩织物的纤维可以当层状结构拉伸时彼此滑离。
又一种途径是弹性多层结构一旦形成时将该弹性多层结构活化。活化是使弹性层状结构变得易于拉伸的方法。最通常,活化是弹性层状结构的物理处理、改性或变形,所述活化通过机械法进行。例如,弹性层状结构可以通过使用啮合辊逐渐拉伸,如US 5,422,172或US 2007/0197117中所述,引入本文供参考,以使该层状结构变得可拉伸和可恢复。最后,弹性膜或织物可以使得它不需要活化并且简单地形成到和/或粘结到辅助层上而形成弹性层状结构。此种方法还可以用于非弹性层状结构以改进其它性能例如褶皱和软度。
在某些实施方案中,面层是固有非弹性的以致当结合到ISL中时,所述面层是非约束性的且可延伸的,而无需任何在先的机械拉伸。例如当由丙烯-α-烯烃弹性体制造的弹性织物层夹持在两个可延伸聚丙烯或聚丙烯/PET射流喷网法织物之间时,情况就是这样。
副层-复合材料
在任何情况下,本文描述的ISL可以与一个或多个副层结合和/或结合到一个或多个副层上以形成″复合材料″,所述副层包含其它织物、网、共成型织物、纱布和/或膜,它们中的任何一种可以由天然材料、合成材料或其共混物制备。在某些实施方案中,该材料可以是可延伸的、弹性或塑性的。副层可以通过本领域中已知的任何手段例如通过在加热、空气压力或水压力下接触以使织物(或膜)层与ISL的至少一个面缠结和/或连接而与ISL结合。
在特定的实施方案中,一个或多个副层包含选自以下的材料:聚丙烯(例如,均聚物、抗冲共聚物、共聚物)、聚乙烯(例如,LDPE、LLDPE、HDPE)、塑性体(乙烯-α-烯烃共聚物和嵌段共聚物)、聚氨酯、聚酯例如聚对苯二甲酸乙二醇酯、聚乳酸、聚氯乙烯、聚四氟乙烯、苯乙烯类嵌段共聚物、乙烯-乙酸乙烯酯共聚物、聚酰胺、聚碳酸酯、纤维素材料(例如,棉、RayonTM、LyocellTM、TencilTM)、木材、粘胶、弹性体和这些材料中任何两种或更多种的共混物。
副层(一个或多个)可以呈膜、织物或这两种形式。膜可以是流延、吹塑膜,或通过任何其它合适的方法制得。当副层是织物时,该副层可以是熔纺、梳理、干法成网或湿法成网织物,它们中任何一种可以是射流喷网法的。干法成网方法包括机械手段,例如如何制备梳理织物,和空气动力学手段,例如气流成网方法。干法成网非织造物是用短纤维加工机械例如梳理机和回丝机制成的,所述加工机械设计用来操作干燥状态下的短纤维。还包括在这种类别中的是由呈丝束形式的纤维制造的非织造物和由短纤维和缝合长丝或纱线构成的织物,即缝合非织造物。通过湿法成网方法制得的织物用与纸浆纤维化例如锤磨机和纸成型相联系的机械设备制成。网幅粘结方法可以描述为化学方法或物理方法。在任何情况下,干法和湿法成网织物可以射流和/或水力缠结而形成射流喷网法织物,如本领域中已知的那样。化学粘结是指使用水基和溶剂基聚合物将纤维网幅粘结在一起。这些粘结剂可以通过浸透(浸渍)、喷雾、印刷或作为泡沫施加来施加。物理粘结方法包括热力学方法例如压延和热空气粘结,和机械法例如针刺和水力缠结。熔纺非织造物由一种连续方法制造:通过熔体挤出纺丝纤维,然后通过转向器直接分散到网幅中或可以用空气流引导。
更具体地说,″梳理″是解缠结、清洁和掺合纤维以制备用于进一步加工成非织造织物的网幅的方法并且是本领域中熟知的。当使用这些方法制备时,织物称作″梳理″织物。目的是取得大量纤维簇绒(tuft)并制备均匀、清洁网幅。梳理方法的实例描述在US 4,105,381中,引入本文供参考。该方法主要排列通过机械缠结和纤维-纤维摩擦维持在一起作为网幅的纤维。梳理的主要类型是辊梳理。梳理作用是纤维在一系列互相配合的梳理辊上在锯齿线的点之间的梳理或工作。移除短纤维和不相干体,打开纤维簇绒,并近乎平行排列纤维。当表面之一按大于其它表面的速度移动时,发生纤维的梳理或平行化。当所述点沿相同方向排列并且较迅速移动的表面从较缓慢移动的表面移除或转移时,纤维被移除或″剥除″。
设计用来制备非织造网幅的高速梳理机可以配备有一个或多个主机筒、辊或固定顶端、一个或两个落纱机或这些主要部件的不同组合。单机筒梳理机通常用于要求纵向或平行纤维取向的产品。双机筒梳理机(或″串连″梳理机)基本上是通过剥除机(stripper)的部分和进料辊连接在一起的两个单机筒梳理机以从第一工作区输送和进料网幅到第二工作区。两个梳理单元一前一后地连接分布工作区并允许按与较慢单机筒机器相当的网幅质量水平达到更大纤维通量。辊-顶梳理机(roller-top card)可以具有五至七组劳动者和剥除机以混合和梳理机筒上携带的纤维。新成组纤维到梳理区的多次转移行为和再引入提供提高网幅均匀性的加倍作用。固定顶端梳理机(stationary-top card)具有安装在板上的金属布,该板围绕着机筒的上边缘凹入地布置。如此建立的额外的梳理表面提供扩展的纤维排列而具有最小纤维提取。
在某些实施方案中,ISL和/或复合材料可以包括一个或多个共成型织物层。形成此种织物的方法描述在例如,US 4,818,464和US 5,720,832中,引入本文供参考。一般而言,可以形成两种或更多种不同热塑性和/或弹性材料的织物。例如,本文描述的共成型织物可以包含1或5或10或20或40或50至60或70或80或90或99wt%的热塑性材料如聚丙烯或弹性体例如丙烯-α-烯烃和99或90或80或70或60至50或40或20或10或5或1wt%的其它热塑性材料例如其它聚丙烯、聚乙烯、聚氨酯等,或弹性体例如丙烯-α-烯烃弹性体或苯乙烯类嵌段共聚物。因此,在一个方面中,提供熔融挤出的主要材料(例如,聚丙烯或弹性体)和任选地,一种或多种其它材料(弹性、吸附、热塑性材料等)引入到惰性气体的至少一个迅速移动料流或射流的剪切层上,所述惰性气体来自围绕高速气体输送喷嘴布置或在所述高速气体输送喷嘴的交替侧或相对侧上布置的两个或更多个挤出开口或开口组。从这些开口挤出的材料可以是相同材料或,也可以是化学和/或物理性能方面彼此不同的材料。命名为第一、第二等热塑性、吸收或弹性材料,所述材料可以具有相同或不同的化学组成或分子结构并且,当具有相同分子结构时,可以在分子量或导致物理性能差异的其它特性方面不同。在其中使用在某些方面,例如物理性能方面彼此不同的热塑性材料的那些情况下,挤出头或模头将配备有多个室,一个室用于所述热塑性材料中的每一种,例如第一、第二等热塑性材料。即,模头配备有用于第一热塑性材料的第一室和用于第二热塑性材料的第二室等。相对照而言,此种配置,其中单一室配备有为所述单一室和第一和第二热塑性材料挤出出口开口中的每一个之间提供连通的导管或通道,当第一室和第二室分别用于第一和第二热塑性材料时,每个室配备有到仅一个挤出出口开口或开口组的通道。因此,第一热塑性材料室利用第一热塑性材料通道与第一挤出出口开口连通,而第二热塑性材料室经由第二热塑性材料通道与第二热塑性挤出开口连通。

本文描述的ISL和/或复合材料可用来形成任何类型的最终用途制品或用于任何合乎需要的最终用途应用。这些应用包括吸收或阻隔性产品例如,但不限于,个人护理品、婴儿尿布、训练罩、吸收底垫、游泳衣、擦拭物、女性卫生产品、绑带、伤口护理品、医生衣服、手术长袍、过滤器、成人失禁产品、手术单、覆盖物、衣服和清洁制品和设备。
在一个实施方案中,吸收制品是一次性尿布,例如,US 2008/0119102中公开的那样,引入本文供参考,该文献大体上限定了前腰部分、后腰部分和将所述前和后腰部分互联的中部。所述前和后腰部分包括尿布的一般部分,它们经构造在使用过程中分别大体上在穿戴者的前和后腹部上延伸。该尿布的中部包括尿布的一般部分,其经构造延伸经过穿戴者腿之间的胯部。因此,中部是其中尿布中通常发生重复液体浪涌的区域。例如,这些结构中的任一个或多个可以包含本文描述的ISL或复合材料。

为了提供改进的配合和帮助减少身体分泌液从尿布的渗漏,尿布侧边缘和末端边缘可以用适合的弹性构件加以弹性化。例如,尿布可以包括腿弹性物,该腿弹性物经构造可操作地拉紧尿布的侧边缘以提供加以弹性化的腿带,该带子可以围绕着穿戴者的腿紧密地配合以减少渗漏和提供改进的舒适和外观。腰弹性物用来使尿布的末端边缘弹性化以提供加以弹性化的腰带。该腰弹性物配置用来提供围绕着穿戴者的腰的弹性、舒适紧密的配合。可以形成本文所述ISL或复合材料的潜弹性材料,例如丙烯-α-烯烃弹性体适合于用作腿弹性物和腰弹性物。此类材料的示例是包括背片或与背片粘附的片材,以致弹性压缩力被施加于背片上。
众所周知,紧固件,例如钩和环紧固件可以用来将尿布固定在穿戴者上。或者,可以采用其它紧固件,例如按钮、插销、固定杆、粘合带紧固件、粘聚性物、织物和环紧固件等。在所示实施方案中,尿布包括与紧固件连接的一对侧板(翼或耳),表示为钩和环紧固件的钩部分。一般而言,所述侧板与尿布的在腰部分之一中的侧边连接并从那里向外横向地延伸。所述侧板可以使用潜弹性材料加以弹性化或赋予弹性。
尿布还可以包括设置在顶片和液体保持结构之间的浪涌控制层以迅速地接受流体分泌液和将该流体分泌液分布到尿布内的液体保持结构中。尿布还可以包括设置在液体保持结构和背片之间的透气层,也称作间隔物,或间隔层,以隔离背片与液体保持结构而减少衣服在透气性外覆盖物或背片的外表面处的潮湿。这些结构中任一种可以包括本文描述的ISL和构造。
一次性尿布还可以包括一对容积挡板,其配置用来提供对身体分泌液的侧向流动的屏障。该容器挡板可以沿着相邻液体保持结构侧边的尿布的横向相对侧边设置。每个容器挡板通常限定不连接的边缘,其配置用来在至少尿布的中部维持直立、垂直构型以形成相对穿戴者身体的密封。该容器挡板可以沿着液体保持结构的整个长度纵向地延伸或可以仅沿着液体保持结构的长度部分延伸。当容器挡板长度比液体保持结构短时,容器挡板可以选择性地沿着尿布在中部中的侧边布置在任何地方。此种容器挡板是本领域技术人员公知的。

Claims (25)

1.包括两个或更多个熔纺织物层的熔纺原位层压体(″ISL″),其中彼此相邻的层彼此原位缠结而界定各层之间混合纤维的界面区域。
2.权利要求1的原位层压体,其中在所述层之间不存在粘合剂。
3.权利要求1或2的原位层压体,其中所述原位层压体没有经历空气-或水力缠结工艺。
4.前述权利要求中任一项的原位层压体,其中相邻层具有大于10克的剥离强度。
5.前述权利要求中任一项的原位层压体,其中(a)所述织物的单位重量不相同,(b)构成所述织物的纤维的平均直径不相同,(c)所述织物的组成不相同,(d)相邻织物中每单位面积的纤维的数量密度不相同,(e)所述纤维的横截面形状不相同或(f)所述织物的纤维(例如,双组分纤维)的横截面形态不相同,(g)或这些描述信息中两种或更多种的任何组合。
6.前述权利要求中任一项的原位层压体,其中至少一个织物层是弹性的。
7.前述权利要求中任一项的原位层压体,其中所述两个或更多个熔纺织物层是同时或几乎同时形成的。
8.前述权利要求中任一项的原位层压体,其中所述两个或更多个层是熔喷的。

10.权利要求6的原位层压体,其中所述弹性织物包含选自以下的弹性体:丙烯-α-烯烃弹性体、天然橡胶、合成聚异戊二烯、丁基橡胶、卤化丁基橡胶、聚丁二烯、苯乙烯-丁二烯橡胶、苯乙烯类嵌段共聚物、丁腈橡胶、氢化丁腈橡胶、氯丁二烯橡胶、聚氯丁二烯、氯丁橡胶、乙烯-丙烯橡胶和乙烯-丙烯-二烯橡胶、表氯醇橡胶、聚丙烯酸酯类橡胶、硅氧烷橡胶、氟硅氧烷橡胶、含氟弹性体、全氟弹性体、聚醚嵌段酰胺、氯磺化聚乙烯、乙烯-乙酸乙烯酯、乙烯-α-烯烃无规和嵌段共聚物、热塑性弹性体、热塑性硫化橡胶、热塑性聚氨酯、热塑性烯烃、聚硫橡胶或这些弹性体中任何两种或更多种的共混物。
11.权利要求6的原位层压体,其中所述弹性织物包含丙烯-α-烯烃弹性体,该丙烯-α-烯烃弹性体具有小于20或24或40或60或80dg/min的MFR,小于80J/g的Hf和在5-30wt%范围内的源自共聚单体的含量,按所述丙烯-α-烯烃弹性体的重量计。
12.前述权利要求中任一项的原位层压体,其中所述两个或更多个熔纺织物层包括至少两个面层和弹性层,所述弹性织物层位于所述两个面层之间。
