Abstract
Three-dimensional unitized thermoplastic foam structures are made by thermoplastic welding of different foam components. The unitized foam structures may include a planar base to which other foam components are welded to project from the base and provide a flexible three-dimensional structure.
The thermal bonding or welding of the thermoplastic foam components creates a unitized structure which is both flexible and load bearing. For mattress and seating applications, the welded foam structures may be combined with an innerspring, and certain of the foam components of the structure may mechanically engage parts of the innerspring. The preferred foam deck has first and second panels interconnected by one or more webs. One or more foam decks may be employed. Other foam components may be attached to the foam decks or other components. The unitized foam structures can be employed as single or double-sided mattresses, seating structures or other flexible support structures.
The thermal bonding or welding of the thermoplastic foam components creates a unitized structure which is both flexible and load bearing. For mattress and seating applications, the welded foam structures may be combined with an innerspring, and certain of the foam components of the structure may mechanically engage parts of the innerspring. The preferred foam deck has first and second panels interconnected by one or more webs. One or more foam decks may be employed. Other foam components may be attached to the foam decks or other components. The unitized foam structures can be employed as single or double-sided mattresses, seating structures or other flexible support structures.
Claims (60)
1. A unitized foam structure mattress comprising:
an innerspring having a plurality of spring elements arranged in an array and defining a first support side, a second support side parallel to the first support side, and a perimeter about the first and second support sides a foam deck adjacent one of the support sides of the innerspring, and at least one additional foam component thermally bonded to the foam deck.

2. The unitized foam structure mattress of claim 1 wherein the innerspring is a wire form innerspring having a plurality of interconnected coils, terminal ends of the coils forming the support sides of the innerspring.
3. The unitized foam structure mattress of claim 1 wherein the foam deck has first and second parallel and spaced apart panels, and a structure between the panels.
4. The unitized foam structure mattress of claim 1 wherein the foam deck is comprised of a plurality of attached segments.
5. The unitized foam structure mattress of claim 1 wherein the foam deck is comprised of a plurality of box beam segments.
6. The unitized foam structure mattress of claim 5 wherein the box beam segments have first and second panels and at least one web between the first and second panels.
7. The unitized foam structure mattress of claim 1 wherein the foam deck has a thickness dimension which is approximately one-sixth a height dimension of the innerspring.
8. The unitized foam structure mattress of claim 1 wherein the foam deck has an area greater than the support sides of the innerspring.
9. The unitized foam structure mattress of claim 3 wherein a surface area of a panel of the foam deck is approximately equal to a surface area of a support side of the innerspring and the at least one additional foam component.
10. The unitized foam structure mattress of claim 1 wherein the at least one additional foam component has a height dimension approximately equal to or greater than a height dimension of the innerspring.
11. The unitized foam structure mattress of claim 1 wherein the at least one additional foam component is located at a periphery of the innerspring.
12. The unitized foam structure mattress of claim 1 further comprising a second foam deck adjacent a support side of the innerspring.
13. The unitized foam structure mattress of claim 12 wherein the at least one additional foam component extends from one foam deck to the other foam deck.
14. The unitized foam structure mattress of claim 12 wherein the at least one additional foam component extends from one foam deck to the other foam deck and about a perimeter of the innerspring to substantially encapsulate the innerspring.
15. The unitized foam structure mattress of claim 1 wherein the at least one additional foam component has a part which engages the innerspring.
16. The unitized foam structure mattress of claim 1 further comprising a second foam component located on a support side of the innerspring opposite the foam deck.
17. The unitized foam structure mattress of claim 1 further comprising at least one layer of padding adjacent a support side of the innerspring opposite the foam deck, and upholstery over the layer of padding.
18. The unitized foam structure mattress of claim 1 wherein the at least one additional foam component is in the form of a box beam.
19. The unitized foam structure mattress of claim 1 further comprising a foam component which extends from a panel of the foam deck and engages with the innerspring.
20. The unitized foam structure mattress of claim 1 further comprising separate foam components engaged with the innerspring.
21. A combination innerspring and foam deck, comprising:
an innerspring having a plurality of interconnected coils with the axes of the coils generally parallel and the ends of the coils generally aligned in planes which define first and second support sides of the innerspring;
a foam deck having a first panel parallel to and spaced from a second panel, the first and second panels of the foam deck connected by at least one web therebetween, and one of the panels of the foam deck positioned adjacent to a first support side of the innerspring.
an innerspring having a plurality of interconnected coils with the axes of the coils generally parallel and the ends of the coils generally aligned in planes which define first and second support sides of the innerspring;
a foam deck having a first panel parallel to and spaced from a second panel, the first and second panels of the foam deck connected by at least one web therebetween, and one of the panels of the foam deck positioned adjacent to a first support side of the innerspring.
22. The innerspring and foam deck combination of claim 21 wherein the foam deck is comprised of a plurality of foam beams, each foam beam having a first panel and a second panel interconnected by at least one web which extends from the first panel to the second panel.
23. The innerspring and foam deck combination of claim 22 wherein the foam beams are thermally bonded together.
24. The innerspring and foam deck combination of claim 22 wherein the foam beams are oriented to run a length of the innerspring.
25. The innerspring and foam deck combination of claim 21 wherein a surface area of a panel of the foam deck is greater than an area of a support side of the innerspring.
26. The innerspring and foam deck combination of claim 21 further comprising at least one additional foam component attached to a panel of the foam deck and in contact with the innerspring.
27. The innerspring and foam deck combination of claim 21 further comprising an additional foam component thermally bonded to a panel of the foam deck and engaged with the innerspring.
28. The innerspring and foam deck combination of claim 21 further comprising a second foam deck positioned adjacent a second support side of the innerspring.
29. The innerspring and foam deck combination of claim 2.8 further comprising an additional foam component which extends between the foam decks.
30. The innerspring and foam deck combination of claim 28 further comprising an additional foam component attached to one of the foam decks.
31. A resilient support structure comprising:
an innerspring having multiple spring elements, the spring elements extending from one support side of the innerspring to another support side of the innerspring;
a foam deck having a first panel and a second panel, the first and second panels being spaced apart and parallel, one of the panels of the foam deck being positioned adjacent to a support side of the innerspring.

32. The resilient support structure of claim 31 wherein the innerspring is comprised of interconnected wire form coils.
33. The resilient support structure of claim 31 wherein a panel of the foam deck has a surface area equal to or greater than a support side of the innerspring.
34. The resilient support structure of claim 31 wherein the foam deck is comprised of a plurality of box beams, wherein each of the box beams has a first panel and a second panel interconnected by a web.
35. The resilient support structure of claim 34 wherein the plurality of box beams are attached together.
36. The resilient support structure of claim 34 wherein the plurality of box beams are generally aligned along a length of the innerspring.
37. The resilient support structure of claim 31 further comprising at least one additional foam element attached to the foam deck and positioned adjacent to the innerspring.
38. The resilient support structure of claim 31 further comprising a second foam deck having a panel positioned adjacent a support side of the innerspring.
39. The resilient support structure of claim 38 further comprising an additional foam component which extends between the foam decks.
40. The resilient support structure of claim 31 further comprising an additional foam component in contact with a panel of the foam deck.
41. The resilient support structure of claim 31 further comprising at least one layer of padding adjacent a support surface of the innerspring, and an upholstery layer over the at least.

42. A unitized foam structure having a foam deck with a support surface, and at least one additional foam component thermally bonded to the foam deck.
43. The unitized foam structure of claim 42 wherein the at least one additional foam component extends from a plane of the foam deck.
44. The unitized foam structure of claim 42 wherein the at least one additional foam component is thermally bonded to the foam deck.
45. The unitized foam structure of claim 42 in combination with an innerspring positioned adjacent the foam deck.
46. The unitized foam structure of claim 42 wherein the foam is comprised of material from the class of polyolefins.
47. A mattress comprising:
a thermoplastic foam deck having a planar support surface;
an innerspring positioned upon the support surface of the foam deck, and at least one additional foam component which is thermally bonded to the foam deck.

48. The mattress of claim 46 wherein the at least one additional foam component is thermally bonded to the support surface of the foam deck, and is located proximate to the innerspring.
49. The mattress of claim 46 wherein the at least one additional foam components is in contact with the innerspring.
50. The mattress of claim 46 wherein the at least one additional foam component is located at a perimeter of the innerspring.
51. The mattress of claim 46 wherein the foam deck is comprised of a plurality of thermoplastic box beams which are thermally bonded together.
52. A unitized foam structure comprising:
a foam deck with two parallel surfaces, and at least one additional foam component which is thermally bonded to one of the surfaces of the foam deck.
a foam deck with two parallel surfaces, and at least one additional foam component which is thermally bonded to one of the surfaces of the foam deck.
53. The unitized foam structure of claim 52 wherein the at least one additional foam component is thermally bonded to an edge of a surface of the foam deck.
54. The unitized foam structure of claim 52 wherein the at least one additional foam component extends in a generally perpendicular orientation relative to the surface of the foam deck.
55. The unitized foam structure of claim 52 wherein the at least one additional foam component is a foam extrusion.
56. The unitized foam structure of claim 54 wherein a part of the at least one additional foam component over the surface of the foam deck is not thermally welded to the surface of the foam deck.
57. The unitized foam structure of claim 52 wherein the at. least one additional foam component is thermally bonded to a surface of the foam deck by a weld located at an edge of the surface of the foam deck.
58. The unitized foam structure of claim 52 wherein the at least one additional foam component has a wall which is aligned with a side wall of the foam deck.
59. The unitized foam structure of claim 52 wherein the at least one additional foam component has a portion which overlies the foam deck which is not thermally bonded to the foam deck.
60. The unitized foam deck of claim 52 wherein the at least one additional foam component is configured to engage a spring which is placed upon a surface of the foam deck.
