Description
技术领域
本发明涉及适合用作尿布侧翼(diaper side panel)的抗撕裂的弹性层叠物。该层叠物包括弹性基底,所述弹性基底与至少一层拉紧的纺粘型无纺网结合(bond),且所述弹性基底通常结合在两层拉紧的纺粘型无纺网之间,该纺粘型无纺网包括含有聚乙烯的热塑性丝(filament)。于是,该层叠物以递增方式横向拉伸,以提供大于100%的使用拉伸率(service stretch)以及大于0.35的强度比。本发明还涉及用于制造这种弹性层叠物的方法。在一个实施方案中,该层叠物用作尿布的有松紧性的耳状物(ear)。
背景技术
覆盖有无纺物的弹性织物用于各种工业和消费品领域中。具体地说,无纺弹性织物的网用于生产一次性床单、一次性服装、以及卫生和清洁产品,例如卫生巾、失禁垫和婴儿尿布。但是,这种网通常不具有能够使其适合用作尿布侧翼的足够的抗撕裂强度。
一些现有技术专利描述了可以用于尿布侧翼的不同弹性织物材料。例如,Buell等人的美国专利No.5674216描述了零应变层叠物的使用,该层叠物是通过对在松弛状态下组合的层叠物进行递增拉伸而产生的。但是,这种层叠物可能没有用于高拉伸侧翼应用的足够的抗撕裂性。
覆盖有无纺物的弹性织物可以使用各种技术来制造。一种方法需要使用热熔粘合剂或超声波将预先制作的连续丝(例如纺粘纤维或短纤维(切断纤维))的无纺物(例如热结合的粗梳无纺物)结合到弹性膜上。所得到的层叠物可以根据各种技术处理以产生弹性层叠织物。WO-A-9855295描述了用于生产由两个或三个纺织品层组成的复合材料的过程,其中,对形成该纺织品层的纤维进行结合,并通过含有一对刻花辊的压光机使这些层相互结合。生产并控制这些辊以用于尖端对尖端操作(tip-to-tip operation),即,一个辊的所有突起与另一个辊的突起是同相的,并形成其密度对应于这两个辊上的突起密度的结合点图案。
WO-A-0004215描述了通过将由热塑性材料(如聚丙烯)制成的纤维或丝的网(如纺织纤维的网)进行热固结而生产无纺织物的方法。通过用带有突起的辊与光面辊的配合进行压光而获得结合或固结。
美国专利No.5422172描述了递增拉伸的无纺纤维网与弹性膜的弹性层压片材及该片材的制造方法。据称,该弹性层叠物可用于尿布、外科手术服、床单、衣服、卫生产品等。
尽管上述专利和申请公开了各种用于形成弹性层叠物的方法,但其中许多都没有教导用于在受到高应变或应力时具有抗撕裂性的尿布侧翼的弹性层叠物的制造方法。美国专利No.6942748描述了结合于两层或更多层由非弹性热塑性纤维形成的无纺网之间的弹性膜。据称,该层叠物在预定的横向上的弹性伸长值比无纺网的预定弹性伸长值大,并且在预定的横向上具有至少3000g/英寸的最终断裂力。该专利提供了具有高抗撕裂性的较高重量的无纺物,但没有教导使用相对低基重的无纺物来形成高拉伸率产品。由于抗撕裂性是通过使用高度膨化(bulked)的无纺物来实现的,因此,该方法不适合用于尿布的侧翼,这是因为,其会抑制闭合带固定到弹性膜上,并且需要使用固定区(deadened zone)来作为弹性层叠物和闭合带之间的连接。因此,一直需要生产具有改进的柔软性、与闭合带的相容性以及高抗撕裂性的尿布侧翼弹性层叠物的改进方法。
发明内容

在本文中使用的术语“加工方向”指形成前体网的方向,其为未切网的纵向方向。
在本文中使用的术语“横向”指与加工方向成90°的交叉方向,且其在前体网的宽度上延伸。
在本文中使用的术语“松弛状态”指施加于材料上的唯一的张力是由卷绕机提供的用以防止网粘在结合辊隙中的低卷绕张力。
在本文中使用的术语“拉紧状态”指网处于加工方向的应变下或处于辐射热和加工方向应变的组合下,这使得网在横向上从其未受支撑的边缘收缩至少10%、但低于40%。

本文中的弹性层叠物包括弹性基底,所述弹性基底与至少一层拉紧的纺粘型无纺网结合,但所述弹性基底通常结合在两层拉紧的纺粘型无纺网之间。所述纺粘型无纺网包括含有至少约10重量%、通常至少约20重量%、更通常至少约50重量%聚乙烯的热塑性丝。例如,丝可以由聚乙烯纤维或聚乙烯与下列物质的混合物纤维组成:聚丙烯、聚酯、或可生物降解的聚乳酸(PLA)。无纺网可以是连续丝的网、或丝与纤维的组合的网。纺粘型无纺网可以包括熔喷纤维。在一个实施方案中,所述网由连续的长丝纤维形成,这些长丝纤维通过以连贯的图案分布的结合点进行结合。结合点可以设置于密集区域中,所述密集区域与具有显著较低的结合点密度的区域组合,或者结合点可以是横跨该层叠物均匀分布的单独的结合位点。在一个实施方案中,在无纺网内,结合的区域占该网的总表面的约1%~约30%。无纺网在拉紧之前通常具有约10g/m2~约40g/m2的基重。美国专利申请公开No.2007/0249253 A1描述了适用于本文中的结合方法、无纺网和弹性基底,该专利在此引入作为参考。
丝通常是双组分的,这意味着,它们由两种不溶混的聚合物制成,并且至少一种聚合物必须得自于可取向的低结晶度型聚合物(如聚乙烯)。纤维的计数(count)可为约1~约15分特。丝可以由聚乙烯纤维或聚乙烯与下列物质的混合物纤维组成:聚丙烯、聚酯、或可生物降解的聚乳酸(PLA)。例如,可以使用以下组合:聚丙烯-聚乙烯、聚酯-聚乙烯、聚酯-共聚酯-聚乙烯、以及PLA-共聚PLA-聚乙烯。一般而言,丝可以使用已知且常用于生产使用热量固结的纺粘型无纺织物的材料生产。
为了产生拉紧的网,无纺网通常从一个辊上解卷绕并受到高的拉力和热量,这使其在横向上发生受控收缩,然后,将该无纺网结合到弹性基底(例如弹性膜)上。拉紧步骤可以使用任何使无纺网发生横向颈缩的技术来完成。在一个实施方案中,网通过S-辊(所述S-辊可以是冷的也可以是热的),并且出料辊的旋转速度高于进料辊。另一种拉紧技术包括对网进行加热,同时使其穿过一组红外线加热器并施加额外的卷绕张力,以使该网颈缩。也可以使用用于引起无纺物横向颈缩的其它已知方法,只要横向收缩率高于10%且低于40%(通常低于30%)即可。
弹性层叠物进一步包括与至少一层拉紧的无纺网结合的弹性基底。弹性基底通常是聚烯烃型的,其可以加工成膜或加工成具有丝的无纺网,所述丝通过已知的直接纤维挤出方法(例如纺粘方法或熔喷方法或这两者的组合)进行挤出,在一个实施方案中,所述丝用于通过熔体挤出直接层叠到纤维网上。合适的弹性聚合物也可为可生物降解的或环境可降解的。合适的用于膜或无纺物的弹性聚合物包括聚(乙烯-丁烯)、聚(乙烯-己烯)、聚(乙烯-辛烯)、聚(乙烯-丙烯)、聚(苯乙烯-丁二烯-苯乙烯)、聚(苯乙烯-异戊二烯-苯乙烯)、聚(苯乙烯-乙烯-丁烯-苯乙烯)、聚(酯-醚)、聚(醚-酰胺)、聚(乙烯-乙酸乙烯酯)、聚(乙烯-丙烯酸甲酯)、聚(乙烯-丙烯酸)、聚(乙烯-丙烯酸丁酯)、聚氨酯、聚(乙烯-丙烯-二烯烃)、以及乙丙橡胶。也可以采用橡胶状聚合物,例如,由单中心催化剂生产的聚烯烃。可以使用本领域中称为茂金属催化剂的催化剂,通过这种催化剂,可以将乙烯、丙烯、苯乙烯和其他烯烃与丁烯、己烯、辛烯等聚合以提供适用于本发明的弹性体,例如,聚(乙烯-丁烯)、聚(乙烯-己烯)、聚(乙烯-辛烯)、聚(乙烯-丙烯)、和/或它们的聚烯烃三元共聚物。弹性基底通常具有约0.25~约10密耳的规格或厚度。在一次性应用中,弹性基底的厚度通常为约0.25~约2密耳。
在一个实施方案中,弹性基底可以是由基于茂金属的低密度聚乙烯(m-LDPE)或含有苯乙烯/丁二烯/苯乙烯(SBS)、苯乙烯/乙烯-丁烯/苯乙烯(SEBS)、乙烯-乙酸乙烯酯(EVA)、热塑性聚氨酯、或交联橡胶的嵌段共聚物共混物所形成的膜。一般而言,弹性聚合物膜的基重为约18g/m2~约100g/m2。在一个实施方案中,m-LDPE膜的基重为约25g/m2,而嵌段共聚物膜的基重为约50g/m2。而且,期望的是,弹性聚合膜被拉伸50%时,具有不到25%的永久变形。
该至少一层无纺网与弹性基底的结合可以使用各种多层结合技术来完成,例如通过在这些层之间加入热熔粘合剂,然后将这些层压在一起。或者,可以使用本领域已知的超声波结合站(station)或热压结合。
图1示意性地示出了用于生产根据本发明的抗撕裂弹性层叠物的生产线的构造。在图1中,两个纺粘型双组分(例如约50%聚乙烯/50%聚丙烯)网1a和1b从主辊解卷绕,然后,通过以不同速度旋转的S-辊5a和5b拉紧,以提供约10%~20%的横向收缩率。拉紧的网3a和3b与弹性基底2组合,其中,所述弹性基底2可以是例如弹性膜。通过热结合压光机7使这些层附着在一起,该压光机包括经加热的压光辊7a和7b。从压光机7得到的产品是结合或部分结合(即固结或部分固结)的层叠物,由于该层叠物的各层相互接合同时外层无纺网受到张力,因而,其不同于常规类型的热结合层叠物。然后,使所得到的点结合的层叠物4穿过一组交指型环状物(interdigitizingring)6(图2示出了这些致动辊6a和6b的放大视图),所述交指型环状物将递增的拉伸沿横向施加于层叠物上。本发明的最终层叠物8在横向上具有高弹性,且在递增应变的方向具有强的断裂力。层叠物的使用拉伸率大于100%、通常大于150%、更通常大于200%,且强度比大于0.35、通常大于0.40。然后,将最终层叠物8切开,并卷绕在辊上以用于储存或运输给顾客。
在另一个实施方案中,层叠物是通过使拉紧的无纺织物网3a和3b以及弹性基底2穿过超声波结合辊隙(而非图1所示的热结合压光机7)而形成的。当离开所述辊隙时,这三个层成为一层,其中,弹性基底永久地包封在所述两个网3a和3b之间。然后,在递增拉伸站(例如,前述递增拉伸站)对新形成的层叠物进行递增的机械拉伸,以提供具有如上所述的使用拉伸率和强度比的弹性层叠物。然后,将最终层叠物切开并卷绕在辊上以用于储存或运输给顾客。
第一和第二无纺网1a和1b通常是双组分的纺粘型网,例如,由AlbisCorporation以商品名CuratopTM SB提供的网。含有一定比例的来源于聚乙烯聚合物的连续丝的纺粘型无纺物将适于该用途。期望的是,无规排列的连续丝纤维的至少约10%具有大致相等的软化温度。因而,将无纺网焊接到弹性膜上,以提供大于155N/m(400g/英寸)的剥离力,其中,所述焊接通常通过热能和机械能的组合而进行。
图3是图1所示的点结合的层叠物4的加工方向(即截面沿着横向)的放大横截面图。在层叠物4中,弹性基底16结合到层12和14上,所述层12和14各自是包括含有至少约10重量%聚乙烯的热塑性丝的拉紧的纺粘型无纺网。使用经加热的压光辊(例如图1所示的辊7a和7b),在结合点18处将无纺网12和14热结合到弹性基底16上,从而将这些层附着在一起。在热结合过程中,辊7a上的齿挤压层12、16和14的一部分,从而在结合点18处使它们压制和熔化在一起。然后,通过将所得到的层叠物4穿过一组交指型环状物(例如图2所示的致动辊6a和6b),以递增方式对其进行横向拉伸。图4示出了所得的本发明弹性层叠物8的加工方向(即截面沿着横向)的放大横截面图。层叠物8的使用拉伸率大于100%且强度比大于0.35。
除了具有良好的弹性之外,还期望弹性层叠物具有耐刺穿性。例如,如果使用层叠物来形成尿布产品用的拉片(pull tab)或耳状物,重要的是,层叠物不易被长指甲刺穿。由于无纺材料一般具有很低的耐刺穿性或不具有耐刺穿性,因而,弹性基底或膜应具有至少400g的耐刺穿性(以落镖冲击值表示)。
本发明的弹性层叠物可以用作最终制品(例如卫生巾、婴儿尿布等)的组件。还可以对层叠物进行进一步处理,例如补充结合处理、压花处理、穿孔处理、或这些的组合。此外,结合的网可以接合到塑料膜或另外的组件上,以形成复合半成品。可以对该半成品进行下列处理:压花或穿孔;压花和穿孔这两者;或者其它处理。
以下非限制性的实施例说明本发明的弹性层叠物的一个实施方案。
从俄亥俄州辛辛那提市的Clopay Corporation获得基重为55g/m2的弹性膜。从Albis Corporation获得两卷基重为22g/m2的CuratopTM SB双组分(30%聚乙烯/70%聚丙烯)纺粘型无纺网。从台湾的Golden Phoenix Company获得两卷以商品名ElaxusTM销售的、基重为27g/m2的固结无纺PP SMS(聚丙烯纺粘-熔喷-纺粘)网。在第一个实验中,使用高的加工方向的牵引张力将一个CuratopTM SB网拉紧。该材料横向颈缩10%。然后,使用称为图案4的商业Pantex点结合图案(典型的热结合图案,具有约30%覆盖率的凸起的压花区域),对所述拉紧的材料、弹性膜以及未拉紧的CuratopTM SB网进行点结合。在结合之后,对所得到的层叠物进行递增的机械拉伸,从而得到具有200%使用拉伸率的本发明层叠物。通过一组相互啮合的齿轮(例如如上所述的齿轮)来进行递增拉伸。一旦层叠物离开该相互啮合的齿轮,就将其卷绕在辊上。进行取样,以测量最终的伸长率和撕裂强度。在第二个实验中,将如上所述的热预拉紧的ElaxusTM网结合到弹性膜上。在这种情况下,对层叠物进行机械拉伸,以提供200%的使用拉伸率。按照经改进的ASTM D 882测试方法,将来自所述两个层叠物辊的样品以及市售的Tredegar FabriflexTM308层叠物的样品拉伸到断裂。在该测试中,试样的宽度是2英寸,而非1英寸(根据ASTM D 882)。样品的伸长率、撕裂强度、基重以及强度比如下:
以上结果证明,本发明的CuratopTM SB层叠物具有撕裂强度和基重的最佳平衡。当层叠物用作侧翼时,高撕裂强度防止层叠物过早撕裂,且低的基重允许更好地固定为了将层叠物固持到紧固件上而施加的胶粘剂。ElaxusTM和FabriflexTM纺粘型层叠物没能获得可相比的结果。
虽然已经对本发明的特定实施方案进行了说明和描述,但可对本发明进行各种其它变更和改进而不脱离其精神和范围。因此,本发明旨在涵盖在其范围内的所有这种变更和改进。
Claims (20)
1.一种弹性层叠物,其包括弹性基底,该弹性基底与至少一层拉紧的纺粘型无纺网结合,该纺粘型无纺网包括含有至少约10重量%聚乙烯的热塑性丝,所述层叠物以递增方式横向拉伸以提供大于100%的使用拉伸率以及大于0.35的强度比。
2.权利要求1的弹性层叠物,其中,该无纺网由纤度为1分特~3分特的连续纺粘丝形成。
3.权利要求1的弹性层叠物,其中,该弹性基底为聚烯烃膜。
4.权利要求1的弹性层叠物,其中,该弹性基底为由熔喷或纺粘的弹性体制成的聚烯烃纤维状弹性体。
5.权利要求1的弹性层叠物,其中,该无纺网在拉紧之前的基重为约10g/m2~约40g/m2。
6.权利要求1的弹性层叠物,其中,在该无纺网中,结合的区域占该网的总表面的约1%至约30%。
7.权利要求1的弹性层叠物,其中,使用热熔粘合剂将该无纺网结合到该弹性基底上。
8.权利要求1的弹性层叠物,其中,使用超声波将该无纺网结合到该弹性基底上。
9.一种用于制造弹性层叠物的方法,其包括以下步骤:
1)提供至少一层拉紧的纺粘型无纺网,其包括含有至少约10重量%聚乙烯的热塑性丝;
2)提供弹性基底;
3)将该弹性基底与该至少一层无纺网结合起来以提供弹性层叠物;及
4)以递增方式横向拉伸该层叠物以提供大于100%的使用拉伸率以及大于0.35的强度比。
10.权利要求9的用于制造弹性层叠物的方法,其中,该无纺网由纤度为1分特~3分特的连续纺粘丝形成。
11.权利要求9的用于制造弹性层叠物的方法,其中,该弹性基底为聚烯烃膜。
12.权利要求9的用于制造弹性层叠物的方法,其中,该无纺网在拉紧之前的基重为约10g/m2~约40g/m2。
13.权利要求9的用于制造弹性层叠物的方法,其中,在该无纺网中,结合的区域占该网的总表面的约1%至约30%。
14.权利要求9的用于制造弹性层叠物的方法,其中,使用热熔粘合剂或使用超声波将该无纺网结合到该弹性基底上。
15.一种用于制造抗撕裂的弹性层叠物的方法,其包括以下步骤:
1)提供至少一层拉紧的纺粘型无纺网,其包括含有至少约10重量%聚乙烯的热塑性丝;
2)在两层所述无纺网之间提供弹性基底;
3)将该弹性基底与所述各层无纺网点结合以提供弹性层叠物,其中,结合点设置于密集区域中,所述密集区域与具有显著较低的结合点密度的区域组合,或者结合点是横跨该层叠物均匀分布的单独的结合位点;以及
4)以递增方式横向拉伸该层叠物,以提供大于100%的使用拉伸率以及大于0.35的强度比。
16.权利要求15的用于制造弹性层叠物的方法,其中,该无纺网由纤度为1分特~3分特的连续纺粘丝形成,并且该无纺网在拉紧之前的基重为约10g/m2~约40g/m2。
17.权利要求16的用于制造弹性层叠物的方法,其中,该弹性基底为聚烯烃膜。
18.权利要求17的用于制造弹性层叠物的方法,其中,使用热熔粘合剂或使用超声波将该无纺网结合到该弹性基底上。
19.一种一次性尿布,其中,侧翼包括包含弹性基底的弹性层叠物,该弹性基底与至少一层拉紧的纺粘型无纺网结合,该纺粘型无纺网包括含有至少约10重量%聚乙烯的热塑性丝,所述层叠物以递增方式横向拉伸以提供大于100%的使用拉伸率以及大于0.35的强度比。
20.权利要求19的一次性尿布,其中,该弹性层叠物以递增方式横向拉伸以提供大于200%的使用拉伸率以及大于0.40的强度比。
