Abstract

An outer cover for use with an absorbent article having a layer of nonwoven fibrous material and optionally including a polymeric layer laminated or printed onto the layer of nonwoven fibrous material. The outer cover includes at least one plastic component and at least one elastic component in the nonwoven fibrous material and/or optional polymeric layer. The outer cover can have different structural combinations of spunbond fibers, meltblown fibers, and/or nanofibers. The combination of plastic and elastic components results in an outer cover that has favorable mechanical, physical, and aesthetic properties. The outer cover can be rendered either uniaxially or biaxially stretchable via a mechanical activation process.

Claims (45)

1. An outer cover for an absorbent article, the outer cover comprising:
(a) a first layer of nonwoven fibers having a first number-average fiber diameter, the nonwoven fibers of the first layer selected from the group consisting of elastomeric fibers, plastic fibers, a mixture of elastomeric fibers and plastic fibers, bi-component fibers, plastoelastic blend fibers, and combinations thereof, the bi-component fibers and the plastoelastic blend fibers each comprising an elastomeric component and a plastic component;
(b) a second layer of fibers having a second number-average fiber diameter less than the first number-average fiber diameter, the second layer of fibers disposed on the first layer of nonwoven fibers; and (c) optionally, a polymeric layer disposed on the first or second layer of fibers, the polymeric layer selected from the group consisting of an elastomeric layer, a plastic layer, and a plastoelastic blend layer comprising an elastomeric component and a plastic component;
wherein:
(i) the outer cover comprises at least one of the elastomeric fibers, the elastomeric component, and the elastomeric layer;
(ii) the outer cover comprises at least one of the plastic fibers, the plastic component, and the plastic layer; and, (iii) the elastomeric fibers, the elastomeric component, and the elastomeric layer each independently comprises an elastomer selected from the group consisting of an elastomeric polypropylene and combinations of an etastomeric polypropylene and a styrenic block copolymer.
2. The outer cover of claim 1, wherein the first fiber layer has a peak elongation of greater than about 100%.
3. The outer cover of claim 1, wherein the first fiber layer has a peak elongation of greater than about 120%.
4. The outer cover of claim 1, wherein the first fiber layer has a peak elongation of greater than about 150%.
5. The outer cover of claim 1, wherein the outer cover does not include the polymeric layer.
6. The outer cover of claim 1, wherein the polymeric layer is present as a film laminated to the first layer of nonwoven fibers.
7. The outer cover of claim 6, wherein:
the nonwoven fibers of the first layer are selected from the group consisting of a mixture of elastomeric fibers and plastic fibers, bi-component fibers, plastoelastic blend fibers, and combinations thereof; and, the polymeric layer is the plastic layer.
8. The outer cover of claim 6, wherein:
the nonwoven fibers of the first layer are selected from the group consisting of a mixture of elastomeric fibers and plastic fibers, bi-component fibers, plastoelastic blend fibers, and combinations thereof; and, the polymeric layer is the plastoelastic blend layer.
9. The outer cover of claim 6, wherein the nonwoven fibers of the first layer are the plastic fibers, and the polymeric layer is the plastoelastic blend layer.
10. The outer cover of claim 1, wherein the nonwoven fibers of the first layer are the plastic fibers, and the polymeric layer is present in the form of the elastomeric layer.
11. The outer cover of claim 10, wherein the elastomeric layer is printed onto the first layer of nonwoven fibers.
12. The outer cover of claim 11, wherein the elastomeric layer is printed by a printing process selected from the group consisting of intaglio printing, relief printing, planographic printing, and ink jet printing.
13. The outer cover of claim 1, wherein the first number-average fiber diameter is about µm to about 30 µm and the second number-average fiber diameter is about 1 µm to about 10 µm.
14. The outer cover of claim 1, wherein the first layer of nonwoven fibers comprises spunbond fibers and the second layer of fibers comprises meltblown fibers.
15. The outer cover of claim 1, wherein the first number-average fiber diameter is about 10 microns to about 30 microns and the second number-average fiber diameter is about 0.1 microns to about 1 microns.
16. The outer cover of claim 1, wherein the first layer of nonwoven fibers comprises spunbond fibers and the second layer of fibers comprises nanofibers.
17. The outer cover of claim 1, further comprising a third layer of fibers having a third number-average fiber diameter, the third layer of fibers disposed on the second layer of fibers, wherein the second number-average fiber diameter is greater than the third number-average fiber diameter.
18. The outer cover of claim 1, wherein the elastomer comprises an elastomeric polypropylene selected from the group consisting of an elastic random poly(propylene/olefin) copolymer, an isotactic polypropylene containing stereoerrors, an isotactic/atactic polypropylene block copolymer, an isotactic polypropylene/random poly(propylene/olefin) copolymer block copolymer, a stereoblock elastomeric polypropylene, a syndiotactic polypropylene block poly(ethylene-co-propylene) block syndiotactic polypropylene triblock copolymer, an isotactic polypropylene block regioirregular polypropylene block isotactic polypropylene triblock copolymer, a polyethylene random (ethylene/olefin) copolymer block copolymer, a reactor blend polypropylene, a very low density polypropylene, a metallocene polypropylene, and combinations thereof.
19. The outer cover of claim 18, wherein the elastomeric polypropylene comprises an elastic random poly(propylene/olefin) copolymer.
20. The outer cover of claim 1, wherein the elastomer comprises a styrenic block copolymer selected from the group consisting of styrene-butadiene-styrene, styrene-isoprene-styrene, styrene-butadiene/isoprene-styrene, and combinations thereof.

The outer cover of claim 1, wherein the plastic fibers, the plastic component, and the plastic layer each independently comprises at least one of a polyolefin, ethylene vinyl acetate, ethylene ethyl acrylate, ethylene acrylic acid, ethylene methyl acrylate, ethylene butyl acrylate, and combinations thereof.

The outer cover of claim 21, wherein the plastic fibers, the plastic component, and the plastic layer each independently comprises a polyolefin selected from the group consisting of high density polyethylene, linear low density polyethylene, very low density polyethylene, a polypropylene homopolymer, a plastic random poly(propylene/olefin) copolymer, syndiotactic polypropylene, polybutene, an impact copolymer, a polyolefin wax, and combinations thereof.
23. The outer cover of claim 22, wherein the plastic component and the plastic layer each independently comprises a polyolefin wax selected from the group consisting of a microcrystalline wax, low molecular weight polyethylene wax, low molecular weight polypropylene wax, and combinations thereof.
24. The outer cover of claim 6, wherein the outer cover has a moisture vapor transmission rate of about 1,000 g/m2-day to about 10,000 g/m2-day.
25. The outer cover of claim 6, wherein the film further comprises filler particles.
26. The outer cover of claim 1, wherein the outer cover has an opacity of at least about 65%.
27. The outer cover of claim 1, wherein the outer cover has a hydrostatic head pressure of about 80 mbar or less.
28. The outer cover of claim 1, wherein the outer cover has a first cycle %
set of about 20%
or less as determined by subjecting an unactivated sample of the outer cover to the hysteresis test.
29. The outer cover of claim 1, wherein the outer cover has a tensile strain at breaking of about 200% to about 600%.
30. The outer cover of claim 1, wherein the outer cover has a cross direction, and the outer cover has been activated in the cross direction.
31. The outer cover of claim 30, wherein the outer cover has a machine direction, and the outer cover has been activated in the machine direction.
32. The outer cover of claim 1, wherein the outer cover has been activated in at least one region and remains unactivated in at least one other region.
33. The outer cover of claim 6, wherein the polymeric layer is an apertured elastomeric layer having one or more apertures.
34. The outer cover of claim 33, wherein the apertured elastomeric layer has an open area of from about 2% to about 20% of the total surface area of the elastomeric layer.
35. An absorbent article comprising:
(a) a topsheet;
(b) the outer cover of claim 1; and, (c) an absorbent core disposed between the topsheet and the outer cover.
36. An outer cover for an absorbent article, the outer cover comprising:
(a) a first layer of nonwoven fibers, the nonwoven fibers of the first layer selected from the group consisting of elastomeric fibers, plastic fibers, a mixture of elastomeric fibers and plastic fibers, bi-component fibers, plastoelastic blend fibers, and combinations thereof, wherein each of the bi-component fibers and the plastoelastic blend fibers comprises an elastomeric component and a plastic component; and, (b) optionally, a polymeric layer disposed on the first layer of nonwoven fibers, the polymeric layer selected from the group consisting of an elastomeric layer, a plastic layer, and a plastoelastic blend layer comprising an elastomeric component and a plastic component;
wherein:
(i) the outer cover comprises at least one of the elastomeric fibers, the elastomeric component, and the elastomeric layer;
(ii) the outer cover comprises at least one of the plastic fibers, the plastic component, and the plastic layer; and (iii) the elastomeric fibers, the elastomeric component, and the elastomeric layer each independently comprises an elastomer selected from the group consisting of an elastomeric polypropylene, a styrenic block copolymer, and combinations thereof.
37. The outer cover of claim 36, wherein the outer cover has a first cycle %
set of about 20%
or less as determined by subjecting an unactivated sample of the outer cover to the hysteresis test.
38. The outer cover of claim 36, wherein the opacity of the outer cover is at least about 65%.
39. An absorbent article comprising:
(a) a topsheet;
(b) the outer cover of claim 36; and, (c) an absorbent core disposed between the topsheet and the outer cover.
40. An outer cover for an absorbent article, the outer cover comprising:
a first layer comprising spunbond fibers, the fibers selected from the group consisting of a mixture of elastomeric fibers and plastic fibers, bi-component fibers, and plastoelastic blend fibers, wherein each of the bi-component fibers and the plastoelastic blend fibers comprises an elastomeric component and a plastic component;
a second layer comprising meltblown elastomeric fibers, the second layer disposed on the first layer;
a third layer comprising meltblown plastoelastic fibers, the third layer disposed between the second layer and a fourth layer; and, the fourth layer comprising spunbond fibers, the fibers selected from the group consisting of plastic fibers and plastoelastic blend fibers, the fourth layer disposed on the third layer.
41. The outer cover of claim 40, further comprising a fifth layer, the fifth layer including nanofibers selected from the group consisting of elastomeric fibers and plastoelastic blend fibers.
42. The outer cover of claim 40, further comprising a fifth layer comprising carded fibers, the fibers selected from the group consisting of plastic fibers and plastoelastic blend fibers, the fifth layer disposed on the fourth layer.
43. The outer cover of claim 41, wherein:
the first and fifth layers each independently has a basis weight of about 10 g/m2 to about 50 g/m2;
the second, third, and fourth layers each independently has a basis weight of about 1 g/m2 to about 7 g/m2; and, the outer cover has a net basis weight of about 25 g/m2 to about 100 g/m2.
44. The outer cover of claim 41, wherein at least one of the layers is pre-stretched prior to an adjacent layer being disposed on the pre-stretched layer.
45. An absorbent article comprising:
(a) a topsheet;
(b) the outer cover of claim 41, and, (c) an absorbent core disposed between the topsheet and the outer cover.
